ABSTRACT

One of the most well-known manufacturers specializing in precision machining


solutions is ACE Micromatics Private Ltd. The experiences from an intensive
internship program at ACE Micromatics, based in the Peenya Industrial Area, are
summarised in this report. Gaining knowledge of the complex processes of the
precision machining sector—which include manufacturing techniques, quality
control procedures, and technical innovations—was the main goal of this internship.
This internship program provides an excellent opportunity for us to apply our
classroom knowledge in a real-world setting, as well as learn new skills and
techniques from experienced professionals in the field. We were fortunate enough to
interact with the senior officials of the plant and understand the workings of the
industry. We also gathered knowledge about the functioning of other departments
such as raw material handling, production, sales and marketing, and research and
development.

CHAPTER 1

INTRODUCTION

1.1 Introduction

Ace Designers, was founded in 1979 as a design-consulting firm. It is led by three experienced design engineers
and powered by a dynamic team of more than 900 members and is one of India’s largest machine tool
manufacturing companies. With a spread of over 50000 square meters, its manufacturing plants, located in
Bangalore, India, are equipped with state-of-the-art technology to deliver large-scale high-quality products.
Initially, the team developed product designs for various machine tools including special-purpose machines.
Three years hence, in 1982, Ace stepped into the world of manufacturing with a range of special-purpose
import substitution machines for the I.C. Engine valve Industry. Since then, Ace has rapidly grown to become
India’s largest manufacturer of CNC turning centers and has remained the undisputed leader for nearly two
decades.
With a strategic focus on manufacturing CNC turning centers, Ace has developed a wide rangeof indigenous
cost-effective products to meet the changing needs of its customers. Ace has ensured product excellence
through quality-driven manufacturing processes supported by meticulously planned world-class
infrastructure.
Having played a vital role in the Indian industrial renaissance, Ace Machines have established their footprint
in the global arena too. They have found acceptance in Europe, the USA, South America, the UK, the Middle
East, China, South East Asia, Japan, and Australia.
In the late 90s, Ace introduced its top-selling machine, the Jobber. This product resulted from a strategy to
create demand for a competitively priced standardized CNC turning Centre at a time when mainly customized
products were being developed.
Over the years, Ace co-founded several companies & collaborated with a few others to form the Ace
Micrometric group, India’s largest machine tool manufacturing conglomerate.

1.2 MILESTONES OF THE ORGANIZATION

1979 Ace Designers started as a machine tool designing Service Company.
1982 Ace ventured into manufacturing a range of special-purpose import

substitution machines needed by the I.C. Engine Valve Industry.


1982 Displayed the first indigenously produced Friction Welding Machine at

IMTEX.
1984 “Ace Auto Lathe” – A Multi-Slide Automatic Turning Machine for large

volume production is introduced.


1986 Developed CNC machines. LT-20 a slant bed CNC Lathe and LC-16 a CNC

Chucker were introduced at IMTEX.


1986 LC-16 CNC machine bagged PMT (CMTI award at IMTEX for best design)
1987 Best Small-Scale Entrepreneur – 1st prize national award presented by the

President of India.
1987 First export of Auto Lathe to Germany.
1989 Honoured with the “Special Recognition Award” by the KLN Foundation

Trust.
1989 Established Auto CNC Machining Pvt. Ltd. – a large-volume job shop. Ace

introduced its first Horizontal Machining Center.


1991 Inaugurated Plant II, with amenities for assembly, testing, tooling, and trails.
1992 In-house R&D granted recognition by the Department of Scientific &
Industrial Research – Ministry of Science and Technology. Developed the
first Indigenous Twin Spindle CNC Chucker.
1994 Established Ace Manufacturing Systems Ltd. To manufacture Horizontal &

Vertical Machining Centres.


1995 Won the National Award for R&D Efforts in Industry.

Various Departments of the Organization –

In all the companies that we visited the flow of departments were similar. The various departments are
as follows :-

Design and Development Department:

The Design and Development Department is a crucial part of the company's production process,
responsible for designing every machine. It involves making decisions on minor details to major ones
affecting the machine's performance. The department collaborates with stakeholders, using advanced
technology and software tools, to create effective designs that meet various customer needs, ensuring
quality, accuracy, and innovation.

Assembly Line:

The Assembly Line is a vital department within our organization, where we integrate machine
components to create a functional CNC machine. Skilled technicians and engineers work closely with
the Design and Development Department, providing feedback and suggestions for improvements. Their
dedication to quality and adherence to rigorous standards ensures that each machine leaves the facility
with exceptional quality, contributing to our commitment to delivering reliable and high-performance

machines to customers worldwide.

Research and Development Department:

The Research and Development (R&D) Department is a critical division within our organization focused
on innovation, advancement, and exploring new ideas. This department is responsible for conducting

research, experimenting with new technologies, and developing cutting-edge solutions to drive the
organization forward.

Component Manufacturing Department:

One of the most important divisions in our company is the Component Manufacturing Division, which
focuses on producing the many parts needed to make CNC machines. This division is vital to ensuring
that the high-quality components needed for the assembly process are available on schedule. Numerous
components are produced in the Component Manufacturing Division under precise design specifications.
This division also does the machining of other crucial parts like the cast headstock and tailstock. To
ensure that the surface finishes and tolerances needed are met, these cast components undergo meticulous
machining. They are machined and then shipped to the assembly line ready to be put together, which
expedites the production process as a whole. Advanced machinery and equipment, such
as several CNC machines, grinding machines, drilling stations, robotic welding stations, grit blasting
facilities, and painting stations, are available in the Component Manufacturing Division. The division
can effectively manufacture a huge variety of tiny and large components thanks to these resources.

To improve durability and corrosion resistance, the division also runs a phosphating section that is
specifically dedicated to this task. The components are ready for further painting or coating procedures
after this treatment. Quality control is given top priority by the division during the whole manufacturing
process. Strict quality control and inspection protocols are used to make sure that the parts fulfill the
highest requirements for accuracy, dependability, and usefulness.

Other Departments:

In addition to the aforementioned departments, our organization encompasses several other crucial
departments that play vital roles in our overall operations and customer satisfaction.

The Human Resources (HR) Department takes charge of the hiring process, recruitment, and managing
the workforce within the organization. They ensure that the right talent is recruited and onboarded, and
they oversee various HR functions such as employee relations, performance management, training and

development, and compliance with labor laws.

The Stores Department is responsible for managing and organizing the inventory of small components
required in the manufacturing of CNC machines. They maintain accurate records, ensure the availability
of necessary parts, and facilitate smooth material flow to support efficient production processes.

The Warehouse Department manages the storage and handling of larger components and equipment.
They receive incoming materials, conduct quality checks, and ensure proper storage and inventory
management. Additionally,

they oversee the distribution of test components for evaluation and coordinate with other departments to
maintain a well-organized warehouse.

The IT Department handles the provision and management of technology infrastructure and services
within the organization. They ensure the smooth functioning of computer systems, networks, and
software applications, enabling seamless communication, data management, and operational efficiency.

The Marketing Department plays a crucial role in promoting our products and reaching out to potential
customers. They develop marketing strategies, conduct market research, create advertising campaigns,
and engage in brand promotion activities to generate awareness and drive sales.

The Public Relations (PR) Department is responsible for managing the public image and reputation of
the company. They handle media relations, coordinate public events, and communicate important
company announcements and initiatives to maintain a positive public perception.

Lastly, the Service Department is dedicated to providing comprehensive after-sales services to our
customers. They offer technical support, maintenance, repairs, and troubleshooting assistance to ensure
that customers receive prompt and efficient service once they have purchased our products.

CHAPTER 2

COMPONENT MANUFACTURING DEPARTMENT

The process of converting raw, components, or parts into finished goods that meet a customer’s
expectations or specifications. Manufacturing commonly employs a man-machine setup with a division
of labor in large-scale production.
In this department, all the components required for the assembly of the CNC Machining Centers are
manufactured with the help of different kinds of conventional and nonconventional machines. Here the
raw materials form the input to the machine whereas; the finished sub-products form an output from the
system.
Different types of operations carried out in different kinds of Machines used at the Component
Manufacturing Department are as follows
• MCY Machine
• AMC Machine
• Horizontal Grinding Machine
• LT-20C Machine
• Mazatech Machine
• HMC Machine
• Starragheckert Machine

MCV Machine –
M stands for Axial Direction
C stands for Horizontal Direction
V stands for Linear Direction
In MCY Machine the Axis of the Spindle is placed in vertical Direction. This is used for machining of
predrilled components that is the rough finishing of the inner and outer diameter of components can be
done.
AMC Machine –
This Machine is used to perform milling operations on the component
Horizontal Grinding Machine –
This is the most preferred Machining tool used at CMD; this machine is used to machinethe horizontal
Surface of the component.
Sub Spindle Machine
As the name indicates it contains two Spindles, this machine is specially used for the continuous
machining process.
LT-20C –
The working operation of this is the same as the other machines, the only advantage of this machineis
the machine speed of the spindle can be altered based on the operation carried on.
Mazatech Machine –
This is one of the horizontal milling machines which is having four axes (X-axis, Y-axis, Z-axis, and B-
axis) and this machine also has six pallets, one is inside the machine and the rest ofthem are outside the
machine ready for indexing.
The specialty of this machine is it can run continuously for hours together without the aid of human
power. Mazatech has 120 tools with an automatic tool changer, which uses different tools for various
operations automatically.
HMC Machine –
The performance of this machine resembles Mazatech. The only difference in this machine is it has two
pallets, one is inside the machine and the other is outside the machine waiting for indexing.
Starragheckert Machine –
This is one of the biggest machines in ACE designers. It has got 20 pallets. It has two working machines,
each machine having one pallet inside the machine frame and the rest of 18 are outside the machine
waiting for indexing one after another.
This machine is mainly used for the day and works continuously. Generally, tools used in these CNC
machines have carbide tips; whereas the actual cutting action is done by carbide tip tools.

CNC MACHINES

Looking CNC stands for computer numerical control and these machines play an important role in the
manufacturing industry. These complex machines are controlled by a computer and provide a level of
efficiency, accuracy, and consistency that would be impossible to achieve through a manual process.

3.1 CNC Lathe Machines

J-300-LM:
Jobber series machines are a blend of cost-effectiveness & precision, ideal for most job shops &
ancillaries. These horizontal 2-axes turning centers are available in A2- 5 and A2 - 6 spindle
configurations with up to 320mm maximum turning diameter. With options of a Linear Motion (LM)
guideway or a hardened & ground Box guideway, these sets of machines have the versatilityfor most
turning applications.

3.2 CNC Milling Machines

MCV-350:
MCV-350 is compact and powerful enough to match every possible application. High-precision LM
guideways, ball screws, and high rapid traverse help in achieving a high degree of positional accuracy at a
faster rate. The machine is loaded with 20 tool ATC & a table size of 650*350 mm and has a stroke size of
500*400*350mm along the x, y, and z axis respectively. With a rigid structure and high- precision parts, one
can achieve high accuracy and productivity. The MCV-350 can be offered with a linear pallet changer or rotary
pallet changer & CTS.

LT 2 XL 500 M:
These series of machines are high-precision CNC turning centers with C-axis capability and live tools
that facilitate a variety of machining needs such as turning, milling, drilling, tapping, etc. The C-axis of the
main spindle helps in precise indexing for part positioning during live tool operations.

CUSTOMER SERVICE GROUP (CSG)

To CSG acts as an interface between the Micromatics (MMT) throughout India


and the technical part of ACE itself.
Two important jobs of MMT:

Ø Install the machines in the customer factories

Ø In case of malfunction, the customer contacts the MMT and they act
as the customercare center

CHAPTER 5

GEAR GRINDING

The gear grinding process is the method of finishing grinding gear teeth and is a
significant step when building high-precision gearing. Gears with precision ground
teeth work more softly and consume more evenly than gears with cut teeth.
Gear grinding is used to remove surface materials on a gear blank through abrasion.
Abrasion is conducted by rubbing a rough surface against a piece of metal at high
speeds to scrape away the material that is not needed in the gear. In gear grinding,
small pieces are removed at a time without affecting the overall integrity of the
material.

Gear teeth can be produced entirely by grinding, entirely by cutting, or by first


cutting and then grinding to the required dimensions. Usually, gear grinding is
performed after a gear has been cut and heat-treated to a high hardness; grinding is
necessary for parts above350 HB (38 HRC), where cutting becomes very difficult

Teeth made by grinding are usually those of fine pitch, where the amount of metal
removed is very small. In addition, grinding of gears becomes the procedure of choice
in the case of fully hardened steels, where it may be difficult to keep the heat-treat
distortion of a gear within acceptable limits.
Lastly, in a few cases, medium-hard gears that could be finished by cutting are ground
to save costs on expensive cutting tools such as hobs, shapers, or shaving cutters, or to
get a desired surface finish or accuracy on a difficult-to-manufacture gear.

5.2 Benefits of Gear Grinding:

• Due to their specific gear geometry, ground gears offer great mesh
effectivestable operation, working more quietly and consuming more
evenly than cutgears.
• They can also manage greater loads and are helpful when large amounts of
energy arerequired. For these purposes, they are often seen in equipment
that requires high performance and safety.

CHAPTER 6

ASSEMBLY DEPARTMENT

Assembly is a process of joining or combining the various components to get


the finished product. There are certain tests carried out in the assembly
department:
• Geometrical test

• Axis running test

• Spindle Vibration test

• Continues running test

• Circulatory test

• Standard profile test

• Load test

Geometrical Test:

This test is made to achieve all the geometrical accuracy. The measurements are made
atthe positions equally distributed throughout the length of the bed. The levels are
placed on the traverse slide. When slideways are not horizontal then the use of a fixture
is recommended. Readings on the levels shall not exceed the permissible value at any
positions along the length of the sideways.
Axis Running Test:

This is mainly used for measuring of run out of the spindle nose. The
instrument used inthis operation is the Dial gauge indicator.

Spindle Vibration Test:


This method is mainly used to check the parallelism of the spindle axis. In this process the deflection of the
axis of the spindle should be towards the planes, this is to prevent the spindle axis movement along with
the movement of the tool or forces acting on working surface by the tool that causes the irregular dimensions of
the workpiece, to overcome this difficulty the spindle axis should be tilted towards the planes.
Run-out test:

When the spindle is rotating at a very high speed the axis of the spindle gets deflected circularly.
To overcome this difficulty proper mechanism chuck is used and the speed is reduced or the
speed of the spindle is altered depending on the diameter of the spindle.
Steps Involved in the Checking Process:

• Start the machine in cold condition

• Reset the backlash of X and Z to O

• Fix the Dial gauge on the rigid part of the machine indicating slide and set the dialto
zero.
• Run the program to check the backlash value

• Compensate the backlash value in the system

• Run the program and note down the variation in backlash value every 30
min until it runs continuously for a minimum of 4 hours.
The most commonly used turret is BTP-63, i.e. distance between the base of theturret
and the axis of the spindle is 63mm.

CENTRAL STORES

A store refers to raw materials, work-in-progress, and finished goods remaining in stock.
Store-keeping means the activities relating to purchasing, issuing, protecting, storing, and
recording of the materials. Store-keeping includes the receipts and issues of materials,
their recording, movements in and out of the store, and safeguarding of materials. The
store is a service department headed bya storekeeper who is responsible for the proper
storage, protection, and issue of all kinds of materials. Central Stores is the department
of storing the parts required for the manufacturing ofthe CNC machining centers.
Central Stores has two sections they are:

Receipt Section: Concerned with the inputs to the Stores

Issue Section: Concerned with details about the output from the stores

There are numerous divisions in the stores to facilitate the storage of the products like
AG, AM, BG, and BM. There are a number of racks with several sub-divisions.
Each product that enters the stores either in-house or bought from a vendor has a unique
code of representation which makes workers recognize it easily and can figure out where
it is placed in stores. Whole central stores are computerized where in the storage and
address of Every product in the stores are updated regularly. If the number of products
of a particular type is less then the computer automatically recognizes the shortage and
necessary measures are taken.

Small parts, such as spindles, chucks, and fasteners, are kept in Central Stores. The
warehouse houses big, bulky components for the CNC machining centers, such as beds,
conveyors, and enormous miscellaneous castings. The computer automatically detects a
shortage and takes the appropriate action if there are fewer products of a specific
category.

CHAPTER 8

QUALITY ASSURANCE (QA)

It exists to measure, evolve, analyze, and feed in the data to facilitate process
improvements in the department.
This department deals with:

• Inspection of incoming items

• Performing tests on machines such as Ball bar test and Laser test

• Metrology and calibration of measuring instruments


In-House Manufacturing QA
This involves the inspection of those components that are
manufactured in-house.
After the manufacture of the first component, the operator inspects it himself, and the
dimensions are recorded. Depending on the complexity, there is a secondary inspection
conducted.
Inspection is conducted by the operator at every stage of the manufacture of the
component. Upon the completion of all these processes, the results are entered into
SAP. After the complete manufacture of the component, the component is stored in
stores.
Items/Components are classified into 3 categories:

• Most critical items

• Less critical items

• Least critical items

For most critical items, almost all components are inspected. For other categories, batch
inspection is carried out. The department has a chart stating how many components are

complying with the quality standards the whole lot is either accepted or rejected.
In case of a continuous supply of faulty items, corrective and preventive action (CAPA)
is carried out.

TOOLROOM

The tool room is where the machining of components takes place. Principles of work
holding:

Chuck:

A chuck is a specialized type of clamp used to hold rotating tools or materials. A


self- centering chuck uses jaws, interconnected via a scroll gear, to hold onto a tool
or workpiece. Because they most often have three jaws, the term three-jaw chuck
without other qualifications is understood by machinists to mean a self-centering three-
jaw chuck. The term universal chuck also refers to this type. On an independent jaw
chuck, each jaw can be moved independently. Because they most often have four
jaws, the term four-jaw chuck is understood. The independence of the jaws makes the
chuck ideal for gripping non- circular and circular cross-sections with extreme
precision. The non-self-centering action of the independent jaws makes centering
highly controllable.
Collets:

A collet is a holding device that forms a collar around the object to be held and exerts
a strong clamping force on the object when it is tightened via a tapered outer collar.
It may be used to hold a workpiece or a tool. Each collet generally has only a narrow
clamping range, which means that many collets are required to hold a given range of
materials in the chuck, unlike many other types of chuck that will generally cover a
wide range of sizes. The space clamping works on the helical principle.

MARKETING

The marketing department is also known as the Technical Service Group (TSG). It
acts as a link between the customer and ACE to get all the technical requirements from
the customer and to take the respective course of action. In ACE Sales and Marketing
activities are handled by a separate subsidiary unit called Micromatic Machine
Tools Pvt. Ltd., (MMT). MMT acts as the interface between the customer and all ACE
companies. MMT takes care of Indian and non-US markets.
The main functions of the marketing department are:

Generation of Leeds:

It involves finding a suitable customer whose application matches ACE's product range
and manufacturing abilities. Advertising in different industry-based magazines,
participating in exhibitions and trade shows held all over the world, and conducting
seminars and workshops are some of the main strategies that ACE uses to catch new

Handling Enquiries and Request for Quotation (RFQ):

The customer sends an inquiry if he is interested in buying the product. The marketing
team discussed the feasibility of the inquiry. Once proven feasible, a Request for Quotation
(RFQ) will be generated.
Some of the marketing strategies used by ACE are:
• Tech centers
• Exhibitions
• Road Shows
• Seminars and Workshops

• Industrial trade magazines

ACE has 32 % of the total market share of all the machine tools across India. ACE
Designers marketing team use the concept of Just-In-Time (JIT).
MMT oversees all sales and service activities. They get an enquiry from the customer
which is forwarded to the TSG which then makes a quotation depending on what the
requirements are i.e.if it is a standard model or is customized.
This quote is sent to MMT which then sends it to the customer. Once all negotiations are
done the purchase order is given by the customer and the advance payment is finished,
MMT issues an order forwarding format to start the production of the machine to ACE.
In the case of customized models, separate component drawings are issued and the work
begins.

safety aspects of each individual. Safety of the working environment is better maintained
and the workers are well trained regarding the essence of usage safety precautionary
items. Gangways, sideboards, emergency equipment, first aid boxes, and fire
extinguishers were some of the safety measures observed.
Recreational Activities:

Ace organizes annual recreational activities such as sports and cultural activities,
bringing all the employees under one roof. This helps to create a strong social
relationship between employees irrespective of their occupation.
Apprenticeship Training Program:

In Ace, people with requisite qualifications undergo apprenticeship training for one
year in line with the Apprenticeship program. During this period, Ace provides all
facilities to the employee

In Ace need for training of every employee is identified by his immediate superior. The
same will be conveyed to the HR department. The HR department organizes a common
training program for all the employees to whom it was suggested by his superior.

CONCLUSION

This internship was very beneficial in expanding my understanding of CNC turning


machines. It provided a quick overview of the activities involved in manufacturing
components, the many machining processes carried out, the installation and testing of
machines, and the expert setup of a manufacturing company. Learning from specialists
in different fields was made possible by the wonderful opportunity to gain practical
experience in assembling special-purpose CNC turning machines. The incorporation of
industry 4.0 technologies, such as smart sensors, robotics, additive manufacturing, etc.,
into the workplace has shown us how beneficial they can be in boosting operational and
monitoring efficiency.
