1. MAINTENANCE OF THE PSI 300


The following periodical maintenance procedures are recommended.

DAILY:
Check and clean the sample screens, replace if worn out.

WEEKLY:
Check the smudge filter in the water supply line. Filter will be cleaned when
using manual water service hose.
Keep the PSI system "neat". Wash measuring head if covered with slurry
splashes. Panel display can clean necessary. Before cleaning display set
display to service state by pushing Clean display touch. After that, wipe the
display with a damp cloth. Return to display mode with Clean display
touch.
Wash calibration and daily sample cutters when changing sample bucket. .

YEARLY:
Replace the protective rubber in measuring head (see chapter 1.2).
Replace Air Silencer and Air Filter of PSI 300 pneumatics module.

Air close /open valve.


Air Pressure meter.

1.1 Feeler gauge and zero level tuning

General
PSI 300 has been set at the factory so that physical size of the measured
particle is shown in micrometers in status display.

Status display shows the current value of the probe in “raw measurement” field
when PSI is measuring. The zero level is reduced from the measurement value,
so when there is no slurry, raw measurement value should be 0 um.

The measurement value is actually 1000 µm added to displayed value. During


normal measurement calculation, the 1000 µm is reduced from the
measurement value. This 1000 um is pre-set “wearing space” of the
measurement elements. During zero check the PSI checks actual wearing
space of the measuring elements and decreases the value from measurement
value in measurement calculation. Last zero level and zero level history can be
found from “Status → Zero level history”

When the Zero level is increasing, probably something is stuck in between the
measurement elements and they need to be cleaned. When the Zero level is
decreasing the measurement elements are wearing.

Normally there is no need for re-tuning the PSTS. This is for the reason that the
instrument does an automatic Zero check measurement and then Zero Level is
re-calculated. Anyhow the tuning is good to check occasionally and especially it
is recommended right after the installation, just before the slurry calibration is
committed. If the tuning is not correct during slurry calibration but is corrected in
association of later service it may cause re-calibration task of the unit.

Checking of the feeler gauge tuning


Feeler gauge tuning is checked in standby mode. First the manual Zero check
must be done. PSI 300 does not normally measure while in standby mode. PSI
includes separate measuring program that calculates the actual measurement
value. This program is not normally active in standby mode. Therefore,
checking the feeler gauge can be done in two ways in standby mode:
While the motor is on
While the motor is off

Instruments display in “Options → advanced → Instruments” includes needed


information for probe maintenance.

Instruments screen consist of:


Input signal 0-32767 – This is the raw value from measurement probe.
When the motor is active, this value jumps from 0 to 32767.
Total value – This is raw value scaled to 0-4096 µm. When the motor is
active, this value jumps from 0 to 4096 µm.
Raw measurements – This button opens raw measurements screen. The
screen includes all values from measurement buffer. The buffer is filled in
measuring sequence. Other time it shows invalid values.
Maintenance measurement – This button activates maintenance
measurement. This allows measuring in standby mode.
Flush – This button opens and closes all water valves. (only in standby-
mode)
Zero level – This shows the last zero check value
Last value – This shows the current value from the probe (only in
maintenance measurement).
Last value (tot.) – This shows the current value of the probe + zero level.

For proper results 50µm thick plastic film gauges are recommended. The
difference between the thickness of a feeler and corresponding reading in
display must be less than +/- 5%.

To check the feeler gauge while the motor is on:


tap “maintenance measurement” in instruments screen.
Now values in Last value and Last value (tot.) should appear.
Use the plastic films to check feeler gauge correction.

To check feeler gauge while motor is off:


Stop the motor by opening fuse F4 in terminal X1.
Value can be read from “Total value” field. This value includes zero level,
so it should be always ~1000 µm, when nothing is between the sensor.
Lift the feeler gauge to put plastic films between.

If the error is more than +/- 5%, feeler gauge re-tuning must be done.

Re-tuning with the feeler gauges


The feeler gauge re-tuning takes place under the following conditions:
In case the whole PSTS -unit is replaced
After DRC module in PCS cabinet is replaced, check chapter “” before
proceeding to re-tuning
After replacing worn measuring heads
When more than +/- 5% of error in feeler gauges is noticed

When feeler gauge tuning was properly pre-done no new slurry calibration is
required after a component replacement or even a replacement of the whole
measurement head.

Tuning is done with Fine Adjust potentiometers "Gain" and "Offset" located on
the front of DRC module - Figure 5.

The following instructions assumes that a feeler of 3 mm is used. It is possible


to use other thickness feeler (but less than 3 mm). In this case the target value
of 4000 µm (In step 7. forward) must be changed to corresponding thickness of
the used feeler.

1. Turn the Standby switch to ON.


2. Stop the motor by opening fuse F4 at the terminal strip X1.
3. Make sure the measurement channel is clean and turn manually the motor
cam so that the rod holding the upper measurement element goes to the
lowest position.

4. Open instruments display from “Options → advanced → Instruments”.

5. Important! Record and note down the reading on the display. The reading
should be some number under 1000 µm (if you are just re-tuning the feeler
gauges, but nothing is replaced). If it is more than 1000 µm some physical
damage has happened at the measurement element structure or the
elements are not clean.
It is important to record the number, as it will be used for later reference
when long term wearing rate of the measurement elements is evaluated.
6. Check the 3mm level, with the 3mm feeler. (Every PSI includes one 3/1
mm feeler and it should be located inside the upper cabinet.)
7. If the difference in 0 mm and 3 mm is different, re-tuning is recommended.
For example, if the 0 mm shows 900 µm and 3 mm shows 3990 µm, re-
tuning is recommended. If the 0 mm shows 950 µm and 3 mm shows 3950
µm, re-tuning is not required, because the difference is same.
8. Remove the feeler between the measuring elements.
9. Adjust the total value to 1000 µm with ”gain” and “offset” trimmers on the
DRC module. Adjust ½ with gain and ½ with offset. (Figure 7. shows how
gain and offset affect the value).

10. Set a 3 mm feeler between the measurement elements.


11. Adjust the total value to 4000 µm (3 mm + 1 mm) with “gain” and “offset”
trimmers. Adjust ½ with gain and ½ with offset (maximum value is 4096).
12. Repeat steps 8, 9, 10 and 11 until the error is below +/- 5%.
13. Turn the motor on and perform zero check.
14. Install DRC module back into DRC cover.

DRC module replacement


A new DRC module is typically preset when it is replaced, but it is
recommended to check the jumper settings before installing. Open the lock of
the new DRC module cover and pull module out. Check that the DRC module
jumpers are set as shown in Figure 7. – below. Replace the old DRC module
with new one and re-tune the measurement head (PSTS) with feeler gauges.

1.2 Measurement head (PSTS) maintenance

Replacement of the protective rubber


Protective rubber should be replaced once in a year. The following working
order can be followed.

Turn the Standby switch to position 0, flush the measurement head and
measurement channel with the water.

Turn the Mains switch to OFF and open the PSTS cover.

Numbers of the following paragraphs apply to figures 8 and 9.

4 Disconnect the wiring to PCS cabinet by unplugging the


receptacle from the connector. (Do not loose the wires from screw-
terminals.)

5 Loose the screws holding the sensor and motor assembly in the base
plate. Lift and take away the sensor, motor assembly.
Maintenance of the sensor can be done in the instrument workshop.

6 Loose the screws holding the measuring channel.

7 Prop up the rod with the "special tool" attached onto the PSTS housing and
remove the upper measurement element with is holder.

8 Remove the protective rubber.

9 Clean the sensor and check that the rod bearings are not damaged.
Replace the bearings if needed.

Install a new protective rubber.

11 Check the condition of the upper and lower measurement element and
change if needed. Once again prop up the rod with the "special tool" and
tighten the upper measurement element onto the rod.

Re-assemble the measuring channel.

Install the sensor back onto the PSTS base plate, connect the cables and
close the PSTS cover.

Turn power ON and let the measurement head to stabilize back to


operating temperature. Make the feeler gauge check and if necessary
tuning as described in chapter 1.1 of this manual.

Turn the standby switch OFF.

Verify that the performance and operation of the PSI is proper.

1.3 Sample tank level switch operation


The factory installed level switch is a piezoelectrically energized tuning fork type
level sensor. The tuning fork vibrates at its resonance frequency of approx.
1200Hz. When process sample covers the tuning fork the frequency change is
detected and converted into a switching command.

The level switch requires no configuration or tuning. Wiring of the level switch at
the PCS- cabinet defines the operation mode to PNP open collector action.

You may simulate the operation of the tuning fork (i.e. is detecting process
sample level) by firmly pressing the forks against each other. When the level is
detected the output changes and the state of concerned PLC input(s) changes
accordingly. Next to the wiring connector the level switch has a physical LED
indicating the status of the output.
Slurry supply hose may change to feed position if PSI 300 is not set to standby.

1.4 Updating PSI 300


Updating PSI 300 is required when a new software version is released. The
new software version might include new features or bug fixes.

Updating PSI 300 consists of updating the touch screen and the PLC. Updating
can be done using Proficy Machine Edition software, but PSI 300 update is
done using Compact flash cards for touch screen and EZ program store for
PLC.

Updating Touch screen


On touch screen update situation you have three different compact flash cards:
PSI 300 Storage card
PSI 300 Backup card
PSI 300 software update card

Follow the steps to update PSI 300 touch screen.


Turn PSI 300 to standby mode
Shut down PSI 300 analyzer from main switch
Remove the PSI 300 Storage card from the CF card slot

Insert PSI 300 software update card into the CF card slot
Turn on PSI 300 analyzer from main switch
The touch screen asks “Proceed with upgrade of QuickPanel Control
project?”, tap yes. The program starts copying the software from the CF
card to program memory. (This might take a while).
After the software update, PSI 300 program starts. (Ignore all error
messages, these are normal in this situation. Error messages will
disappear when you start the PSI with storage card.)
Remove the PSI 300 software update card.
Insert the PSI 300 backup card.
Minimize the PSI 300 program from “show desktop” icon on task bar or
close it from options advanced: exit.
Tap “copy project to flash” icon to start backuping the updated software to
backup card.
When the copying is ready, remove the PSI 300 backup card and insert
PSI 300 Storage card.
Turn power off and back on to start PSI 300 normally.

If it seems that the updating from PSI 300 software update card does not work,
you can always restore the last working project from PSI 300 backup card.

Updating PLC
The PLC is updated using GE Fanuc EZ Program store device. This module
includes PLC program what can be restored from the module to PLC.

On update situation, you have two different EZ Program store devices:


Original PLC program (every PSI 300 has own)
Newest version of PLC program

The same PLC program is compatible with every PSI 300 PLC except
those that include 4-20 mA signals to DCS. This is because the PLC
structure differs from default structure. 4-20 mA signals including PSI 300
always has own separate program for update.

Follow the steps to update the PLC:


Turn PSI 300 to standby mode. (but do not turn it off).
Open the upper cabinet
attach the EZ program device to PLC port 2 (15 pin). The light on the
module should turn green and the run light on the PLC should be blinking.
Turn the PLC to stop/off mode from the mode switch behind the CPU
module door (leds). If the switch is already stop/off mode, turn it back to
on/run and stop/run to affirm the change.
Push the button on the EZ program device to start downloading the
program.
The light will turn amber
When the light turns back to green, remove the EZ program store device.
Turn the PLC to run/on mode from the mode switch behind the CPU
module door.
Turn PSI 300 main switch off and on to start PSI 300 normally.
Check that the PLC run led is on.

If the EZ program device light blinks green and amber some error has occurred
during download. Try downloading the program again and if it does not work,
restore the program from the original EZ Program store device.

1.5 Replacing the PLC battery


If the “PLC BATTERY LOW” alarm becomes active, the battery must be
replaced. The replacement of the battery can be done while the PLC is
energized. The battery type is (GE Fanuc) IC200ACC001 or Panasonic
BR2032. Use of another battery may present a risk of fire or explosion. To
replace the battery, follow the next procedure:

Use a small screwdriver to pull out the battery holder. The battery holder is
behind the CPU module.

Replace the old battery with a new one.


Push the battery holder back to CPU unit.

a The following precautions must be noticed when handling a Lithium


battery.

Do not discard the battery into fire.


Do not attempt to recharge the battery. The battery may burst or burn and
release hazardous material.
Do not attempt to remove the circuit board from its module housing.
Used lithium battery is hazardous waste.

Failure to observe this caution may result in an electrostatic build-up and


discharge resulting into damage of MOS circuits. Discharge of the non-
rechargeable lithium battery may occur if the board contacts a conducting
surface.

1.6 Replacing panel Compact flash card


Flash memory has a limited write-cycle lifetime. That is, the physical memory
devices wear out after approximately 100 000 cycles (minimum). Therefore, the
panel Compact flash memory card needs to be replaced every two years.

This only applies to Storage card, not the backup card.

There is no alarm or any kind of notification if the compact flash card wears out.
It is important that the compact flash card is replaced before it wears out.

All saved data will disappear when the storage CF card is replaced. This
means that data logs and calibration logs are removed. Parameters are set
to default.
Not all CF cards work with the panel. It is important that the new CF card is
approved by Outotec.

Follow the steps to replace CF card:


Turn PSI 300 to standby mode.
Shut down PSI 300 analyzer from main switch.
Open the cabinet door
Take the old CF card out from the slot. The CF card slot is located on the
right side of the panel.
Insert new CF card
Close cabinet door and turn PSI 300 analyzer on from main switch.

1.7 Replacing panel battery


IF the “Panel battery low” warning becomes active, the panel backup battery
must be replaced. The battery type is (GE Fanuc) IC200ACC001 or Panasonic
BR2032. Use of another battery may present a risk of fire or explosion.

Follow these steps to replace panel battery:


Turn PSI 300 to standby mode
Shut down PSI analyzer from main switch
Open the upper cabinet door
Open the rear access panel of panel

Pull out the old battery carefully


Insert the new battery. Do not use force.
Close the rear access panel

a The following precautions must be noticed when handling a Lithium


battery.

Do not discard the battery into fire.


Do not attempt to recharge the battery. The battery may burst or burn and

Do not attempt to remove the circuit board from its module housing.
Lithium battery is hazardous waste.

1.8 Replacing panel


The panel can be replaced if shows signs of break down. For example:
Panel backlight will wear out after long use.
If used in rough environment, touch screen does not react easily.
Panel breaks down due to accident.

You will need following equipment to replace the panel:


New GE Fanuc QuickPanel Control 12” loaded IC754CGL12CTD. (Do not
use any other type of QuickPanel)
64 Mb DIMM expansion memory module (from replaced panel).
PSI 300 project backup on CF card (customer) or PSI 300 Proficy Machine
Edition project.
PSI 300 storage CF card (from replaced panel).
panel IP address

If the customer PSI 300 project backup CF card is lost or broken, a


substitute CF card must be delivered to customer. Restoring the project
from Proficy Machine Edition is explained at the end of this chapter.

Follow the steps to replace panel:


Turn PSI 300 to standby.
Shut down PSI 300 from main switch.
Open the upper cabinet door.
Unplug all wires connected to panel.
Remove the PSI 300 storage CF card.
Open the rear access cover and remove the expansion memory module.
Demount the panel from the cabinet door.
Mount new panel. Make sure that the panel is attached to the door enough
tightly.
Insert the expansion memory module.
Plug the wires in following ports:
– RS232 wire from PLC to COM2
– RJ45 DCS connection wire to LAN1
– RJ45 maintenance wire to LAN2
– power supply plug to power.

Restoring project from CF card


Restore the PSI 300 software to the panel according to Chapter 1.4 Updating
PSI 300. Except that backuping the project is not needed.

Panel settings
Restoring project does not restore network settings or other windows CE
settings. These settings need to be changed separately.
Go to control panel (start->settings: control panel). Tap “network and dial-
up connections”.
The port for DCS connection is LAN1. Type customer specified IP address,
subnet mask and default gateway.
The port LAN2 is PSI 300 maintenance port. Use following IP address
configuration:
– IP: 10.9.8.7
– Subnet mask: 255.255.255.0
Close network and dial-up connections
Tap “system” from control panel
– set the storage memory to 5000KB from memory tab.
Tap Date/time from control panel
– Correct the date and time settings
Tap Regional settings
– Correct regional settings
– Important: The date format displayed in navigation bar is the same as
short date format in regional settings.
Tap Display from control panel.
– uncheck “auto turn off backlight while on external power” from Backlight
tab
Close control panel
Open “Taskbar and start menu properties” from “start→settings”
– uncheck “always on top”
– check “auto hide”
– check “show clock”

Tap Backup icon on desktop to save settings.


Turn PSI 300 power off and on.

1.9 Replacing I/O module


It is possible to replace PLC I/O module while PSI 300 is on, but it is not
recommended. The PLC supports hot insert type installation. Replacing I/O
module does not require configuration download, unless CPU is replaced.

You will need to replace the module, not the carrier.


Follow the steps to replace I/O module:
Turn PSI 300 to standby mode
Turn PSI 300 main switch off
Open upper cabinet door
Locate the replaceable I/O module
Unlock the module by turning the latch on top of the module.

Pull the module out carefully.


Insert the new module. Do not force it.
Lock the module by turning the latch.
Turn PSI 300 main switch on.

1.10 Replacing CPU


The PLC CPU module must be replaced if seems to malfunction. Notice that it
is very unlikely that the CPU breaks down. Usually the reason is somewhere
else. The PLC fault table includes all possible active faults. It is good to check it
first. If the CPU is actually broken, follow the steps to replace it:
Switch PSI 300 to standby mode
Turn PSI 300 main switch off
remove serial communication cable from port 1.
Separate carefully the I/O-modules from CPU/Power unit.
Unlock the power module by turning the latch on top of the module.

Pull the power module out carefully.


Demount the CPU unit.
Mount the new CPU unit. (remember to remove the battery activation strip)
Put the power module back
Lock the power module
Connect I/O-modules to the CPU module.
Attach serial communication cable to port 1.
Turn PSI 300 main switch on.
Download the PLC configuration

Downloading PLC configuration


The PLC configurations needs to be downloaded for following reasons:
New CPU module was installed
the PLC configuration was updated

Also for possible CPU module break down, it is good to first try downloading the
configuration before stating that the CPU module is broken.

Download the PLC configuration using EZ Program store device according


chapter 1.4 Updating PSI 300.

2. Troubleshooting

Panel
Warning popup: Retentive Directory Warning

“There is not enough disk space to write out retentive values.”

Explanation:

The panel has 512 kB battery backed up memory for data retention. Every
time a project is downloaded to panel a retentive value folder and files are
created. There are different folders for different named project. The panel
does not remove old project folders. PSI 300 project must always have
same name, so that the folder is always same and this warning does not
appear.

Solution:

Go to My Computer → SRAM Storage\fxViewRuntime\Project\Retentive\


and delete all folders except “PSI 300”.

Warning popup:
“\PCFlash\Storage\fxviewruntime\project\webroot\customdocuments\DATABASE.LOG:
The system cannot find the path specified”

Explanation:

This error message will appear if new storage CF card is used at the first
time. It means that it cannot find the path specified.

Solution:

The program will create the current path and error message is not
displayed again.

If the problem reappears, check that the CF card is mounted correctly. Also
use windows explorer to check that the panel finds the card (PCFlash
storage). Otherwise, replace the CF card.

Warning popup: “Cannot open corrupted logging file! Logging file overwritten”

Explanation:

Sometimes the logging file might corrupt on shutdown. This may indicate
that the CF card is faulty.

Solution:

The panel will remove the old logging file and create a new one.

CF card can be replaced if this error occurs occasionally.

Warning popup: Error saving to CF card

Explanation:

Panel cannot find CF card for some reason or the CF card is broken or
unformatted.

Solution:

Format the CF card. Notice: formatting CF card with the panel will take
hours. It is recommended that a PC is used to format it.

Replace the CF card

Notification popup: Copy Project Query

Explanation:

This message is displayed when the CF card includes backup of a PSI 300
project. Normally this should not be displayed, because the backup CF
card is different than the storage CF card. Storage CF card does not
include PSI 300 software backup.

This notification is displayed every time on startup if the card includes


backup.

Solution:

Click “no” if you are not restoring the project because of panel. Also make
sure that the storage CF card is in instead of backup CF card.
