1. GENERAL NOTICES

1.1. INTRODUCTION
This document is reserved for Technogym Service technicians, and is intended to provide
authorized personnel with the necessary information to correctly carry out repairs and maintenance.
A thorough knowledge of the technical information contained in this manual is essential for
completing the professional training of the operator.

In order to facilitate consultation, the paragraphs are accompanied by schematic drawings which
illustrate the procedure being described.

This manual contains notices and symbols which have a specific meanings:

WARNING: non observance may result in accident or injury.

ATTENTION: non observance may cause damage to the machine.

Information about the operation in progress.

Observation about the operation in progress.

1.2. RECOMMENDATIONS
Technogym recommends the following steps for planning repair procedures:

• Carefully evaluate the customer’s description of the machine malfunction and ask all the
necessary questions to clarify the symptoms of the problem.

• Clearly diagnose the causes of the problem. This manual provides the fundamental theoretical
basis, which must then be integrated by personal experience and attendance at the training
courses periodically offered by Technogym.

• Rationally plan the repair procedure so as to minimize the downtime necessary for procuring
spare parts, preparing tools, etc.

• Access the component to be repaired, avoiding any unnecessary operations. In this regard it will
be useful to refer to the disassembling sequence described in this manual.

1.3. GENERAL RULES FOR REPAIR PROCEDURES


1. Always mark any parts or positions which may be confused with each other at the time of
reassembly.

2. Use original Technogym spare parts and lubricants of the recommended brands.

3. Use special tools where specified.

4. Consult the Technical Newsletters, which may contain more up-to-date information on adjusts
and maintenance than those contained in this manual.

5. Before starting the repair procedure, make sure that the recommended tools are available and in
good condition.

6. For the procedures described in this manual, use only the specified tools.

The tool sizes quoted in this manual are expressed in mm.

2. TECHNICAL CHARACTERISTICS

2.1. PRODUCT VERSION


KINESIS consists of 5 modules independent of each other (Alpha, Beta, Gamma, Delta and
Omega) that can be used together or individually.
Each module is connected to another through some additional elements: base panel, Shalf panel,
panel with support towel or panel PC with Kinesis.
In addition at the ends of the circuit, is possible to connect the Accessories Cabin.

2.2. PRODUCT CODES


The machine codes take into account all the possible variants and options available for the products. The
machine code, which does not include the SN, consists of 16 alphanumeric characters arranged as follows:

It’s available an USB key containing an image of the operating system, to use it in case of SW
damaging. Follow the instructions detailed in paragraph: 11.1.3. “System restore from USB key”.

6. INSTALLING AND MOVING THE


MACHINES

6.1. SPECIFICATIONS AND REQUIREMENTS


For proper installation of the equipment, make sure that:

• The equipment is installed on a level, vibration-free surface with a sufficient capacity to


support its weight plus that of the user.

• The area is not dusty or sandy.

• You have observed the temperature and humidity operating requirements indicated in
paragraph: 3.6. “Ambient specifications”.

6.2. INSTALLATION
The machine is delivered partially disassembled, wrapped in cellophane, and fixed on top of a
wooden pallet. The machine guard kits are delivered in cardboard boxes, protected by wooden
supports if necessary.

Instructions for installation and assembly are provided in the User Manual supplied
together with the machine.

7. DISASSEMBLY COMPONENTS

7.1. DISASSEMBLIG THE CABLE: ALPHA-BETA-GAMMA-


DELTA

1. Back off the screw (a) and hold the threaded


pin on the other side, using two 2mm
hexagonal wrenches.

2. Remove the threaded pin.

3. Back off the 4 screws (b) using a 3mm


hexagonal wrench and remove the cable from
the support.

To reassemble the cable, follow the disassembly


instructions in reverse order.

The routing of the cable through the


various machine pulleys is illustrated
in paragraph 4.1. “Routing of the

To correctly carry out the procedures detailed below, please take care of the following
picture to identify the LEFT and the RIGHT side, of the machine.

7.2.1. REAR CABLE DISASSEMBLY

1. Lift up the first plate (a) of the weight stack


to loosen the tension of the cable, as shown
in figure.

2. Back off the two grub screws of the cable-


retainer shown in figure and pull the cable
off.

To reassemble the rear cable, follow the


instructions in the following paragraph.

In case of replacing the cable, cut the


new one 2300mm long.

1. Lower the cross on the weight stack.

2. Insert the cable (a) through the hole in the


central race of the cam, up to it is completely
inserted in the cable-retainer.

3. Lock down the two grub screw (b), using a


torque wrench set for 14 Nm.

8. SETTINGS / WHAT TO DO IF …

8.1. THE WEIGHT STACK IS NOT FLOWING FLUID


This problem is possible for a lack lubrication of the bars or "dirty" that accumulates fox a mix of
dust and oil.

WARNING: When the bars and bushings are particularly dirty, if the only cross or
at most the first plate is selected, it is possible that these can not lay down on the
weight stack. In this case you must clean and lubricate the bars and the internal side
of the bushes.

1. Use a paper towel slightly dampened with


ethyl alcohol to clean the weight stack bars
of the machine, removing dust and grime.

2. Reassemble the cross and add a few drops of


the oil found in the service box to the cross
bushings as shown in the photo below.

CAUTION: Do not use too much oil,


and dry all excess thoroughly since
too much oil could cause more dust to
build up.

3. Move the cross up and down, making sure to


distribute the oil evenly along the full length
of the bars.

4. Dry excess oil from the bushings with a dry


cloth.

8.2. THE WEIGHT STACK CABLE IS NOT TAUT: ALPHA-


BETA-GAMMA-DELTA
This problem is caused by the elongation of the weight stack cable, especially during the initial
period of use. To correct the problem it is therefore necessary to adjust the cable tension.

If the cable is new, perform a few repetitions at maximum load before adjusting its
tension, in order to “pull” the cable.

1. Select the minimum weight load: the only


weight selected will be that of the cross.

2. Back off the screw (a) using a 8mm


hexagonal wrench and 17mm wrench to hold
the corresponding lock nut.

3. Adjust the cable tension using a 10mm


wrench to turn nut (b), locking down to
tighten the cable, and backing off to loosen
the cable.

The cable tension is correct when:

• the cable is taut


• there is no “initial slack” on starting the
exercise before the cable is pulled taut
Figure 8.2-1 • the cross plate rests on top of the others
• all the plates can be selected using the
selector pin.

4. Lock down the pulley by locking the screw


(a) using a torque wrench set for 44 Nm.

5. Lock down the nut (b).

Check the cable tension by performing a few repetitions with the minimum weight
load and slowly resting the cross on the weight stack. The cross should stay properly
rested on the weight stack, with the cable slightly taut.

8.3. THE CABLE OF WEIGHT STACK IS NOT IN TENSION


This problem has been the lengthening of the weights stack cable, especially in the first period of
use. To resolve this problem is necessary to act on the cable regulating tension system.

If the cable is new, before adjusting its tension, it is necessary to do a few reps at
maximum load to “stretch” the cable itself.

Set the minimum weight: the only selected weight


will be the cross.

1. Loosen the central screw (a) using a 17mm


wrench, locking the nut on the opposite side
with another 17mm wrench.

2. Adjust the cable tension acting on the nut


(b), using a 17mm wrench: screw to increase
or back off to loosen the tension.

The cable tension is correct if:

• The cable is tensioned and the cross rise


up even when you slightly pull the cable;
• At thee beginning of the exercise you do
not feel any "empty" to tension the cable;

weight stack plates;
• It is possible to select all plates with the
pin, without interference.

3. Lock the screw (a) again to fix the pulley


using a torque wrench set for 44 Nm.

Check the tension of the cable by carrying out a couple of repetitions with the
minimum weight, and then slowly resting the cross on the weight stack. The cross
must rest firmly on the weight stack, and the cable must be slightly taut.

8.4. THE MACHINE IS NOT FLAT


This problem can be caused by the positioning of the machine on a not properly flat surface. To
correct the problem act on the adjustable foot.

1. Adjust the feet of the weight stack frame so


they are all resting on the floor.

2. Adjust foot on the front arms of the frame,


locking down or backing off the grub screw
accessed through hole (a), using a 4mm
hexagonal wrench.

8.5. TOUCH SCREEN MUST BE CALIBRATED


Two different Touch Screen models are mounted on the products we have on the market, the first
model used was a SEMTECH and the actual one an HAMPSHIRE.
The two models can be distinguished by the revision printed on the Touch Screen interface board
“CS622 REVA LC” on the SEMTECH models and “CS690 REVA LC” on the HAMPSHIRE
models.

SEMTECH HAMPSHIRE

Depending on the touch screen model, it has to be used the proper calibration SW.
Unfortunately it is not possible to know which of the two models is mounted on the machine, if you
don’t open the display. Then we can suggest you to proceed as follow, to perform the calibration.

Check if the icon is shown in the right bottom corner toolbar of the desktop.

• If the icon is not present, carry out the calibration procedure 8.5.1. Touch screen first model
“SEMTECH”;

• If the icon is present, carry out the calibration procedure: 8.5.2. Touch screen second model
“HAMPSHIRE”. If the calibration doesn’t have any effect carry out the calibration
procedure 8.5.1. Touch screen first model “SEMTECH”.

8.5.1. TOUCH SCREEN FIRST MODEL “SEMTECH”


To access the touch screen calibration function, proceed as follows:

1. Click START, select SETTINGS and then CONTROL PANEL.


2. In the window which appears, double click the Touch Screen calibrator icon to launch the test
program.
3. The following dialog appears on the display.

4. Check that the calibration offset is set for 10% and launch the procedure by clicking on
CALIBRATE.

If the system freeze after the calibration procedure has been launched, it means that
the HAMPSHIRE Touch Screen is mounted on the machine. Restart the system and
carry out the procedure: 8.5.2. “Touch screen second model “HAMPSHIRE”.

pointed but not sharp.

If X is less than 10, as specified in the previous setting, or:

Calibration rejected
Error in pixel = X

If X is greater than 10, in which case the calibration carried out will be ignored.

8.5.2. TOUCH SCREEN SECOND MODEL “HAMPSHIRE”


To access the touch screen calibration function, proceed as follows:

1. Click START, PROGRAMS, then start the program “Hampshire TSHARC Control Panel”.

program, pressing the point indicated by the arrows.

object that is pointed but not sharp, as long as the “Release” message appearson the screen.

8.6. DISPLAY COLORS MUST BE CALIBRATED


To access the function for adjusting colour contrast, brightness and gamma level, proceed as
follows:

1. Click START, select SETTINGS and then CONTROL PANEL.

using the Kinesis machine functions, illustrating the various exercises, movements and training

The PC does not have a keyboard or a mouse. These peripherals can be connected
using the USB ports situated on the upper closing panel, or the operation can also be
carried out using the on-screen keyboard as follows:

1. Turn on the PC and wait for the Windows XP startup screen to appear
2. Log in as "administrator" and wait for the Windows XP desktop to appear.
3. Using a plastic stylus, tap the START menu, select “Program files - Accessories –
Accessibility” and launch “On Screen Keyboard”. A virtual keyboard will appear on the
display.
4. Tap the "My computer" icon and open the folder C:\programs\technogym\kinesis.
5. Find the file Kinesis.exe.config and double click on it.
6. Open it using notepad.

10. TROUBLESHOOTING
The troubleshooting procedures are illustrated by means of flow diagrams. To facilitate
interpretation of these diagrams, the following standard box shapes are used:

This type of box is the START point of the troubleshooting procedure. It


typically contains a description of the problem or malfunction.

This type of box represents a decision point in the troubleshooting procedure.


It typically contains a description of the CHECK to be made, with an outcome
that is either a positive (YES) or negative (NO) response.

This type of box is a step in the troubleshooting procedure where an ACTION


must be carried out. It typically contains a description of the ACTION
necessary to resolve the problem Therefore, after executing the specified
ACTION:

1. Check whether the problem has been resolved;


2. If the problem persists, it is recommended to resume the troubleshooting
procedure from the point before the action was carried out.

A circled number (such as that shown on the left) next to a box of the
troubleshooting procedure indicates that more detailed instructions for
performing that particular check or action are provided below the flowchart.

A circled letter (such as that shown on the left) is used to mark a point in the
procedure. Typically, this indicator is used in page changes.

Follow the procedure step by step to correctly diagnose the problem. Take particular care with the
checks highlighted by circled numbers, which are described in detail below:

(1) Check if the Main Board and the Power Supply receive the correct voltages:

• On the Main Board, LED D3 has to be lighted up and that the cooling fan working,
• On the Power Supply the cooling fan working.

(2) Check:

• That the power switch of Power Supply is turned ON,


• The KN2 cable well connected between Input Board and Main Board,
• The connecting cable between the Power Supply and Main Board on the J15 connector,
well connected.

(3) In this case one of the devices connected to the main board is defective. Reconnect each of
them individually (one by one), up to identify the defective one.

(4) Place the tester probes across pins 1-2 and 3-4 of J8 connector on the Main Board. You must
have respectively about 12 Vdc and 3.3 Vdc.

(5) As for step (4) but on CN1connector on the Inverter LCD Board.

(6) Place the tester probes across pins of CN2, CN3, CN4 and CN5 connectors, must measure
about 300 VAC.

11. UPDATING SW
To carry out this procedure, it is necessary to order a DOS-formatted bootable USB 2.0 key, using
the code indicated in paragraph 5.1. “USB key to update the SW”.

In event of a system lockout, this USB key can be used to restore the system by following the
procedure below.

Check the size of the USB key, if you have a 2Gb key check and update, if necessary,
the BIOS version as follows.

After completing the SW recovery procedure, it should be necessary to calibrate the


Touch screen. The procedure is detailed in paragraph 8.5. “Touch screen must be
calibrated”.

IF YOU HAVE BEEN USING A 2GB USB KEY

Be sure that the PC BIOS version is equal or greater than 1.4 .

You can check this version in two different ways:

• Looking at the first line on the screen during the startup procedure;
• Directly entering the BIOS by clicking on the CANC button during the startup
procedure;

In case that the BIOS version is not the one mentioned before, carry out the following
procedure:

• Switch on the machine and wait until Windows has been loaded to insert the
USB key. The key will be recognised as “E” drive.
• On the key, open the “BIOS” folder.
• Execute the BIOSPROGRAMMER file.
• From the program, use the browse button to select BIOS version file
M6230000.104 (or greater M6230000.105 ecc.) you’ll find in the same BIOS
folder. Then execute it.

Do not use the PC during the BIOS updating, to avoid any data corruption.

• Reboot the PC.

1. Turn off the machine.


2. Insert the USB key into port 0 (at the bottom, on the right) of the four available on the base of
the machine, as indicated in the figure below.

3. Turn on the machine.


4. The following appears on the display:

5. The user has 10 seconds to select an operation by tapping the corresponding icon on the touch
screen. If no operation is selected at the end of that time, a restore from hard disk is
automatically launched.

11.1.1. FORMATTING PROCEDURE


This procedure should be carried out in cases where the system locks out completely during the
boot stage after the Bios screen, which may be due to:

• a system crash
• damaged hard disk sectors
• inability to restart the operating system from hard disk

At this point, the partitioning and formatting sequence is automatically initiated. The procedure,
which does not require any operator input, recreates the primary and secondary partitions and
formats the hard disk.

At the end, the system automatically restarts and carries out the restore from USB key procedure
described in paragraph: 11.1.3. “System restore from USB key” below.

At the end of the above procedure, perform the touch screen calibration as detailed in
paragraph 8.5. “Touch screen must be calibrated”.

11.1.2. SYSTEM RESTORE FROM HARD DISK


This is a quicker procedure, suitable for cases where the corrupted files affect only the primary
partition which contains the operating system, while the secondary partition remained undamaged.
As noted previously, this is the default procedure automatically launched if the operator does not
make a selection within the 10 second time limit.

Selecting this procedure automatically initiates a restore of the ghost image stored on disk D:,
thereby overwriting only the primary disk C:. All the operator needs to do is tap the "Continue
without marking disk" button on the touch screen, at the system prompt, to allow the procedure to
continue.

At this point the operator must:

• wait for the disk image restore to finish


• turn off the machine
• remove the USB key
• restart the system

If the error message “Image not found” appears, it is necessary to restart the system
and launch the restore from USB key procedure, described in paragraph: 11.1.3.
“System restore from USB key” below.

At the end, carry out the touch screen calibration procedure as described in
paragraph 8.5. “Touch screen must be calibrated”.

11.1.3. SYSTEM RESTORE FROM USB KEY


This procedure should be used in cases where the entire contents of both the primary and secondary
disk partitions need to be restored.

The procedure is almost entirely automatic, and carries out the following operations:

• Restore of the dos.gho image from USB key.

tap the button “Continue without marking disk” on the touch screen to allow the
procedure to continue.

• System restart, with automatic boot from hard disk.


• Copy of the file techno.gho from the USB key to the secondary partition D: of the hard disk.
• Remove the USB key and double-tap on the touch screen when the message prompt
“Remove USB key – double click on touch screen to restart” appears. The system will be
restarted.
• Automatic restore of the Ghost image of Windows XP Embedded.
• The system is restarted, after which the procedure is complete.

If there are problems restoring the Ghost image of Windows XP Embedded, due to
damaged clusters on the hard disk, it is necessary to restart the system and then use
the formatting procedure described in paragraph: 11.1.3. “System restore from USB
key”.

At the end, carry out the touch screen calibration procedure as described in
paragraph 8.5. “Touch screen must be calibrated”.

12. MAINTENANCE
To keep the machine in perfect working order and forestall possible problems it is necessary to
carry out the scheduled maintenance operations described below. The maintenance operations can
essentially be classified according to the frequency with which they need to be performed:

• Weekly maintenance operations;


• Monthly maintenance operations;
• Twice yearly maintenance operations.

The operations require different levels of operator qualification. The following paragraphs describe
the recommended procedures.

12.1. WEEKLY MAINTENANCE OPERATIONS

These operations can be carried out by the machine owner and do not require any
special skills.

The weekly machine maintenance operations consists of simple cleaning of the machine.

For the weekly maintenance operations, proceed as follows:

12.1.1. CLEANING THE FRAME AND PAINTED PARTS


1. Clean the frame and painted parts of the machine using a cloth moistened with neutral (non-
acid) soap.

CAUTION: do not use alcohol, benzene, or chemical products in general.

12.1.2. CLEANING THE COVERING PANELS


1. Clean the covering panels of the machine using a cloth moistened with water.

CAUTION: do not use alcohol, benzene, or chemical products in general.

12.2. MONTHLY MAINTENANCE OPERATIONS

These operations can be carried out by the machine owner and do not require any
special skills.

The monthly machine maintenance operations consists of simple cleaning, lubrication and
checking the state of wear to ensure the correct and safe functioning of the machine.

For the monthly maintenance of the machine, proceed as follows:

12.2.1. CHECK THE CROSS, BARS AND WEIGHT STACK PLATES


1. Check the wear status of the cross bushings and weight stack plates. Repair and/or replace any
worn parts.
2. Check the wear status of the chrome plating of the weight stack bars. Repair and/or replace any
worn parts.
3. Check the wear status of the weight stack bars and weight stack support buffers. Repair and/or
replace any worn parts.
4. Make sure the weight stack bars are firmly fastened. Repair and/or replace any worn parts.
5. Use a paper towel slightly dampened with ethyl alcohol to clean the weight stack bars of the
machine, removing dust and grime.

CAUTION: remove any surface rust spots with a metal scrubber.

6. Lubricate the bars and bushings of the plates and cross using the oil found in the service box.
7. Check the adhesive label indicating the load corresponding to the weight stack plates. Replace
any worn parts.

12.2.2. CHECK THE CABLES


1. Check the wear status of the machine cables, paying special attention to any hardened spots or
cracks in the protective plastic of the cable. Replace any worn parts.
2. Check the passage of the machine cables through pulleys and/or the terminals connected to
handles.
3. Check the tension of the machine cables.

12.2.3. CHECK THE CROSS LIMIT SWITCH


1. Check the wear status of the cross limit switch. Repair and/or replace any worn parts.
2. Check the position of the cross limit switches and make sure they are firmly fastened in place.

12.2.4. CHECKING VARIOUS RUBBER PARTS

These operations apply to handles, frame guards, feet …

1. Check the wear status of the rubber parts used on the machine. Repair and/or replace any worn
parts.

12.3. TWICE-YEARLY MAINTENANCE OPERATIONS

These operations can only be carried out by a qualified technician specifically trained
by Technogym and authorized to carry out machine installation and adjustments, as
well as special maintenance operations or repairs which require special knowledge of
the machine, its operation, safety systems and working procedures.

The Twice yearly maintenance operations involve checking the functioning, wear and tension of the
mechanical components so as to ensure the correct and safe operation of the machine.

For the Twice yearly maintenance of the machine, proceed as follows:

12.3.1. CHECK THE PULLEYS


1. Check the wear status of the pulley grooves. Repair and/or replace any worn parts.

12.3.2. CHECK THE WEIGHT STACK ROD STOPS


1. Check the wear status of the weight stack rod stops. Repair and/or replace any worn parts.
2. Check the position of the weight stack rod stops and make sure they are firmly fastened in place.

12.3.3. REPLACING THE CABLES


1. Replace the machine cables once a year if the machines are used intensively, every 2 years
under normal use.

12.3.4. SCREW AND BOLT CHECK


1. Make sure that the screws and bolts are firmly tightened, especially in the weight stack and seat
adjustment areas, and around moving parts in general. Tighten any that are loose.

12.3.5. CHECKING FOR MECHANISM PLAY


1. Make sure that the machine mechanisms (pulleys assembly) have no play. Repair and/or replace
any worn parts.

12.3.6. CHECKING CROSS ALIGNMENT


1. Do not select any weight, and lift the cross. Make sure that the sinker is properly centered over
the plate hole, and that all plates in the weight stack may be selected without any strain on the
selection knob. Force it to the center by hand.
