After reading this INFORMATION SHEET, YOU must be able to:

Introductory

You need to read and understand automotive electrical wiring


schematic diagram.

Guidelines in reading and understanding headlight circuit schematic


diagram:

 Read schematics in the pattern that you would read text. With
rare exceptions, schematics should be read left to right and top
to bottom. The signal being generated or used by the circuit will
flow in this direction. The user can follow the same path that
the signal uses to understand what the signal does or how it is
being modified.
 Understand the electronic language. There will be a variety of
schematic symbols on the schematic that represent real world
devices and wires. A basic understanding of these symbols is
required to read a schematic, Understand ground (polarity),
Learn symbol of load, Learn that a line represents a wire, Learn
that a resistor is represented by a zigzag shape and Understand
Ohm's Law3. To determine the circuit tasks, acquire and read
the manufacturer's data sheet for each individual device.

The most commonly thought of light circuit is the headlights.


But there are many lighting systems in the vehicle. Different types of
lamps are used to provide illumination for the systems. The lamp may
be either a single-filament bulb that performs a single function, or a
double-filament bulb that performs several functions. The headlight
lamps can be one of four designs: standard sealed beam, halogen
sealed beam, composite, or high-intensity discharge (HID). The
headlight filament is located on a reflector that intensifies the light,
which is then directed through the lens. The lens is designed to
change the circular light pattern into a broad, flat light beam.
Placement of the filament in the reflector provides for low- and high-
beam light patterns. Some manufacturers use concealed headlights to
improve the aerodynamics of the vehicle. The concealed headlight
doors can operate from vacuum or by electrically controlled motors.
Some systems incorporate the use of IС chips into the concealed
headlight door control. Most headlight switches have a circuit breaker
that is an integral part of the switch. The circuit breaker provides
protection of the headlight system without totally disabling the head-

light operation if a circuit overload is present. Electric system in your
vehicle is responsible for directing energy to power windows, the
lighting system, power locks, your engine starter, and much more. It
is connected all over your vehicle by an assembly of various wires,
circuits, relays and fuses.

Headlight Switches

The headlight switch may be located either on the dash by the


instrument panel or on the steering column (Figure 3.1-1B). It
controls most of the vehicle’s lighting systems. The most common
style of headlight switch is the three-position type with OFF, PARK,
and HEADLIGHT positions. The headlight switch will generally receive
direct battery voltage to two terminals of the switch. This allows the
light circuits to be operated without having the ignition switch in the
RUN or ACC (accessory) position.

When the headlight switch is in the OFF position, the open


contacts prevent battery voltage from continuing to the lamps. When
the switch is in the PARK position (Figure 3.1-1C), battery voltage that
is present at terminal 5 is able to be applied through the closed
contacts to the side marker, taillight, license plate, and instrument
cluster lights. This circuit is usually protected by a 15- to 20-ampere
fuse that is separate from the headlight circuit.

When the switch is located in the HEADLIGHT position (Figure


3.1-1D), battery voltage that is present at terminal 1 is able to be
applied through the circuit breaker and the closed contacts to light
the headlights. Battery voltage from terminal 5 continues to light the
lights that were on in the PARK position. The circuit breaker is used to
prevent temporary overloads to the system from totally disabling the
headlights.

Dimmer Switches

The dimmer switch provides the means for the driver to select
either high- or low-beam operation, and to switch between the two
(Figure 3.1-1E). The dimmer switch is connected in series within the
headlight circuit and controls the current path for high and low
beams. In the past, the most common location of the dimmer switch
was on the floor board next to the left kick panel. The driver operates
this switch by pressing on it with a foot. Positioning the switch on the
floor board made the switch subject to damage because of rust, dirt,
and so forth. Most newer vehicles locate the dimmer switch on the
steering column to prevent early failure and to increase driver
accessibility. This switch is activated by the driver pulling the stock
switch (turn signal lever) rearward.

The headlight circuits just discussed are designed with


insulated side switches and grounded bulbs. In this system, battery
voltage is present to the headlight switch. High switch must be closed
in order for current to flow through the filaments and to ground. The
circuit is complete because the headlights are grounded to the vehicle
body or chassis. Many import manufacturers use a system design that
has insulated bulbs and ground side switches. In this system, when

the headlight switch is located in the HEADLIGHT position, the
contacts are closed to complete the circuit path to ground. The
headlight switch is located after the headlight lamps in the circuit.
Battery voltage is applied directly to the headlights when the relays
are closed. But the headlights will not light until the switch completes
the ground side of the relay circuits. In this system, both the headlight
and dimmer switches complete the circuits to ground.

Introductory
A test light is needed to perform electrical power and ground
testing to facilitate automotive repairs; this tool is easy to use and
is reasonable priced. A test light utilizes a bulb held in a probe
attached to a sharply pointed rod with a connection lead. This
design is optimal for piercing a wire, testing a fuse or checking
the surface charge of a battery. If power is present, the bulb will
illuminate confirming the circuit has power and is operating
properly. Also, reversing the test light lead to the positive battery
to be able to check for system ground continuity.

Tips on using test light:


 Before you test a circuit for voltage, be sure your test light
is in good order by testing it on the car’s battery.
 The leads of the test light are reversible. It doesn’t matter
which one goes on the positive and which goes on the
ground. Use whichever end makes your job the easiest.
 Most test lights have a sharp pointed end. You can use this
sharp point to pierce the plastic insulation on a wire. This
means that you can test the circuit without disconnecting
anything.

Test for Positive Voltage

The basic principle is illustrated in this photo. You have a


positive power source (in the case of the photo, it’s the battery)
and you have a ground (any exposed metal that’s bolted to the
chassis). The test light is the go-between. If you connect one end
to the positive power source and the other end to a good ground,
it lights up. To test for positive voltage, attach one end to a
known ground, and touch the other end to the wire you want to
test. If it lights up, you’re good. If not, you need to replace or
clean the component you just tested.

Test a Ground Circuit

Your test light circuit tester is great for checking for voltage, but
it can also be used to check a ground circuit. If you know that a
certain electrical component is getting juice on the positive side, you
need to check to see if it has a good grounding point.

This is easy. Since you have already established a good positive


source, attach one end of the circuit tester to the positive end. Now
touch the other end of the tester to the ground wire for this
component. If it lights up, you have a good ground and need to check
the component further. If you don’t get a light, it’s time to clean
contact points and check the ground path. Luckily, grounds aren’t too
difficult to re-establish. Usually, all you need to do is ensure that the
ground wire is attached to a point that is free of paint, rust, plating, or
anything else that might act as an insulator. You can also invest in a
handy component known as an engine ground strap.

Troubleshoot automotive electrical circuit
Like the jumper wire, the 12-volt test light is used to isolate
opens in circuits. But, whereas the jumper wire is used to bypass the
open to operate the load, the 12-volt test light is used to locate the
presence of voltage in a circuit. If the test light illuminates, there is
power up to that point in the circuit; if the test light does not
illuminate, there is an open circuit (no power). Move the test light in
successive steps back toward the power source until the light in the
handle illuminates. The open is between the probe and a point that
was previously probed.

Introductory
Automotive electrical tools are used to test and diagnose and
improve electrical circuits in automotive and other 12 or 24 volt
electrical systems. These tools include test lights, circuit testers,
voltage analyzers, booster cables, and repair kit.

Circuit testers
A circuit tester is a device which is plugged into an electrical
socket to make sure it is wired properly. A circuit tester has a series of
lights that show the state of the wiring in the outlet, so the technician
can verify that it has been installed properly.

Introductory

Proper steps of electrical repair is an auto/truck electrical


system troubleshooting flip chart that focuses attention on possible
problems in electrical system, consisting of battery condition, major
ground connections and generator (alternator) charging system
performance. Problems in these essential vehicle electrical circuits are
often overlooked and seldom tested resulting in wasted man hours
and parts changing that does not resolve the driveability problem.
Problems must be quickly identified and corrected but never
overlooked.

Preparation

Before you begin to troubleshoot any piece of equipment, you


must be familiar with your organization’s safety rules and procedures
for working on electrical equipment. These rules and procedures
govern the methods you can use to troubleshoot electrical equipment
(including your lockout/tag out procedures, testing procedures etc.)
and must be followed while troubleshooting.

Next, you need to gather information regarding the equipment


and the problem. Be sure you understand how the equipment is
designed to operate. It is much easier to analyze faulty operation when
you know how it should operate. Operation or equipment manuals
and drawings are great sources of information and are helpful to have
available. If there are equipment history records, you should review
them to see if there are any recurring problems. You should also have
on-hand any documentation describing the problem.

Most faults provide obvious clues as to their cause. Through
careful observation and a little bit of reasoning, most faults can be
identified as to the actual component with very little testing. When
observing malfunctioning equipment, look for visual signs of
mechanical damage such as indications of impact, chafed wires, loose
components or parts lying in the bottom of the cabinet. Look for signs
of overheating, especially on wiring, relay coils, and printed circuit
boards.

Don't forget to use your other senses when inspecting


equipment. The smell of burnt insulation is something you won't miss.
Listening to the sound of the equipment operating may give you a clue
to where the problem is located. Checking the temperature of
components can also help find problems but be careful while doing
this, some components may be alive or hot enough to burn you.

Pay particular attention to areas that were identified either by


past history or by the person that reported the problem. A note of
caution here! Do not let these mislead you, past problems are just
that – past problems, they are not necessarily the problem you are
looking for now. Also, do not take reported problems as fact, always
check for yourself if possible. The person reporting the problem may
not have described it properly or may have made own incorrect
assumptions.

When faced with equipment which is not functioning properly


you should:
 Be sure you understand how the equipment is designed to
operate. It makes it much easier to analyze faulty operation
when you know how it should operate;
 Note the condition of the equipment as found. You should look
at the state of the relays (energized or not), which lamps are lit,
which auxiliary equipment is energized or running etc. This is
the best time to give the equipment a thorough inspection
(using all your senses). Look for signs of mechanical damage,
overheating, unusual sounds, smells etc.;
 Test the operation of the equipment including all of its features.
Make note of any feature that is not operating properly. Make
sure you observe these operations very carefully. This can give
you a lot of valuable information regarding all parts of the
equipment.

It is at this stage that you apply logic and reasoning to your
observations to determine the problem area of the malfunctioning
equipment. Often times when equipment malfunctions, certain parts
of the equipment will work properly while others not.

The key is to use your observations (from step 1) to rule out


parts of the equipment or circuitry that are operating properly and not
contributing to the cause of the malfunction. You should continue to
do this until you are left with only the part(s) that if faulty, could
cause the symptoms that the equipment is experiencing.

To help you define the problem area you should have a


schematic diagram of the circuit in addition to your noted
observations.

Starting with the whole circuit as the problem area, take each
noted observation and ask "what does this tell me about the circuit
operation?" If an observation indicates that a section of the circuit
appears to be operating properly, you can then eliminate it from the
problem area. As you eliminate each part of the circuit from the
problem area, make sure to identify them on your schematic. This will
help you keep track of all your information.

Identify Possible Causes

Once the problem area(s) have been defined, it is necessary to


identify all the possible causes of the malfunction. This typically
involves every component in the problem area(s). It is necessary to list
(actually write down) every fault which could cause the problem no
matter how remote the possibility of it occurring. Use your initial
observations to help you do this. During the next step you will
eliminate those which are not likely to happen.

Determine Most Probable Cause

Once the list of possible causes has been made, it is then


necessary to prioritize each item as to the probability of it being the
cause of the malfunction. The following are some rules of thumb when
prioritizing possible causes.

Although it could be possible for two components to fail at the


same time, it is not very likely. Start by looking for one faulty
component as the culprit. The following list shows the order in which
you should check components based on the probability of them being
defective:

 First look for components which burn out or have a tendency to
wear out, i.e. mechanical switches, fuses, relay contacts, or light
bulbs. (Remember, that in the case of fuses, they burn out for a
reason. You should find out why before replacing them.)
 The next most likely cause of failure is coils, motors,
transformers and other devices with windings. These usually
generate heat and, with time, can malfunction.
 Connections should be your third choice, especially screw type
or bolted type. Over time these can loosen and cause a high
resistance. In some cases this resistance will cause overheating
and eventually will burn open. Connections on equipment that
is subject to vibration are especially prone to coming loose.
 Finally, you should look for is defective wiring. Pay particular
attention to areas where the wire insulation could be damaged
causing short circuits. Don't rule out incorrect wiring, especially
on a new piece of equipment.

Test and Repair

Testing electrical equipment can be hazardous. The electrical


energy contained in many circuits can be enough to injure or kill.
Make sure you follow all your company safety precautions, rules and
procedures while troubleshooting.

Once you have determined the most probable cause, you must
either prove it to be the problem or rule it out. This can sometimes be
done by careful inspection however, in ma ny cases the fault will be
such that you cannot identify the problem component by observation
and analysis alone. In these circumstances, test instruments can be
used to help narrow the problem area and identify the problem
component.

There are many types of test instruments used for


troubleshooting. Some are specialized instruments designed to
measure various behaviors of specific equipment, while others like the
multimeters are more general in nature and can be used on most
electrical equipment. A typical multimeter can measure AC and DC
Voltages, Resistance, and Current.

A very important rule when taking meter readings is to predict


what the meter will read before taking the reading. Use the circuit
schematic to determine what the meter will read if the circuit is
operating normally. If the reading is anything other than your

predicted value, you know that this part of the circuit is being affected
by the fault.

Depending on the circuit and type of fault, the problem area as


defined by your observations, can include a large area of the circuit
creating a very large list of possible and probable causes. Under such
circumstances, you could use a “divide and eliminate” testing
approach to eliminate parts of the circuit from the problem area. The
results of each test provide information to help you reduce the size of
the problem area until the defective component is identified.

Once you have determined the cause of the faulty operation of


the circuit you can proceed to replace the defective component. Be
sure the circuit is locked out and you follow all safety procedures
before disconnecting the component or any wires.

After replacing the component, you must test operate all


features of the circuit to be sure you have replaced the proper
component and that there are no other faults in the circuit. It can be
very embarrassing to tell the customer that you have repaired the
problem only to have him find another problem with the equipment
just after you leave.

Follow up

 Although this is not an official step of the troubleshooting


process it nevertheless should be done once the equipment has
been repaired and put back in service. You should try to
determine the reason for the malfunction.
 Did the component fail due to age?
 Did the environment the equipment operates in cause excessive
corrosion?
 Are there wear points that caused the wiring to short out?
 Did it fail due to improper use?
 Is there a design flaw that causes the same component to fail
repeatedly?
 Through this process further failures can be minimized. Many
organizations have their own follow-up documentation and
processes. Make sure you check your organization’s procedures.
