THE TRANSITION FROM ONE LEVEL OF EMISSION STANDARD TO ANOTHER LEVEL OF EMISSION
STANDARD GENERALLY INVOLVES THE FOLLOWING.

1-Optimisation of the combustion process for the diesel fuel inside the engine:

This is achieved by increasing the injection pressure (where earlier the IDI engine had injection
pressure of say 400 atmosphere, the current generation of DI BS VI engines with common rail, will
have injection pressures upto 2000 atmosphere). This significant increase results in far superior
atomisation (breaking into nano particles) of the fuel. This leads to superior combustion. More
complete burning of fuel happens. Therefore residues (pollutants) are reduced.

For this the injectors have even finer holes, so that the fluid is pressed into a very minute stream.
These manufacturing processes are super-precise and expensive.

2-To achieve and control this combustion, the engine needs to be stronger and sturdier in order not
to leak or break. All aspects such as bolts, gaskets, wall thicknesses of cylinder blocks and cylinder
heads, bearings for the crankshaft, strength of connecting rod, combustion bowl of the piston, etc.
are completely redesigned with superior materials, closer manufacturing tolerances, and therefore
higher capability.

3-Higher power generation due to higher level of combustion means greater heat generation in the
engine. This calls for more water capacity inside the engine, better coolant flow through the engine,
superior radiator and cooling mechanism.

4-The higher level of combustion calls for greater aspiration of air into the engine. To aspirate more
air, more powerful turbo chargers are required. Turbo charger technology for this is complex. Larger
and finer filters for intake air are needed.

5-The higher heat generated by the exhaust gases of the engine is used, to enable the diesel
oxidation catalyst (DOC) to crack the residual gases and burn them. Then it passes through the
diesel particulate filter (DPF) where the particles are captured and not allowed to escape into
atmosphere. Finally the remainder gases are subjected to a treatment where, by introducing urea
into the selective catalytic reduction system (SCR), the gases are burned and chemically altered.
This calls for controlled periodic injection of fuel – so as to facilitate burning of gases in “after-
treatment”.

6-Virtually, there is a whole chemical factory attached to the engine, in order to treat the
chemistry, the nature, and the composition of the exhaust gases.
The escaping gases in the BSVI engine are usually cleaner in terms of pollutants, than the original air
aspirated by the engine.

Virtually, every part of the engine is completely new. They may look similar but are greatly
redesigned. Engines have to be not just tested for emission, and power torque, but also for
reliability, maintainability and for long life. Tests for lakhs of kilometres on vehicles, and tens of
thousands of hours on dynamometers, are carried out.

7-To achieve acceptable emission performance at all possible loads, vehicle speeds and driving
conditions like gradients, etc. electronically, the quantum of fuel injected is controlled. This control is
through drawing up a map approximately 200,000 points on a driving environment conditions map,
and the fuel and air quantity introduced in the engine, are checked and set for each point for each
engine application, for each model of vehicle. The quantity of both fuel-injected and air-introduced
are controlled, so that the combustion at all conditions is optimum so that emission is within limits.
This is called calibration. This is required both on the vehicle, and on the engine. These are related,
but separate exercises.

There is a closed loop data capture, by positioning sensors at various locations, including AdBlue
tank (urea tank), fuel tank, and intake air inflow, as also inside various after-treatment devices, to
measure the levels of temperature, pressure, flow rate, etc. based on which appropriate signals are
sent to the Central Processing Control Unit (CPU) of the engine called the Electronic Control Unit
(ECU), which commands the various aggregates like injectors, FIP, turbo, etc. to function more, or
less aggressively as needed.

8-The total cost of applicating a single engine, on a single vehicle model, in the full platform, varies
between Rs.5 and Rs.10 crores in terms of experimentation alone, not to count the investment in
testing infrastructure, expenditure on testing and on expert manpower. Fuel used itself runs into tens
of thousands of litters. Also there is much expenditure on test vehicles, which are run for a couple of
years, and then will be scrapped. We have tested 180 engines on test beds and 108 vehicles in the
field – these are tested to end of life.

Diesel Oxidation Catalyst (DOC)


DOC is mounted after the turbocharger assly. It is mainly used to reduce the HC, CO, &
soluble organic components emission. DOC also helps in oxidizing carbon particle and
DOC Assly. generating necessary heat.

Diesel Particulate Filter (DPF)


The main function of DPF is to filter black smoke from engine exhaust gases. The DPF having
internal filter . So it is called diesel particulate filter which collects & separates soot particles
from exhaust gases.
The Process of removing particles from filter is called Regeneration.
DPF Assly.

AdBlue Dozer.-ED SCR System-


SCR system designed to reduce NOx emissions using ammonia
(NH3) as a reluctant within the catalyst system. It injects a
liquid reluctant agent namely (AdBlue)
Diesel Exhaust Fluid (DEF), commonly called urea solution
SCR Assly. consist of 32.5% of urea, through a special catalyst into the
exhaust stream of a diesel engine.

Diesel Exhaust Fluid (DEF) (AdBlue) –
AdBlue is a non-hazardous solution of 32.5% urea and 67.5% de-ionized water by mass.

DEF is used to release ammonia (NH3), by spraying into the exhaust stream of diesel vehicles, which are adsorbed at
catalyst surface. These ammonia molecules, being very selective, reacts with dangerous NOx molecules of exhaust gas
emissions (instead of oxygen) and breaks them into harmless nitrogen and water.

Entire system of NOx control is called Selective Catalytic Reduction (SCR).


There is a need for replenishment of DEF on a periodic basis. Proper care to be taken while filling/ re-filling AdBlue . Due
to misfill events, for example, filling of different liquids other than pure DEF, we may even have the possibilities of
damaging entire SCR system as well as it will cause heavy cost impact to end-customers. Hence, the caution

Diesel Particulate Filter (DPF) System –Regeneration.
The accumulated particles are removed by means of process called
Regeneration.
To prevent DPF clogging and to avoid excessive exhaust gas back
pressure in the engine , the particulate stored in the filter has to be
burned off from time to time. By suitable means the exhaust
temperature are increased to ̴ 600 °C for the soot to burn off.
Note- Vehicle ECU designed in such way that the cleaning of DPF filter (Regeneration) happens
continuously in vehicle running condition as an when required.

What is the process of manual DPF Regeneration? How clear the lamp?

The manual DPF regeneration can be done by following two method.

If DPF lamp indication on dashboard is continuously The other option to regenerate the DPF is, Driver can

DPF Regeneration precaution.

It is very dangerous to start manual or service regeneration near hazardous area. Eg . Petrol pump, grass etc.

No leakage from exhaust after treatment as DPF entry temperature will reach to 600°C during manual or service
regeneration.

There is fire risk if exhaust gas leakage happen during regeneration. In this situation driver should not switch off the
vehicle as DPF can be damaged. Press clutch, brake or accelerator pedal immediately to come out from manual or
service regeneration.
DPF will be loaded faster if vehicle is reported with air, EGR and boost related issue, with high back pressure
temperature at DPF will reach to 500 to 600 °C and soot will start burning in normal conditions resulted temperature
inside DPF substrate will go high and it will be melted.

After rectification of above issues one service regeneration is mandatory to clean the particulates.

Air filter element should be changed at regular service interval as it will reduce air mass supplied to the engine and
due to high smoke DPF can choke.

Diesel Particulate Filter (DPF) System –Regeneration. DPF Guidelines-
DPF Lamp in Cluster.  It is very hazardous to start manual regeneration
near hazardous area like petrol pump, Grass etc.

Ensure no leakage in intake & exhaust system.

Don’t use adulterated fuel. Use recommended BS-VI


fuel only.

 Use only recommended grade of Engine oil &


filters. Replace as per service schedule.

If driver continues to drive the vehicle without regeneration


even after DPF lamp is on then soot will go on increasing in
DPF. This can lead to choking of the DPF.

Driver shall feel torque and power reduction with indication


of MIL lamp and DPF lamp blinking on dashboard with alarm

AdBlue tank information-

Please use recommended AdBlue in the vehicle. The
recommended AdBlue is available with dealership in 20 L
& 210 L pack size.

AdBlue Tank capacity is 23 L.

AdBlue consumption 3% to 4% of fuel consumption. This


depends on usages & driving pattern of vehicle.
(Per Liter 30 to 40 ml AdBlue will be consumed. )

AdBlue tank assembled with Adblue Quality detector sensor.


In case of wrong AdBlue quality detected by sensor .

The Adblue dozing will not happen & consequentially damage


the SCR system.

What is OBD?
OBD stands for “On-Board Diagnostics.” It is a computer-based system originally designed to reduce emissions by
monitoring the performance of major engine components.

A basic OBD system consists of an ECU (Electronic Control Unit), which uses input from various sensors (e.g., oxygen
sensors) to control the actuators (e.g., fuel injectors) to get the desired performance.

The “Check Engine” light, also known as the MIL (Malfunction Indicator Light), provides an early warning of

Use only recommended AdBlue M/s Gulf.

Use only recommended oils & Filter.

Use only recommended premix coolant.

Always service your vehicle at our FORCE authorized dealership only.

Always ensure no leakage from Intake & Exhaust system.


Guidelines
Do not tamper the wiring harness of vehicle.
BS-VI Vehicle.
Do not run the vehicle cluster warning indicator “ON”.

Use only recommended grade fuses.

Do it Your Self check point on Vehicle .

Use Only BS-VI Fuel in Vehicle.


Always Maintain 15 Liter fuel level in fuel tank.
Do not adulterate the Fuel.

Use only recommended AdBlue.


Please always check the AdBlue level in the indicator.

Always Service your vehicle at FORCE authorized Service station.


Always Use recommended Engine oil, filters only.
Follow the recommended service Schedule.

In case of MIL lamp continuously “ON” Check your vehicle with nearest service station.

Do not run the vehicle with AdBlue warning ON condition. Please get check your vehicle with
nearest service station.

Do it Your Self check point on Vehicle .

Do not run the vehicle with DPF regeneration indicator “ON” condition.

Drain the water separator on weekly basis.

Please use only correct rating fuses.

To prevent Battery discharged , Turn Off Battery Cut off Switch after 2 Minutes from Ignition
‘Off’ condition before Prolonged Parking..

This is mandatory to check the vehicle on above check list.
