Cause of Low Power Factor


Low Power Factor is caused by inductive loads (such as transformers, electric motors, and high-intensity discharge
lighting) which are a major portion of the power consumed in industrial complexes. Unlike resistive loads that create heat
by consuming kilowatts, inductive loads require the current to create a magnetic field, and the magnetic field produces the
desired work. The total or apparent power required by an inductive device is a composite of the following:

Real Power (Measured in Kilowatts, kW)


Reactive Power, the non working Power caused by the magnetizing current, required to operate the device (measured
in kilovars, kVAr)

Reactive Power required by inductive loads increases the amount of Apparent Power (measured in kiloVoltamps, kVA) in
your distribution system. The increase in reactive and apparent Power causes the Power Factor to decrease.

Why Improve Your Power Factor?


Some of the benefits of improving Power Factor are as follow:
The utility bill will be lower. Low Power Factor requires an increase in the Electric Utility's Generation and
Transmission capacity to handle the Reactive Power component caused by inductive loads. Utilities usually
charge a penalty fee to customers with Power Factors less than 0.85. The penalty can be avoided and
rebate can be earned instead by increasing Power Factor to 0.999 LAG.

Harmonics
What is Harmonic?
Harmonics are produced in the operation of electric loads with non-linear voltage/current characteristics (e.g. rectifiers
and inverters for drives, welding apparatus and uninterruptible power supplies). Harmonics are sinusoidal voltages and
current with higher frequencies of a multiple of the 50 or 60 Hz line frequency. In low-voltage three-phase systems the 5th
and 7th harmonics are especially troublesome. Detuned PFC should be used in systems subject to harmonics. This
represents a series resonant circuit of Power Capacitor and reactor. The circuit is tuned so that the series resonant
frequency is below the lowest harmonics appearing in the system. This produces an inductive response to all frequencies
above the series resonant frequency, avoiding resonances with system inductances. Depending on the selected series
resonant frequency, part of the harmonic current is taken up by the detuned PFC system. The remainder of the harmonic
current flows into the super ordinate system. The use of detuned PFC thus contributes to reducing voltage distortion
through harmonics and lessens the disturbing effect on proper operation of other electric loads.

Most international standards limit THD-V on LV side to 5%. However it has to be noted that in many grids these levels are
exceeded and even lower distortion, e.g. 3-4% THD-V can generate extreme over currents in case of resonance condition.

Maximum over currents as specified under technical data of each series must not be exceeded.

Resonance must be avoided by appropriate panel design. Resonance may cause very high
over currents which can lead to Capacitor failures and worst case to explosion and fire.

These filters are used when the main objective is not the reactive power compensation at the fundamental frequency,
but to reduce the harmonic distortion in the supply system.

Among the problems caused by Harmonics and which may make their suppression necessary,
are the following:

Interferences in telecommunications
Distortion on the mains voltage
Disturbances in Electronic Systems
Erratic operation of control and protection relays
Failures in transformers and motors, due to overheating caused by losses on the core.
Overheating of protective fuses to the point where a minor spike on the line causes them to blow.

It should be pointed out that the impedance of all the filters is capacitive below its tuning frequency, whereby they also
contribute, even if in a small scale, to the reactive power compensation at the fundamental frequency.

Installation of filters produces a modification on the topology of the electrical supply system. For this reason, the
design of filters must be done with regard to an accurate analysis and study of the whole system.

Correcting the Power Factor of


MV/ LV Transformer
It is always a good idea to ensure a Power Factor correction for
MV/ LV transformers, since even when they are operating load
less (e.g. during the night) they absorb reactive power, which
must be compensated.
The exact Capacitor Power necessary may be calculated
using the formula below:

L0 = load less current

Pn = rated power of the transformer
Alternatively, if the required data is not available, you can

AMF Panels
AMF panel is the short form of Auto Main Failure panel. It is
normally connected to the generator set to control the generator
set function. It can call the generator set if the AMF further
connected to the Main Switch Board (received power from the
other source - normally from the local authority) which equipped
with auto transfer switch/automatic changeover contactor. While
normal supply serve to main switch board failed, the AMF board will
send the power failure signal to generator set. Then the generator
set will run and serve the supply to main switch board.

Synchronizing Panels
Synchronizing as we know is important from the point of view that
how loads sharing between different unit's takes place and load
transfer during the maintenance is important. Panels require two or
more different sources of power likewise between DG SETS and
the main GRID. Synchronizaing panel is used where one DG set
synchronizing with two or more DG set when mains fail all DG start
at a time but after some time one will be on & other will be stop as
per load demand .When load increased above 70% of the total
load the 2nd dg will be start & it synchronies with first one & total
load was distributed equally On that two DG set & this process will
go on. During low load we can run any single unit, and synchronize
more units as the load increases. This can be manual or automatic.

Definitions
The design of the APFC Panels
integrates the following major & minor
parts and the selection of these depends
very much on the system circumstances.

Enclosure: protects the APFC system equipment


against the internal/external solid or liquid particles and
also provide protection from living beings.

PF Controller: Is the brain of the APFC system,


which switches ON / OFF the steps depending on the
kVAr required in order to maintain the desired PF up to
unity.

Bus Bars: Bus bar is the electrical conducting path, to which all the equipment of APFC system are connected.

Switchgears: Switchgears are the electrical devices which control the circuit under faulty as well as normal situation.
Switchgears protect faulty condition that may arise in the APFC system.

Wires & Cables: These are used to connect various equipment in the process. Proper wires and cable sizing has to
be taken into consideration for specific step depending on the rated current and the operating temperature in order to
connect the various equipment of the system.

Protection devices: Protection has to be provided to ensure safety of the Capacitors and other Components to
tackle fault in the system. The incoming switchgear of the APFC system should be safeguarded by protective devices.

Reactors: Reactors are used in steps as Detuned/ Tuned Filters and are connected in series or parallel with
Capacitors. It must be engineered to withstand fundamental frequency and harmonic distortion.

Automatic Power Factor Correction typical for large electrical systems with fluctuating loads where it is common to
connect a number of Capacitors to main power distribution station or sub-station. The Capacitors are controlled by Micro-
Processor Based Relay, which continuously monitors the Reactive Power Demand on the supply. The Relay connects or
disconnects the Capacitors to compensate for the actual Reactive Power of the total load and reduce the overall demand
on the supply.

General Installation Rules


General
1) Indoor installation on firm support in a correctly ventilated atmosphere.
2) Ambient temperature around Capacitors must not exceed 35°C over one year, 45°C over 24hours and 55°C max
(according to IS Standard/IEC 60831 for -25/D temperature category) (Except for Energy range ( 55°C over 24 hours
and 70° Max).
3) Maintain a gap of min. 20 mm between Capacitor units and min.20mm between Capacitors and panel enclosure for
better air circulation.
4) Use Capacitor duty contactor or inductor coil in series with two phases in order to limit the inrush current when
Capacitors ares witched in parallel with other energized Capacitor units.
5) Please ensure that there is no force by any means on the Pressure Sensitive Disconnect or (PSD) in such a way to
affect the operation of PSD when it is required to operate.

Electrical Connection
1) Select the cable cross section depending on the kVAr & voltage rating.
2) User is recommended to use a cable of minimum temperature withstand capacity of 90°C. ( recommended is 105 °C)
Mounting All Capacitors can be mounted alone or in row.

Ventilation
Capacitors, contactors, fuses and electrical connections generate heat dissipation (about 2,5W/kVAr total or 8W/kVAr
with series reactors). Specific precautions must be taken in order not to exceed temperature values of -25°C/D category
around the Capacitors inside the cubicle.

Important: When selecting compensation for a system which contains a harmonic


generating load, check that the automatic capacitor bank is suitable for the purpose. In
systems where harmonics are present, compensation should be made by means of a
capacitor bank with anti-resonant reactors (de-tuned filter) or a Harmonic Filter (Tuned
Filter).

Erection, Commissioning and Maintenance


Erection and Commissioning
The panel can be grouted directly on the floor of the switch boardroom, provided that proper trench for cabling has been
made and the floor is levelled properly. No specific foundation is required.

Pre-Commissioning Check Lists

Check list: 1
The following points should be verified before charging Capacitor banks installed in APFC panel.
Capacitor voltage rating is equal to or more than the maximum voltage recorded in the installation.
Capacitor is mounted and installed as per mounting and installation guidelines as per submitted drawing.
The plant has the facility to trip the Capacitor under/ over voltage conditions (10% to 15%).
Must ensure each Capacitor bank is provided with suitable protection devices.
Suitable inrush current device is connected in series/parallel with contactor to limit the inrush current or
Capacitor duty contactor is connected.
Capacitor is installed in the area free from entry of dust, chemical fumes and rain water.
PF Controller provided in the panel should be set for 1 sec to 60 seconds on-delay. (Not applicable for
static switch)
The Capacitor with detuned reactor banks is provided with MCB/MCCB for protection apart from above
points. Use the manufactures switchgear selection guidelines for selection of breaker.

Check list: 2
Following points are required to be verified before charging APFC panel.
All the electrical connection is checked for loose termination in the panel.
The CT is located before the cable connection of APFC panel towards source / main breaker of installation.
Ensure the CTs are connected to the PF Controller.
It is suggested to mount measurement C.T of the APFC Relay on the Highest current carrying phase ( Eg: R )
and the Voltage input for the relay is taken from other two phases ( Eg: YB ) . This is not applicable for a three
phase sensing APFC relays.
Neutral cable is connected to the panel.
Current carrying capacity of cable in the APFC panel is rated equal to incomer switch current rating.
Capacitor terminals are checked for any loose connection.
Earthing bus is connected to the panel.
All the control fuses/MCB/MCCB is intact.
If MCBs are used for step protection make sure they are switched on.
Emergency push button is released.(if fitted)
Panel are installed in the area free from entry of dust, chemical fumes and rain water.

Check list: 3
Verify the following points in the installation before commissioning Capacitor with detuned reactor banks.
Capacitor banks without reactor should not be permitted on the secondary side of transformer circuit which
is having Capacitor Detuned reactor banks connected. In this case please remove Capacitors without
reactors from the same network.
Capacitors used with reactors are always of higher voltage than network voltage. Please do not use normal
Capacitor rated for network voltage.
Earthing should be done at Capacitors and reactors separately.(if required)
Make sure all the cable and termination guidelines are followed.
Forced cross ventilation should be provided in the installation area. If the filter banks are installed inside the
panel the fans need to be provided.
Detuned reactors are provided with thermal protection, the Normally Closed (NC) dry contact must be used
to disconnect the step in the event of overheating.

Erection Guidelines for APFC Panel

Shift the panel to the location where it is required to be installed. Position the panel on the foundation and lock the
panel base frame with the foundation bolts for free standing panels, by using spirit level and plumber block for
achieving horizontal and vertical levelling.
Position the panel on the wall or structure and fix with wall mounting brackets provided along with the panel.
Levelling should be done here also as explained above.
Connect the earth conductor to the panel terminal provided on either side of the panel.
Use the key provided to open the door of the panel and make sure that electrical connection of all equipment's
are intact. This is particularly important since vibration in transportation sometimes may have resulted in loose
connections.
The cable rated for current capacity equivalent to main incomer of panel should be used. Use suitable size
glands & lugs for connecting the power cables.
Connect the cable to the terminals provided for the power supply. Make sure that the correct phase
identification is maintained while connecting the incoming terminals to the panel with respect to phases of
supply line, as any mistake will lead to the malfunctioning of relay.
Connect the APFC relay as mentioned in the checklists.
Check the pre-set values of the CT secondary current of the relay. It should match with the CT used.

Commissioning of APFC Panel


1) Connect the 3-phase incoming cable to the Incoming terminal of the Incomer Switch / Circuit breaker of the APFC
panel.
2) If the APFC controller / relay are programmable type, program the various settings as per instructions given in the
respective instruction manual.
3) Ensure that the CT shorting links are removed after the CT secondary connections are made properly.
4) Keep the Auto /off / Manual selector switch in the Auto position.
5) Ensure that the power supply to the Incomer switch is ‘ON’ from the glowing of the indicating lamps
‘R’, ‘Y’, and ‘B’. Cross check the system voltage.
6) Switch “ON” the Incomer SFU / MCCB / ACB of the APFC Panel.
7) The APFC relay will be energized and displays the present Power Factor, when R-Phase load CT connections and
phase sequence of Voltage (Y & B) are correct.

Periodic Maintenance
The following periodic checks are recommended to be conducted
1) Visual check of components and current carrying parts, especially bus bar.
2) Check tightness of all electrical connections.
3) Check current drawn by the individual Capacitor banks.
4) Check the operation of contactors manually by switching of the APFC equipment
5) Visually check for rust and corrosions in bolts, nuts and other accessories
6)Visually check for the sparks and burn outs in the panels.

Power Factor Correction


When the AC load is partly capacitive or inductive, the current waveform is out of phase with the voltage. This re quires
additional AC current to be generated that is not consumed by the load, creating I2R losses in power Cables. Capacitors
are used to supply reactive energy to inductive loads. Reactive energy must be produced as closely as possible to the
loads to prevent unnecessary flow of current in the network. This is known as Power Factor correction.

APFC Panel with Thyristor Switch


Thyristor switching of capacitors for Power Factor improvement has many advantages over conventional contractor
switching. Thyristor Switching is highly with minimum maintenance, especially suitable for fast variable loads, where
contractor Switching systems fail to give desired results. The capacitors are switched at'' ZERO CURRENT CROSS OVER
THRESHOLD'’ In this type of system; Thyristor's are used for switching capacitors. This is usually used in variable load
