Engine Misfires, Runs Rough or Is Unstable


SMCS - 1000-035

Note: If the symptom is intermittent and the symptom cannot be repeated, refer to Troubleshooting,
"Intermittent Low Power or Power Cutout". If the symptom is consistent and the symptom can be
repeated, continue with this procedure.

Probable Causes
• Diagnostic codes

• Electrical connectors

• Starting aids

• Throttle signal

• Injection actuation pressure

• Unit injectors

• Fuel supply

• Air inlet and exhaust system

Recommended Actions
Note: If the symptom only occurs under certain operating conditions (high idle, full load, engine
operating temperature, etc), test the engine under those conditions. Troubleshooting the symptom
under other conditions can give misleading results.

Diagnostic Codes
Check for active diagnostic codes on the Caterpillar Electronic Technician (Cat ET). Troubleshoot
any active diagnostic codes before continuing with this procedure.
Electrical Connectors
Check for correct installation of ECM connectors J1/P1 and J2/P2 and the unit injector connectors.
Refer to Troubleshooting, "Electrical Connectors - Inspect".

Starting Aids

Air Inlet Heater (If Equipped)

Ensure that the air inlet heater is programmed to "On". For additional information on the air inlet
heater, refer to Troubleshooting, "Air Inlet Heater Circuit - Test".

Ether Injection System (If Equipped)

Ensure that the ether injection system is programmed to "On". For additional information on the ether
injection system, refer to Troubleshooting, "Ether Injection System - Test".

Oil Grade Plugs

Ensure that the correct oil grade plug is installed. The oil grade plug should match with the oil that is
installed in the engine. Do not program the "Engine Oil Weight" with Cat ET.

Throttle Signal
Monitor the throttle signal on Cat ET. Verify that the throttle signal is stable. Move the throttle from
the low idle position to the high idle position in order to verify that the engine is able to reach high
idle.

Injection Actuation Pressure


Ensure that the injection actuation system is operating properly. Refer to Troubleshooting, "Injection
Actuation Pressure - Test".

Unit Injectors
1. Perform the Injector Solenoid Test on Cat ET in order to determine if all of the injector
solenoids are being energized by the ECM.

2. Perform the Cylinder Cutout Test on Cat ET in order to identify any misfiring cylinder(s). Refer
to Troubleshooting, "Injector Solenoid Circuit - Test" for more information.

Fuel Supply
1. Check the fuel lines for the following problems: restrictions, collapsed lines and pinched lines.
If problems are found with the fuel lines, repair the lines and/or replace the lines.

2. Check the fuel tank for foreign objects which may block the fuel supply.

3. Check for air in the low pressure fuel supply system if any of the following procedures have
been performed:

◦ Replacement of the fuel filters


◦ Service on the low pressure fuel supply circuit

◦ Replacement of unit injectors

4. Purge air from the low pressure fuel supply circuit. Refer to Testing and Adjusting, "Fuel
System - Prime" for the correct procedure.

Note: A sight glass in the low pressure supply line is helpful in diagnosing air in the fuel.

5. Check fuel quality. In temperatures below 0 °C (32 °F), check for solidified fuel (wax). Refer to
Special Publication, SEBD0717, "Diesel Fuels And Your Engine".

6. Check the fuel pressure during engine cranking. Check the fuel pressure after the fuel filter.
Refer to Testing and Adjusting, "Fuel System" for the correct pressure values. If the fuel
pressure is low, replace the fuel filters. If the fuel pressure is still low, check the following
items: fuel transfer pump, fuel transfer pump coupling and fuel pressure regulating valve.

Air Inlet and Exhaust System


1. Check for an air filter restriction. Clean plugged air filters or replace plugged air filters.

2. Check the air inlet and exhaust system for restrictions and/or leaks. Refer to Testing and
Adjusting, "Air Inlet and Exhaust System".

Excessive White Smoke

Note: Some white smoke may be present during cold start-up conditions when the engine is operating
normally. If the white smoke persists after warm-up, there may be a problem.

Ensure that the air inlet heater is functioning properly. For additional information, refer to
Troubleshooting, "Air Inlet Heater Circuit - Test".

Ether Injection System (If Equipped)

Ensure that the ether injection system is programmed to "On". For additional information, refer to the
appropriate publication.

Ensure that the ether injection system is functioning properly. For additional information, refer to
Troubleshooting, "Ether Injection System - Test".

Oil Grade Plugs

Ensure that the correct oil grade plug is installed. The oil grade plug should match with the oil that is
installed in the engine. Do not program the "Engine Oil Weight" with Cat ET.

Water Temperature Regulators


Check the water temperature regulators for correct operation. Refer to Testing and Adjusting,
"Cooling System" for the proper procedure.

Unit Injectors
Use Cat ET to perform the cylinder cutout test. Try to simulate the conditions for the test that were
experienced during operation. Cut out each cylinder individually for approximately one minute in
order to isolate any misfiring cylinders. If the misfire can be isolated to a specific cylinder, proceed to
Troubleshooting, "Injector Solenoid Circuit - Test".

Personality Module (Flash File)


Verify that the correct personality module (flash file) is installed. The personality module that is
installed in the ECM will be displayed on the "Configuration" screen on Cat ET.

Fuel Supply
1. Monitor the exhaust for smoke while the engine is being cranked.

If no smoke is present, there may be a problem with the fuel quality or there may be a problem
with the fuel supply.

2. Check the fuel quality. Make sure that the fuel meets the requirements of Special Publication,
SEBU6250, "Caterpillar Machine Fluids Recommendations ".

3. Check the fuel pressure. Refer to Testing and Adjusting, "Fuel System Pressure - Test".

4. Ensure that the fuel system has been primed. Refer to Testing and Adjusting, "Fuel System -
Prime".

5. Check for fuel supply lines that are restricted.

6. If the temperature is below 0 °C (32 °F), check for solidified fuel (wax).
7. Check for air in the fuel system. Refer to Testing and Adjusting, "Air in Fuel - Test".

Cooling System
Check for an internal coolant leak. Check for coolant in the engine oil, coolant in the cylinders, and
coolant in the exhaust system. Refer to Testing and Adjusting, "Cooling System".

Component Wear
Check the following components for excessive wear:

• Valves

• Pistons

• Rings

• Cylinder liners

Low Engine Oil Pressure


SMCS - 1348-035-LP

Note: This is NOT an electronic system problem. Refer to Testing and Adjusting, "Lubrication
System" for additional information on the following tests.

• Diesel Fuel in Lubrication Oil

• Oil Pressure Gauge

• Oil Pressure Relief Valve

• Oil Pump

• Bearing Clearances

Recommended Actions
Oil Level
Add oil if the system is low.

Oil Filters
Check the operation of the bypass valve for the filter. If the operation indicates restricted filters,
install new oil filters.
Oil Cooler
Clean the oil cooler core or install a new oil cooler core. Remove the used oil from the engine. Put
new oil in the engine.

Diesel Fuel in Lubrication Oil


Check for presence of fuel in lubricating oil. Refer to Troubleshooting, "Fuel Dilution of Engine Oil".

Oil Pressure Sensor


Ensure that the sensor is operating properly. Refer to Troubleshooting, "Engine Pressure Sensor Open
or Short Circuit-Test".

Oil Pressure Relief Valve


Clean the bypass valve and the housing. Install any new required parts.

Oil Pump
Check the inlet screen on the oil pump for obstructions. Check for air leakage into the supply to the
oil pump. Examine the oil pump for excessive wear. Repair the oil pump or replace the oil pump.

Bearing Clearances
1. Install new camshaft bearings and new crankshaft bearings if the bearings are worn.

2. Inspect the main bearings. Replace the main bearings if the bearings are worn.

Note: If the problem only occurs under certain conditions, test the engine under those conditions.
Examples of certain conditions are high engine speed, full load and engine operating temperature.
Troubleshooting the symptoms under other conditions can give misleading results.
Diagnostic Codes and Event Codes
Certain diagnostic codes and/or event codes may cause poor performance. Connect the Caterpillar
Electronic Technician (Cat ET) and check for active codes and/or logged codes. Troubleshoot any
codes that are present before continuing with this procedure.

Injector Trim Codes


If any of the injectors or the electronic control module have been replaced, ensure that the injector
trim codes have been reprogrammed to the correct values. Refer to Troubleshooting, "System
Configuration Parameters" for additional information.

Starting Aids

Cold Mode

Use Cat ET to verify that the engine has exited cold mode. If the engine is operating in cold mode, an
indicator will be displayed on the top of any of the status screens on Cat ET. Cold mode operation
may slow throttle response.

Air Inlet Heater (If Equipped)

Ensure that the air inlet heater is programmed to "On". Ensure that the air inlet heater is functioning
properly. Refer to Troubleshooting, "Air Inlet Heater Circuit - Test" for additional information.

Oil Grade Plugs (If Equipped)

Ensure that the correct oil grade plug is installed. Refer to Operation and Maintenance Manual,
"Engine Oil and Filter - Change" for additional information.

Throttle Signal
Monitor the throttle signal on Cat ET. Verify that the throttle is operating correctly. Refer to
Troubleshooting, "Throttle Position Sensor Circuit - Test" for additional information.

Electrical Connectors
Check the J1/P1 ECM connector, the J2/P2 ECM connector, the J300/P300 unit injector connector,
the connectors for the throttle position sensor, and the associated wiring for damage, abrasion,
corrosion, or incorrect attachment. Refer to Troubleshooting, "Electrical Connectors-Inspect" for
additional information.

Unit Injectors
1. Perform the Injector Solenoid Test on Cat ET in order to determine if all of the injector
solenoids are being energized by the ECM.

2. Perform the Cylinder Cutout Test on Cat ET in order to identify any injectors that might be
misfiring. Refer to Troubleshooting, "Injector Solenoid Circuit - Test" for the proper procedure.

Injection Actuation Pressure


1. Check the engine oil level. Engine oil is used to activate the high pressure hydraulic pump.

2. Ensure that the engine oil meets the recommendations. Refer to Operation and Maintenance
Manual for additional information.

3. Crank the engine and monitor the injection actuation pressure and the output of the injection
actuation pressure control valve. The high pressure oil system is operating properly if the
pressure output is a minimum of 6 MPa (870 psi).

Fuel Supply
1. Check the fuel lines for the following problems: restrictions, collapsed lines and pinched lines.
If problems are found with the fuel lines, repair the lines and/or replace the lines.

2. Check the fuel tank for foreign objects which may block the fuel supply.

3. Check for air in the low pressure fuel supply system if any of the following procedures have
been performed:

◦ Replacement of the fuel filters

◦ Service on the low pressure fuel supply circuit

◦ Replacement of unit injectors

Note: A sight glass in the low pressure supply line is helpful in diagnosing air in the fuel. Refer
to Testing and Adjusting for more information.

NOTICE

Do not crank the engine continuously for more than 30 seconds. Allow
the starting motor to cool for two minutes before cranking the engine
again.

4. Purge air from the low pressure fuel supply circuit. Refer to Operation and Maintenance
Manual, "Fuel System - Prime" for the correct procedure.

5. Check fuel quality. In temperatures below 0 °C (32 °F), check for solidified fuel (wax). Refer to
Special Instruction, SEBD0717, "Diesel Fuels And Your Engine".

6. Check the fuel pressure after the fuel filter while the engine is being cranked. Refer to Testing
and Adjusting for the correct pressure values. If the fuel pressure is low, replace the fuel filters.
If the fuel pressure is still low, check the following items: fuel transfer pump, fuel transfer
pump coupling and fuel pressure regulating valve. Refer to Testing and Adjusting for more
information.

Turbocharger Outlet Pressure Sensor


1. Monitor "Fuel Position", "Rated Fuel Limit", and "FRC Fuel Limit" on the Cat ET status screen
while the engine is operating under full load. These parameters should reflect the information
below.

If "Fuel Position" equals "Rated Fuel Limit" and "Fuel Position" is less than "FRC Fuel Limit",

2. Monitor the status of "Turbo Outlet Pressure", "Boost Pressure", and "Atmospheric Pressure"
while the engine is operating under full load.

3. Monitor the status of"Turbo Outlet Pressure", "Boost Pressure", and "Atmospheric Pressure"
while the engine is operating at low idle.

4. Turn the keyswitch to the OFF position. The engine should be off. Turn the keyswitch to the
ON position.

5. Monitor the status of "Turbo Outlet Pressure", "Boost Pressure", and "Atmospheric Pressure"
for normal operation on Cat ET. When the engine is not running, "Turbo Outlet Pressure"
should be equal to "Atmospheric Pressure". When the engine is not running, "Boost Pressure"
should be 0 kPa (0 psi).

Air Inlet and Exhaust System


1. Check for an air filter restriction. Clean plugged air filters or replace plugged air filters. Refer to
the Operation and Maintenance Manual for additional information.

2. Check the air inlet and exhaust system for restrictions and/or leaks. Refer to Testing and
Adjusting, "Air Inlet and Exhaust System" for additional information.

conditions: high altitude, dirty air filters and other factors.

Personality Module (Flash File)


Verify that the correct personality module (flash file) is installed.

Throttle Switch
Monitor the throttle switch on Cat ET. Verify that the throttle switch is stable at the low idle position.
Verify that the signal is stable at the high idle position. Move the switch from the low idle position to
the high idle position in order to verify that the engine is able to reach the high idle position. Refer to
Troubleshooting, "Throttle Switch Circuit - Test" for the proper troubleshooting procedure.

Decelerator Pedal
Monitor the decelerator pedal on Cat ET. Verify that the decelerator pedal is operating properly. Refer
to Troubleshooting, "Throttle Position Sensor Circuit - Test" for the proper troubleshooting
procedure.
Electrical Connectors
Check for correct installation of ECM connectors J1/P1 and J2/P2 and the unit injector connectors.
Refer to Troubleshooting, "Electrical Connectors - Inspect".

Unit Injectors
1. Use Cat ET to determine if there are any active diagnostic codes for the unit injectors.

2. Perform the Injector Solenoid Test on Cat ET in order to determine if all of the injector
solenoids are being energized by the ECM.

3. Perform the Cylinder Cutout Test on Cat ET in order to identify any injectors that might be
misfiring. Refer to Troubleshooting, "Injector Solenoid Circuit - Test" for the proper procedure.

C. Remove the drive shaft (pump coupling). Refer to Disassembly and Assembly, RENR4257,

D. Remove the bottom guards. Refer to Disassembly and Assembly, RENR4261, "Bottom Guard -
Remove".

1. Remove the floorplates.

3. Move Tooling (A) and support the next bottom guard, as needed. Repeat Step 1 to Step 2 and

3. Attach Tooling (A) to hood (6). Attach a suitable lifting device to hood (6). Remove hood (6).
The weight of hood (6) is approximately 91 kg (200 lb).

2. Install precleaner (5) and exhaust ejector (4) on hood (6) .

3. Connect electrical connector (3). Install all the cable straps. Connect hose assemblies (1) on
primary fuel filter (2) and secondary fuel filter (4) .

End By:

a. Install the air cleaner. Refer to Disassembly and Assembly, "Air Cleaner - Remove and Install".
b. Install the engine side guards. Refer to Disassembly and Assembly, "Engine Side Guards -
Remove and Install".

Engine Cranks but Will Not Start

• Engine shutdown switches

• Engine speed/timing

Recommended Actions
Diagnostic Codes, Event Codes, and ECM Power Supply
Certain diagnostic codes and/or event codes may prevent the engine from starting. Connect the
Caterpillar Electronic Technician (ET) and check for active codes and/or logged codes. Troubleshoot
any codes that are present before continuing with this procedure.

Note: If Cat ET will not communicate with the ECM, the problem is most likely with the electrical
power supply to the ECM. Refer to Troubleshooting, "Electrical Power Supply Circuit - Test".
