EXTERNAL INSULATION FOR HOT SERVICE

I. SCOPE

A. This document defines the requirements for external insulation of piping and
equipment in hot service, for the purpose of saving heat, maintaining process
temperature, personnel and fire protection. Equipment to be insulated
includes tanks, vessels, drums, heat exchangers, pumps, turbines, and other
components. This document does not define insulation for systems operating
above 650°C.
B. The insulation described in this document is suitable for use in outdoor
service with normal process plant atmosphere. Where the atmosphere and/or
potential spills or leaks contain chemicals that react with the insulation
materials specified here, special insulation shall be used.
This document does not define insulation for systems suitable to operate in
case of hot oil service (e.g. hot oil tracing system).

C. Requirements regarding the extent of insulation, based on the intended


service, shall be specified on the following project documents.
1. Engineering Flow Diagrams.
2. Line Classification Lists.
3. Piping Isometric Drawings.
4. Instrument Piping Details.
5. Vessel and Equipment Insulation Schedule.
6. Other specific documents.

Reference shall be made also to the ALLIANCE Job Specification BD0928-


83A1 - Painting.
In case of conflict between this document and the above mentioned
documents, Insulation Contractor has to bring this to the appointed EPC
Contractor attention for clarification before to proceed. The most stringent
requirements shall govern until written resolution is provided by the appointed
EPC Contractor.

D. The ASTM Standards mentioned in this document shall be considered in the


latest edition and/or revision available at the date of the project contract
definition.
The insulation material shall comply with the following ASTM Standards:
- ASTM C547 - Standard Specification for Mineral Fiber Pipe Insulation.
- ASTM C592 - Standard Specification for Mineral Blanket Insulation
and Blanket-Type Pipe.
- ASTM C612 - Standard Specification for Mineral Fiber Block and
Board Thermal Insulation.

E. Definitions:
- Project: HAOR MODERNIZATION FEED PROJECT.
- HAOR: Heydar Aliyev Oil Refinery plant is the final Client.
- SOCAR: State Oil Company of Azerbaijan Republic.
- IPMT: Integrated Project Management Team constituted by resources
of SOCAR, KBR and SOCAR-KBR.
- ALLIANCE: Amec Foster Wheeler Italiana and Socar Foster Wheeler
Engineering Alliance for FEED – FEED Contractor.
- CONTRACTOR: FEED, EPC and any other contractor organisation
working on the project.
- VENDOR: The party having an order for the supply of equipment,
materials, services, etc.
- SUB-VENDOR: Any party who will supply any items to the Vendor.

II. DESIGN

A. The service or purpose for which insulation is required shall be classified and
identified with the symbols as follows.
1. HC - Heat Conservation
Insulate when normal operating temperature exceeds 65°C.

2. PS - Process Stabilization
Insulate at any operating temperature when controlled heat loss is
required by Process Engineering. The thickness may or may not be
the same as for HC and shall be calculated on a case by case basis.
This category includes piping and equipment containing fluids subject
to freezing or thickening.

3. PP - Personnel Protection
Personnel Protection has to be foreseen where it is not required a
HC/PS/FPI or acoustic insulation, but the surface temperature may
exceed 65°C. The extent of insulation for PP shall be within 1 m
horizontally of normal working areas or access ways for a height of 2
m above the grade or a platform.
PP shall be realized with metal shields, with the following exceptions:
- Insulation may be adopted where metal shields are impractical
from a design or installation standpoint.
- Insulation has to be adopted in case the normal operating
temperature exceeds 149°C.

Both insulation and metal shields (refer to Exhibit “D” for a typical)
shall be provided by the Insulation Contractor.

4. FPI - Fire Protection


The following system shall be adopted in case the insulation must
serve also as Fire Protection:
- insulation material shall be PyrogelR XTF from Aspen/AerogelsTM,
to be applied in the following minimum total thickness:

The total thickness shall be achieved through an equivalent number of


layers 10 mm thick each (e.g. n. 4 layers, 10 mm thick each for 40 mm
total thickness). For piping 4 inches diameter and below, PyrogelR XTF
shall be applied in 5mm thickness layers.
Insulation layers banding shall be in accordance with the requirements
of para. IV.A.10.
- either aluminium coated or stainless steel metal jacketing shall be
used, banded on 300 mm centres (see para. III.C.2 and IV.B.2).

B. The normal operating temperature of the fluid and, when necessary, the
temperature for special conditions (such as regeneration) shall be used to
determine insulation requirements, with the following clarifications:
1. Where a vessel has sections operating at different temperatures, each
section may be insulated as required to suit its operating temperature.
2. For heat traced piping or equipment, the normal operating temperature
of the process fluid shall be used.
3. For jacketed piping or equipment, the temperature of the fluid in the
jacket shall be used.
4. For shell & tube heat exchangers shells and channels, use the higher
of the inlet and outlet temperatures.

C. Instrument components subject to flow and/or temperature conditions


approximating those in the piping or equipment to which they are connected
shall be insulated to the same requirements.
D. Piping returning steam condensate shall be insulated for heat conservation.
Condensate piping discharging to a sewer shall be insulated through the last

horizontal run as a precaution against freeze-up or as required for personnel


protection.
E. Unless indicated for specific cases, conditions such as may occur during start-
up, shut-down, steam-out, process upset, regeneration etc. need not be
considered in determining insulation requirements. However, when the
surface temperature may exceed 65°C, personnel protection shall be
considered.
F. Insulation shall be omitted on the items listed below. However, where
personnel protection is required, metal shields (or insulation, when permitted
as per para. II.A.3) shall be used.
1. All equipment and piping where heat loss is desired (such as coolers
and condensers).
2. Internally insulated/refractory lined piping or equipment. Such piping
and equipment shall have a conspicuous warning note painted on it
stating that external insulation is prohibited.
3. Flanged joints, except those listed in para. II.G.
4. Valves, including control valves, except those listed in para. II.G.
5. Piping and equipment which becomes hot intermittently, such as relief
valves, relief systems, vents, drains, pump-out systems, steam-out
and purge steam systems, flare and blow-down systems.
6. Pipe union fittings.
7. Strainers and filters.
8. Steam traps.
9. Bellows portion of expansion joints, hinged joints, and hose
assemblies.
10. Sight flow indicators.
11. Nameplates on vessels, exchangers, and machinery.
12. Supports for piping or equipment, except as required for support skirts
in para. II.I.
13. Channel cover on shell and tube heat exchangers.
14. Nozzles, manholes, hand-holes and flanges of equipment.

G. All valves and flanged joints shall be insulated only in the following services:
1. Those in steam service.
2. Those heated by tracing or jacketing.
3. Those in closed condensate service.
For details, refer to the typical in Exhibit “C”.

H. Insulated piping systems shall have straight pipes, bends, tees and non-
flanged pipe fittings completely insulated.

I. Support skirts of insulated vertical vessels shall be insulated externally only,


as described below.
If the support skirts for vertical vessels are not fireproofed, the insulation on
vessels shall be carried below the tangent line for a minimum distance of 600
mm, but it shall end not less than 300 mm above support concrete or steel.
If the skirt is fireproofed, the insulation shall extend to the top of the
fireproofing and aluminium coated steel, stainless steel or galvanized steel
jacketing shall be used from the top of the fireproofing to at least 600 mm
above the tangent line.

J. Insulation thicknesses given in Exhibit “A” and “B” are respectively for heat
conservation and personnel protection (when personnel protection by
insulation is permitted, as per para. II.A.3).
K. Expansion loops and cross-overs in the heat tracer tubing that are external to
the insulation shall be wrapped with a waterproof fiberglass cloth tape to a
thickness of 6 mm.
L. Insulated piping in pipe racks shall be supported on steel shoes. The height of
the shoe shall be such that the bottom of insulation is above the support upon
which the shoe rests.
M. Tanks to be insulated shall generally be equipped with the same type of
insulation as vessels, but other methods may be used if accepted by the
appointed EPC Contractor. In particular, for large diameter tanks, the
insulation system shall be determined on a case by case basis, and submitted
to the appointed EPC Contractor for review. Refer also to para. IV.A.9.
N. Compressors, pumps, blowers and other mechanical equipment shall not be
insulated, unless otherwise specified for acoustic attenuation or other special
reasons. In those cases, the equipment shall be insulated on an individual
basis, with consideration given to the requirements for process access and
equipment maintenance. Equipment Manufacturer shall be informed about
insulation of his equipment.
O. Insulation shall be protected from the weather, spillage, mechanical wear, or
other damage by a metal jacket.
P. Insulation supports shall be provided on vertical piping and vessels. The
spacing of the supports shall coincide with the insulation expansion joints.
The bottom head of legs and skirt supported equipment shall be insulated too.
Vertical vessels shall have a minimum of 2 insulation support rings; one at or
below the bottom tangent line and one at the top tangent line.
In case of PyrogelR XTF, the insulation shall be supported by clips and pins
respectively on wall and heads of vertical vessels.
Support rings, clips and pins shall be supplied (and welded in place) by vessel
Vendor. Refer to the applicable drawing of the ALLIANCE Vessel Standard n.
10B0-1100.

Support rings, clips and pins on carbon steel and low alloy equipment shall be
respectively made of carbon steel and low alloy; on stainless steel and high
alloy steel equipment, supports shall be fabricated using the same material as
the equipment.
On vertical pipes, Insulation Contractor shall provide positive means to
support the insulation (e.g. support rings firmly clamped to the pipe, one every
5 m max of uninterrupted vertical run).
Clamp type support rings shall be manufactured from 5÷6 mm thick plate and
shall match the piping material. The clamp shall be coated to resist corrosion
if the piping is also coated. Galvanized clamps shall not be permitted on
stainless steel, alloys greater than 9% Chromium or piping which operates
above 370°C.
The Insulation Contractor shall not carry out any welding or drilling on piping
and equipment.

Q. Expansion joints in the insulation shall be used to provide for differences in


thermal expansion between the insulation material and the piping or
equipment material. Expansion joints shall be packed with a loose fiber
insulation material. On vessels, a 25 mm wide space packed with loose
insulating fiber shall be provided around all nozzle and manway necks, or any
other attachment to the vessel wall. Maximum spacing for circumferential and
longitudinal expansion joints on vessels and piping shall be as follows:

On vertical piping and vessels, the expansion joints shall be located under the
insulation support rings.

R. Flanges, valves and instrument manifolds, when insulated, shall be provided


with removable boxes, easy to place (and to remove). Refer to Exhibit “C”.
The removable boxes shall be lined with the same insulation thickness than
the connecting piping.

III. MATERIALS

1. Asbestos and its compounds, or other carcinogenic mineral fibres shall


not be used in any form.
2. The use of carcinogenic materials is absolutely prohibited. The
Insulation Contractor shall provide, for each product he intends to
apply, the Material Safety Datasheet according to the European
Parliament Regulation 1272/2008 and Directive 1999/45/EC, and shall
verify these MSDS’s exclude the presence of materials classified with
the following Hazard Warning Labels (but not limited to) as described
in EU Directive 67/548/EC:
- H370 (ex R39) - danger of very serious irreversible effects.
- H351 (ex R40) – possible risk of irreversible effects.
- H350 (ex R45) – may cause cancer.
- H350 i (ex R49) – may cause cancer by inhalation.

Or, equivalent new classification according to European Parliament


Regulation 1272/2008 Annex VII.

3. Insulation Contractor shall submit to the appointed EPC Contractor the


Certificate of Origin, the Product Information Sheets and the Material
Safety Data Sheets for all the insulation materials he intends to use, as
soon as possible and in any case before to start the insulation work.
4. Materials shall be transported protected from weather and moisture
during transport and shall be delivered at the construction site in their
original unopened packaging.
5. Insulation materials shall be stored in closed and covered premises, to
protect them from mechanical damages and ambient conditions (such
as rains, etc.). Insulation material shall not be stored in contact with
the ground. The materials Manufacturers storage instructions shall be
followed.
6. Insulation materials to apply on stainless steel piping and equipment
shall comply with ASTM C795.

B. Basic Insulation Material


1. The materials to be used for hot insulation shall be as follows:
a. Mineral wool blankets for fluid temperature up to 650°C.
Blankets will be supported with galvanized wire mesh on one
side. Do not use on piping and equipment other than carbon and
low alloy steel made (see para. III.F).
b. Mineral wool preformed sections, blocks, slabs, up to the
temperature limit specified by the Manufacturer.
c. PyrogelR XTF from Aspen/AerogelsTM for Fire Protection
applications.

2. Mineral wool shall have the following characteristics:

C. Metal Jackets
1. Metal jackets shall be aluminium; except for fire protection applications
(see para. III.C.2 below).
Aluminium jacketing shall be ASTM B209 Grade 3003 or 3105 with
H14 or H16 temper, with the following characteristics:

Metal jacketing for removable boxes (for insulated valves, flanges and
instrument) and for vessel heads, machinery, pipe fittings and other
irregular surfaces shall be flat, 1 mm thick.
The Aluminium jackets shall have a factory applied moisture barrier
hot laminated on its inside surface, such as Polyfilm (two different
layers of polyethylene film around a layer of SurlynR film, by DuPont,
76 µm total thickness) or equivalent corresponding to Class A of
ASTM C1729.

2. For fire protection applications, metal jackets shall be flat aluminium


coated steel ASTM A463, coating designation T2 or flat stainless steel
ASTM A167 Type 301, 302, 304 or 316. The thickness shall be 0.6
mm minimum for piping and equipment with O.D. less than 1500 mm
(including insulation) and 0.8 mm minimum for piping and equipment
with O.D. larger than 1500 mm (including insulation), for removable

boxes (for insulated valves, flanges and instrument) and for vessel
heads, machinery, pipe fittings and other irregular surfaces.
Do not use zinc coated galvanized steel jackets on piping and
equipment other than carbon and low alloy steel made.

3. Insulation jacket components of dissimilar metals subject to galvanic


corrosion shall not be brought into contact with each other.

D. When selected as protection system against Corrosion under Insulation of


austenitic and duplex stainless steel equipment and piping, the aluminium foil
to wrap the surfaces before applying insulation shall be supplied by the
Insulation Contractor. Aluminium foil characteristics and application
requirements shall be as per ALLIANCE Job Specification BD0928-83A1 -
Painting.
E. Accessory and attachment materials shall be as follows:
1. Wire for securing insulation shall be 16 gauges (1.7 mm) fully
annealed Type 18-8 stainless steel.
2. Bands and seals for securing insulation and jacketing shall be 0.5 mm
thick stainless steel. The widths of the bands for various applications
are given in points IV.A.10 and IV.B.2 of this document.
3. Screw fasteners shall be No. 8 (4 mm) stainless steel, 13 mm long,
self-tapping type.
4. Fastening for removable covers shall be of the quick release toggle
clips (refer also to Exhibit “C”), material similar to the removable metal
cover.
5. Blankets wire mesh shall be 25 mm hexagonal pattern galvanized
poultry netting or stainless steel for insulated surfaces other than
carbon and low alloy steel (see also para. III.F) 0,9 mm minimum wire
size.
6. "S" and "J" clips shall be 0,5 mm thick stainless steel.

F. On piping or equipment other than carbon and low alloy steel made, the use
of blankets with galvanized netting is not allowed. For this applications, use
preformed sections, blocks, slabs, etc. without mesh, or use blankets with
annealed 18-8 stainless steel hexagonal netting.
G. All insulating materials shall be noncorrosive to the metal being covered.

IV. INSTALLATION

A. General
The application requirements given in this document in no way may absolve
the Insulation Contractor from responsibilities of applying an insulation system
that will give satisfactory operational performances. The requirements given
herein shall be regarded as directives and guidelines for the acceptable

minimum. The Insulation Contractor shall carry out the work in accordance
with the best practices of insulation application. The final job shall present a
neat, efficient and workmanlike appearance.
1. Equipment and piping surfaces shall be cleaned by the Insulation
Contractor by brushing off all foreign matter, such as dirt, loose rust,
loose scale, plaster, etc., and shall be wiped clean of oil and water to a
dry condition before insulation is installed. Painted surfaces shall be
insulated only after paint has dried. If wire brushing of stainless steel is
required, care shall be taken to avoid contamination of the stainless
steel by ferritic material contaminants (e.g. carbon steel).
2. Insulation shall not be installed over joints (welds, flanges, pipe
threads, etc.) or tracers until required field testing has been completed
and all such joints or tracers are proven tight.
3. Where specified, valves and flanges joints shall be insulated with lined
removable covers held into position with bands/quick release toggle
clips (refer also to Exhibit “C”).
Insulated valves shall be completely covered, but the insulation shall
be cut and shaped around the valve stem and kept clear of the
stuffing-box gland.

4. Insulation shall be discontinued at flanged connections to permit


removal of the studs. The distance from the end of insulation to back
of flange on both sides of the connection shall be equal to one stud
length plus 25 mm. The ends of insulation shall be bevelled at non-
insulated flanges. At insulated flanges, the ends of insulation shall be
straight.
In both cases the ends of insulation shall be protected versus water
entering behind the jacketing as per para. IV.B.1.

5. Where voids occur in the insulation, they shall be filled with suitable
fibrous loose material.
6. Single-layer insulation shall be applied with longitudinal joints
staggered. In multiple-layer application, all joints of adjacent layers
shall be staggered. Adjacent insulation sections shall be butted firmly
together.
7. Stiffening rings on equipment shall be covered with same insulation
thickness as the equipment itself.
8. Materials that have been damaged, for any reason, shall not be used.
9. Tanks shall be insulated in a manner similar to the vessels, except that
the first course of insulation at the base of the tank shall start at an
elevation of 300 mm above grade or above the bottom (annular) plate.
The bare surface shall be protected with a complete painting system.

10. Insulation material shall be held in place with tie wires or bands as
follows:

For fire protection applications, every even insulation layer and the
outer insulation layer of PyrogelR XTF shall be held in place by bands.
Bands width shall be as follows:
- 13 mm up to 3000 mm diameters, included
- 20 mm for diameters over 3000 mm

Bands spacing shall be 300 mm.


11. In case of items insulated at temporary shop supports, the insulation
system shall be terminated and sealed, and closure pieces shall be
designed and fabricated to fit the open positions. Designs of closure
pieces shall take into account insulation, supports and securement
requirements, together with the need to maintain waterproofing during
shipment and once the closures are in place. Design proposals for
closures shall be submitted to the appointed EPC Contractor for
possible comments before fabrication commences. Closure pieces
shall be fitted at site by Insulation Contractor.
Supports and fastening system shall be verified and properly
reinforced, as well as protection systems shall be included, to ensure
the integrity of insulation and jacketing during shipment and erection.

B. Weatherproofing
1. It is mandatory that no water penetrates into the insulation.
Metal jackets shall be installed in a manner to shed water and shall
have a minimum of 75 mm overlap for horizontal and circumferential
seams and for orange peel segments of insulated heads.
The following jacketing-to-jacketing overlaps shall be sealed with
mastic weather resistant and capable of withstanding 90°C surface
temperatures (Foster product 95-44 or equivalent is acceptable):
- vertical seals of all metal jackets (i.e. all longitudinal seams on
vertical piping and equipment and all circumferential seams on
horizontal piping and equipment)

- orange peel segments of head jackets.

Suitable collar plates shall be used at protrusions (e.g. nozzles) and


insulation ends (e.g. non-insulated flanges and/or non-insulated
valves), to keep water from entering behind the jacketing.
2. Metal jackets shall be held in place with bands and/or self-tapping
screws as follows:
a. O.D. of jacket 760 mm and under - One 13 mm wide band at each
circumferential joint, plus at least one intermediate band.
Maximum band spacing shall be 300 mm.
b. O.D. of jacket 760 mm - One 20 mm wide band at each
circumferential joint, plus at least one intermediate band.
Maximum band spacing shall be 300 mm.
c. Self-tapping screws shall be per points III.E.3, IV.B.5 and IV.B.6 of
this document.

3. On vertical piping, vessels and equipment, "S" clips shall be used to


keep jacket sheets from sliding. "S" clips shall be spaced at 300 mm
intervals, but not less than two clips per sheet.
4. "J" clips shall be used to support the bands on vessels over 3000 mm
in diameter. The "J" clips shall be attached to the jackets with self-
tapping screws and shall be spaced about 1800 mm apart.
5. Screws shall be used on longitudinal joints and for securing flashing
sheets to provide weather-tight installations (in order to mitigate water
penetration, nylon or neoprene washers shall be used with screws).
Spacing of screws shall not exceed 150 mm.
6. Breather springs, corrugated bands and "S" clips shall be used to hold
jacketing in place when rigid preformed sections are used to insulate
equipment operating at high temperature. Self-tapping screws may
only be used where high thermal stresses are not likely to be
encountered. This is to permit a jacketing free expansion when
equipment expands at high temperature, avoiding possible damage of
rigid insulation.
7. Jackets attachments shall be designed to hold the jackets in place for
the condition of maximum (monthly average) wind speed of 24.1 km/h.
8. The Insulation Contractor shall temporarily protect insulation material
against wetting when it will remain exposed to the weather, for any
length of time and for any reason, before final jacketing protection is
installed.
9. Vessel and machinery nameplates and code inspection plates shall
not be covered with insulation. Normally the nameplate support legs
are longer than the insulation thickness; the equipment portion behind
the nameplate shall be insulated as the rest of the equipment.
In case the support legs are shorter, then the insulation shall be
beveled away from such markings and sealed.

In any case, the equipment nameplates shall remain visible after


insulation has been applied, and the surrounding edges shall be
efficiently sealed against water ingress.

C. Metal shields
1. Shields for personnel protection shall be designed for convenient
removal for maintenance access.
2. Individual sections shall not weigh more than 20 kg.
3. The shields shall be located a minimum of 75 mm from the hot
surface.
4. Do not use galvanized shields on piping and equipment other than
carbon and low alloy steel made.
5. Refer to Exhibit “D” for a typical of personnel protection shields.
