UPGRADED & PREFAB INSULATION SYSTEM

RECENT DEVELOPMENTS IN THERMAL INSULATION SYSTEM IN INDUSTRY

Thermal Power Plants
 Thermal Power Plants being set up today are of 600
MW/660 MW /800MW Capacity and have very low
Gestation Period

 The Total surface area for Thermal Insulation are in

the order of 2 lakh Sqm (Approx.1600 MT) for a
typical 800 MW Unit and as the Thermal Insulation
is the last activity very little time is given to
complete the Installation

 The above pointers have necessitated Upgraded and

Pre-fab Technology to be brought in
Role of Thermal Insulation
 A provision made to retard heat flow from a hot
surface to a cold environment and from a warm
environment to a cold surface
 This simple ‘System’ in Industry has acquired
enormous importance in recent times for what it can
do if it is given a very little extra attention
 In Thermal Power Projects Thermal Insulation aids
in limiting the Temperature Drop in the main steam
line from Boiler Outlet to Turbine inlet
 Major tool for Energy Conservation
Hot Insulation Materials
manufactured on commercial scale..
• Rockwool / Mineral wool- by far the most widely manufactured worldwide
• Calcium Silicate- limited to countries where raw materials are available.
• Ceramic Fibre- its high refractoriness making it a material of choice for high temperatures
• Foam Glass-predominantly specified for low temperatures and load bearing applications
Fibrous Materials
• Raw materials like rocks, minerals and others used as
additives and correctives are available in plenty-
particularly in India
• They are made using dry processes- hence are free from
contaminants normally associated with process water.
• They are easily available in various usable forms:
– Blankets, Semi-rigid slabs, or preformed pipe
sections
– Moulded blocks and shapes
– Loose fill
– Encapsulated / laminated constructions
– Sprayable and cement type formulations
for trowel application

Thermal Insulation Materials
• Extra Low Thermal Conductivity Materials
– Microtherm
– Pyrogel / Cryogel
Micro porous insulation

Microporous insulation is based on nano-

structured sub-micron synthetic amorphous
silica („SAS“) and other environmentally safe
materials.

Long “chains” of SAS particles help to keep

solid heat conduction to a minimum.

Spaces in the structure smaller than the mean

free path of an air molecule eliminate most of
the gaseous heat convection.

Mineral oxide opacifiers effectively block infra

red radiation.
Microtherm
What are Aerogels?
Translucent silica aerogels are often called “frozen smoke”

 Nanoporous solid
 Aerogels refer both to a structural morphology and
a method to produce them (supercritical extraction
from gels)
 Open-cell structure with up to 99% open porosity
(our blanket is 93-95% open volume)

 Average pore diameters of 10 nm create unique

properties
 Reduced mean free path for gas molecules
 Reduced energy and mass transport
 Traditional silica aerogels are weak and brittle

Insulation Finishes

The outer cover over insulation..

• Weather Barriers/ claddings- These all have one basic
function - to protect insulation from the known
hazards like external media, mechanical abuse etc.
• External coverings are what we get to seeing in a
completed plant or pipeline. Aesthetics becomes a
secondary, but significant role assigned to this
provision.
Insulation Finishes
Weather Barrier
• Installed on outer surface of thermal insulation, these protect the insulation from the weather (rain, snow, sleet, wind), solar radiation, or atmospheric contamination & mechanical
damage.
• They significantly contribute to protection of the insulant and play a vital role in the life of the system.
• Being the final exposed surface, its selection involves study and knowledge of all external and environmental factors the system is to encounter.
Metallic claddings
• As is well known, metallic sheeting fabricated into close conforming cover, with edge detailing to lap and seal effectively, is probably the most popular external cladding.
• However, Plastics, like High Density Poly ethylene (HDPE), PVC and special polymers are specified for niche applications / duties.
• Most popular metal cladding is based on Aluminium- in specific alloy grades for specific duties.
• When steels are specified, they are either of suitable grades of SS or of Carbon steels with a metallurgical protection like galvanizing, Aluminizing or a treatment consisting of a combination of Zinc and Aluminium.
Outer Cladding Systems for
Insulation
• Metallic Cladding Materials
– Aluminium or Galvanised Steel Bare or Colour
coated.
– Zincalume or Aluminised Steels
– Stainless Steel
• Other cladding systems
– Cementaceous plasters
– Liquid applied reinforced Coatings
– HDPE and PVC sheets / sleeves
Insulation Material Selection Chart
Metal Cladding- some important
issues..
• As can be easily appreciated, all metal cladding materials need careful selection from external corrosion point of view as a first consideration.
• However, another important aspect concerns corrosion from within- contributed by condensation of vapours from the insulation system on the inner surface.
• Since most insulants are faintly alkaline, such condensed water attacks the metal – particularly Aluminium and causes it to pit and fail as a barrier.
• All metal cladding, as a rule need protection on the inner surface- like a factory laminated Poly Surlyn treatment.

insulation loose over period of time. Ceramic
fibre keeps the insulation fitting tight over boiler

METHODOLOGY

The study is conducted in 3 stages:

I. Stage 1: Walk through audit to understand process energy
drivers, measurability and formulation of inspection plan
II. Stage 2: Detailed Insulation Audit
III. Stage 3: Off-site work for data analysis and report preparation
Thermal Imaging With Infrared Camera
UPGRADED INSULATION
PERFORMANCE TESTING

 Testing Performance of insulation over Piping and

Equipments with infra-red camera.
 Recording Surface Temperature over cladding which
should be 60 deg.C or below.
 During PG Test, actual parameters to be compared
with design parameters and interpolated.
 Submission of Manufacturer Test Report as well as
NABL approved laboratory Test Reports including K
value Test Certificates.

as per schedule and releases
EFFICIENT INSULATION WORK
PROCEDURE FOR EXISTING PLANT
SERVICES
SUPPLY & APPLICATION SINGLE CONTRACT
ADVANTAGES
Storagemanagement by contractor at site
Ensuring job quality with proper supervision

Thermal Performance Guarantee Test

Involvement of Established, Efficient & Experienced contractor

Any sort of contingency during execution

Quotation for labour contract usually for normal conditions & height.

Knowledge of materials, specifications & work

We, have In-house manufacturing units and therefore,
shall have full control on Quality and delivery schedule.
1.Rockwool : 60000 MTPA
2.Ceramic Fibre : 4500 MTPA
3.PUF / PIR : 17250 CUM PA

OTHERS
1.Aluminium Sheet
2.Ancillaries
3.Microporous Insulation
In case of any change in specifications /quantity / thickness
of insulation material during the course of execution of
work, the material can be organized in a very short notice,
meeting the revised specifications.

In-house Technical Services Dept. can assist in thickness

calculation.
In case of turnkey award on us and we having in-house
manufacturing unit shall bring material in a planned manner
at site progressively depending on the release of work front.
Thus less storage place at site is required / storage of
material for the long period is avoided + payment needs to
be released progressively by the client. Thus, less burden on
their financial resources.

In case of supply storage arrangement will be the client

account. Covered storage required for full quantity of
material.
We have the privilege of having associated with all major
industries for their Insulation requirement in India and thus
familiar with the local working conditions. We have our set
up in every nook and corner of all over India.

We have executed more than 20,000 projects during past 58

years all over India in ambient condition of -35 to 50 deg.C
(Leh to Barmer) and highly wet condition of North East &
Coastal areas.
Insulation being last activity in any Project all delays needs
to be compensated during Insulation work. Tight completion
schedule, - we work in two shifts – day & night. Have
enough manpower, Supervisor, Engineer, Quality engineer,
Safety Engineer, Qualified and Experienced Team. We have
work force of 2000+ company employees and additional
5000+ contractors / PRW work force to complete the site
execution work. We are better placed for Site Management
with reduced time period.
We can mobilize additional work force, Tool & Tackles,
Scaffolding, Safety Gadgets to meet the changed
completion target.

Since mobilized from early stages of project schedule will

be able to visualize the work progress and remain in contact
with client / consultant and do necessary material &
manpower planning and accordingly mobilization.
