Sub: Safe working of Track Machines.

In recent past, BRANHS of UTV machine was detached during block, resulting rolling
down up to one KM followed by derailment by four wheels at TRR side. The above incident
has been taken very seriously by the Railway Board.
To avoid such type of unwanted incidents, it is hereby decided that –
1. All UTVs are to be inspected in details to find out deficiencies, if any. A PPT is also
attached herewith for your ready reference and wide circulation.
2. Check list for different kind of machines are also attached for working with track
machines. The same should adhere without any violation.
3. Check list of break system is also attached for your ready reference. All the
machines should be inspected in terms of the above check list within next 10 days.
4. Availability of KE valve. If not, action taken for procurement is initiated or not.
On completion of the above, a summery sheet in the following format is to be
prepared and submitted to HQ.

UTILITY TRACK VEHICLE
➢Introduction
 Utility Track Vehicle (UTV) is a self propelled bi-directional
vehicle .

 It is provided with a fixed crane for loading / unloading of goods


& material.
 The vehicle is fitted with buffers and transition couplers at both
ends.

 Lifting pads and jacking points are provided at suitable locations


on the under frame.

 The equipment is provided with a specious cabin having seating


arrangements for 5 persons including operator

➢ Maintenance

1.Engine :

 Daily check:-
❖ Oil level in engine sump
❖ Fuel level in tank
❖ Proper working of alternator and all control panel indicator
❖ Coolant level in radiator

• Weekly check:-
❖ Check and clean air filter element.
❖ Check the battery terminal.
❖ Check and fill the electrotype level in battery.
❖ Check all the joints for oil, fuel, water, air for leakage. Rectify if noticed.

 Periodic check:-
❖ Change engine oil after first 500 km run and there after at every 4000 km run.
❖ Change the lub oil filter element after every 4000 km run.
❖ Change fuel filter element after every 8000 km run.
2. Transmission :
 For a efficient transmission performance the oil temp should be maintained
between 80°C to 135°C.

Check / Clean / Replace the following as per the schedule given


below :
❖ Breather - Clean every month
❖ Foundation bolts - Check every month
❖ Sump oil-First replace after 500 km run thereafter replace the oil
after every 10,000km run.
❖ Oil filter element - First replace after 500 km run then replace
monthly.
❖ Joints for any leakage - Check weekly.
❖ Sump oil level - Check weekly.
❖ Suction screen cleaning - every 10,000 km run.
❖ External body cleaning - every three month.
3. Axle drive gear box (ADGB) :

 Check the oil level in sump weekly.


 Change the sump oil after first 500 km. run.
 Check the quality of oil after 10,000 km run. If quality of the oil
found unsatisfactory, change the oil.

4. Cardan shaft :

 Lubricate the cardan shaft with grease monthly.


 Check and tighten the flange bolts of cardan shafts monthly.
5. Crane :
• Check before starting the crane :

❖ Level of hyd. oil in tank.


❖ Greasing boom extension sliding pads.
❖ Relief valves setting pressure.
❖ Function of control levers.
❖ Greasing of all hinge pins.
❖ Hoses and other components for any leakage.

 Attend as follows

❖ Greasing of slew system bushing, hinge pins and sliding pads --Every 120 hrs of
operation

❖ Cleaning of crane and greasing of all individual parts after cleaning--Every 750 hrs of
operation

❖ Replace bushing, hinge pins and sliding pads--Every 1500 hrs of operation
6. Air brake system :

❖ Drain condensate from CDC valve and air reservoir daily.


❖ Check the operation of brake cylinder daily
❖ Check the brake block clearance weekly.
❖ Check any leakage in the brake system weekly.
❖ Check the function of auto drain valve monthly.
❖ Check the unloader valve, double check valve etc. monthly.
❖ Check pressure setting of SA – 9 valve weekly. Reset if
necessary.
7. Suspension (After 1, 20, 000 km. run) :/ 2 years of
operation
❖ Overhaul the suspension assembly.
❖ Replace the polymer bush.
❖ Overhaul the shock observer.
❖ Check the helical coil spring, replace if found defective.
❖ Replace upper and lower spring rubber pad.

Packing below the spring


❖ After every 24 mm wheel near (in diameter) a packing of 12
mm is to be provided below the lower spring seat to raise the
body. After providing packing stopper assembly and axle
safety strap assembly is adjusted accordingly.
❖ Once the diameter of the wheel reduced to 813 mm (fully
worn), it is discarded and is replaced by new ones.
8. Axle box assembly :
❖ Change the grease is axle box monthly.
❖ Tighten the end cover monthly.
❖ Check the bearing after every six month.
❖ Replace new felt ring when axle box dismantled completely.

9. Battery :
❖ Keep the terminal clamp clean. Apply Vaseline to prevent corrosion.
❖ Keep the top vent plug tight to avoid evaporation of electrolytes.
❖ Battery top should be kept clean and dry. Moisture and dirt cause
surface current leak resulting the battery running down.
❖ Check the electrolyte level regularly.
❖ Keep the cable connection tight, loose connection cause power loss.
❖ Always use distilled water.
10. Ultrasonic testing of axle :
❖ To ensure safety and reliability of rolling stock, the axles
should be examined periodically for detection of any fatigue
cracks by ultrasonic test using ultrasonic flaw detector.
❖ Testing of axles should be carried out by trained and certified
personnel only. Under no circumstances testing should be
carried out by any other personnel not meeting the
requirement.

Frequency of ultrasonic test


❖ First test to be carried out after use of 30 days and there after
every year.
Scanning technique
❖ Far end scanning : This technique shall be used for testing the
full length of the axle from both the ends.
❖ Near end –low angle scanning : This technique is used for
examination of fatigue cracks, if any, in the raised wheel seat
inner fillet area, which remains unscanned during far end
scanning.
❖ Trace delay technique : This technique should be used to
examine the axle in part of 500 mm each. This technique may
be employed for confirmation of the findings during far end
scanning.
BRAKING SYSTEM
 Phooltas UTV has facility to provide braking for attached trailing railway standard wagon
which has either single pressure brake system or vacuum brake system.

Case I : If trailing wagon has vacuum brake system. :

❖ UTV is provided with two types of hose connections at either end. The upper hose is for vacuum brake and
lower hose for pressure brake. Connect vacuum hose to trailing wagon at attached end and non-attached ends
of UTV as well as trailing wagon hoses to be kept closed by uses of dummy coupling.

❖ At left side of control panel inside UTV cabin, 2 air shut off cocks have been provided, which is one for vacuum
brake and other for pressure brake application.

❖ Now ensure that vacuum brake shut off cock is opened and the pressure brake shut off cock is closed.

❖ For vacuum brake application auxiliary engine mounted on UTV floor to drive the vacuum pump should be in
running condition and vacuum gauge fitted on control panel in side cabin should give a reading of around 25
inches of Hg for complete release of trailing wagon vacuum brake.

❖ Get released parking brake as well as serving brake of UTV for free rolling. Now UTV with trailing wagon is
ready for traction.

❖ If the gauge is not showing the required vacuum, it indicates there is leakage of air in between hose couplings or
from any other place of vacuum line.
 Braking Procedure :

❖ If SA-9 brake is applied to stop the UTV, this signal will also go to
vacuum control valve to disconnect the vacuum path from exhauster
and allow to connect the vacuum line to atmosphere through air
filter. As soon as vacuum drops, trailing wagon vacuum brake gets
applied.

❖ When SA-9 brake lever moved to brake released mode,


automatically vacuum control valve get connected from vacuum line
to exhauster and again vacuum will be created up to required value
of pressure gauge and vacuum brake of trailing wagon gets released
for further movement.
Case II : If trailing wagon has single pressure brake system

❖ Connect pressure hose of UTV to trailing wagon at attached end and


non-attached ends of UTV as well as trailing wagon pressure hoses to
be kept closed by use of dummy coupling.

❖ Now ensure that pressure brake shut off cock is opened and the
vacuum brake shut off cock is closed.

❖ For pressure brake application use of auxiliary engine mounted on


UTV floor to drive the vacuum pump is not required.

❖ An optional brake lever (single pressure brake lever) exclusively for


trailing wagon has been provided on control panel.
Braking Procedure :

 Move the single pressure optional brake lever from R to L to charge the air tank of
trailing wagon as well as to get release of spring actuated brake of trailing wagon. A
pressure of 5 kg/cm2 is required to release the brake of trailing wagon.

 Get released parking brake as well as serving brake of UTV for free rolling. Now UTV
with trailing wagon is ready for traction.

 To apply the brake, first apply the brake to trailing wagon by moving the optional brake
lever from L to R and then to UTV by SA-9 valve.

 When optional brake lever moved from L-R to apply the brake on trailing wagon, the air
pressure drops below 5 kg/cm2 and distributor valve of trailing wagon comes in action
and exhaust brake chamber air of trailing wagon to atmosphere and also it disconnect the
charging of air tank.

 To release the brake, bring back both optional brake lever and SA-9 valve lever to its
previous position.
 Vaccum brake :

A separate diesel engine driven vaccum pump is provided on


floor of the UTV to create vaccum for operation of the
brakes of the trailing wagons. This vaccum brake is
synchorised with the service brakes of the UTV to ensure
uniform braking.
➢Parking Brake:-

 Spring Actuated parking brake is used as Fail Safe Mechanial


Parking brake.
 If air pressure in the system is less or below 5 kg/cm2 will be
applied.
 With Sufficient pressure above 5 kg/cm2 reservoir in MR
Line, keeping parking valve in release mode, while running.
 Checking of brake system :

Perform the following procedures for checking the brake system

(I) Ensure that transmission range cum direction selector lever is in neutral
position.

(ii)Start the engine and allow the air tank pressure to build up to 2 to 2.5
kg/cm2 , At this pressure the engine throttle becomes operational.

(iii)Raise the engine speed by moving the throttle to build up the air pressure.

(iv)Ensure that service brake is in applied condition. Move the parking brake
lever to release condition once the air pressure reaches to 3.5 kgs/cm2 the
parking brake get released automatically.

(v)Apply the parking brake by using parking brake lever.

CONTROL
During transfer under its own power the brakes are operated by a hand controlled valve. During work: direct hydraulic brakes
automatically operated by working control.

Direct brake system


A driver's brake valve each in the front and rear cabin allow the braking of machine in combination with the indirect train braking
system.

lndirect train brake system with KE-valve


The machine is equipped with an KE-valve and connections for train braking system allowing the machine to be braked by the
traction vehicle during transfer and the provision are made to connect air brake system of the machine to that of camping coach/material
wagon when the machine is hauling it. The coupled wagon should also has the compressed air brake system along with KE-valve.

Parking brake
l\4echanical brake, activated by a hand wheel over a spindle, a chain pull, and levers, applying on the wheels of both bogies. The
parking brake is suitable for holding the self- propelled machine on a maximum gradient up to 20%.

Safety brake
The machine is equipped with a safety brake system which is deactivated in hydrodynamic travel drive mode and applied automatically when
the operator switch off the ZF dtive.

Emergency brake
For emergency situations, two separale emergency brake valves are provided at both cabins allowing the machine to be braked during
transfer. lt is located in such a place that it can be accessed both by the driver and his co-pilot.

BRAKE

Break block play

During the cycle of service of a brake block its play has to be re-adjusted for at least one time. lf the brake cylinder piston throw is
on its limit, the brake force decreases (as the brake-block play increases continuously) so that finally the brake cannot apply.

Usually the break block play (distance betvveen the brake block bottom and the wheel tread) is approximately 5-7mm. lf the value
exceeds the tolerances, check the brake piston stroke and adjust it, if necessary.

How to adjust the brake block play

- Secure the machine against breaking away (skid-pans) i I

- Release the brake cylinders (ZERO brake pressure)
- Engine is turned off
- When assembling new brake blocks, first shift the turnbuckles so that there is

- Adjust the brake play by using the turnbuckles.
- Secure the turnbuckles with counternuts.

NOTE: There is no need to disassemble the truss bar head and the brake leversll

Sub: Check list for working with Track Machines


Chapter-3 of IRTMM mentions the various details of the operations to be carried
out before, during and after the traffic blocks while working with Track Machines. You
are well aware thal the use of track machines is Unavoidable. The concrete sleeper
tracks have to be necessarily maintained by lvlechanized means for which several type
of track machines have been provided 1o your divisions.

The prime objective of the Organization is to maximize the utilization of traffic


blocks granted and hence utilization of track machines. But the important aspect of the
Quality of work by the track machines is normally ignored by the divisions. Therefore,
the end results of using the machines are defeated. ln order to make full use of the
machines with quality output, Check tists for various track machines like PQRS, TRT,
T-28, BCM, Tampers (including UNIMAT) have been prepared by this office. These
check lists also indicate whether the relevanl item is to be followed 'in advance'or
'Daily' by the SE/P,Way and/or the S&T, TRD staff of the division.

You are advised to circulate these check lists right upto JE/P.Way level for their
guidance. ADEN of the section must ensure the implementation of the same whenever
the particular machine is working in his section. Sr. DENs should test check the same
during their trolley inspections. I am sure that the quality, progress of the work by the
track machines shall definitely improve after these check lists are followed by your
divisions.
