Mechanical engineering Technology, from 01
st
March 2011-31
st
August 2011. This includes a brief summary
about the LOADSTAR (Pvt) Ltd and the knowledge I gained from the factory. Although includes summary
about some several departments and summary about the process. This industrial training was a fine chance
for me to get knowledge of the new SKS project & Vietnam project, also how analyses the project. I observed
brand new and excellence process regarding to tire manufacturing through this plant, rather than the theory
knowledge.
I have spent in last two years in my university life. The main objective of providing industrial
is to gain practical knowledge and experience. Industrial training oriented towards developing the skills,
knowledge and attitudes needed to make an effective start as a member of engineering profession. There
is another advantage I got from there. it is the experience of working with people. There are lots of people
of people in this company with different back grounds. So I was able to gain a good knowledge and
experiences from them not only work shop area but also management section in my training period. I hope
this training period will help for me to being an excellence professional.

CHAPTER 1 -INTRODUCTION ON THE COMPANY

1.1 INTRODUCTION

Loadstar had been established in1984 as a BOI Company with collaboration of Jinasena group of companies
and Solideal loadstar in Belgium. Recently in at end of the year 2010, it was combined with the world best track
producer Camoplast..Actually now Loadstar (pvt) Ltd is changed as camoplastsolideal. But still people knew
this company as Loadstar (pvt) Ltd.So, earlier the brand name was solideal but now it changed as
camoplastsolideal Loadstar (pvt) Ltdwas the largest member of Jinasena group of industries which had
extended its activities in many industries. Electrical, mechanical and material are the major engineering
disciplines involved with this group of companies. Loadstar (pvt) ltdis one of the leading tyre and track
manufacturers in the world. It is said to be the second largest tyre manufacturer in the world and worlds largest
solid tyre manufacture. And also it buys 70% of the natural rubber produced in Sri Lanka. So, Loadstar (pvt) ltd
is a main contributor in countrys economy.
Loadstar is fully customer focused factory. They always try to full fill their customer needs and wants. So they
are providing not only the tyres and tracks but also other tyres and tracks base semi product.Loadstar (pvt)
ltdconsist of several factories to cover those eras in tyre industry. All those factories are involved almost all
activities that are related to tyre manufacturing process. Loadstar is trying to build a lean organization. So, they
have make plans to eliminate the wastage in the factories. so they introduced loadstar production system
(L.P.S.) concept which very same for lean manufacturing system. As they feel that Quality without Innovation
is meaningless, they have taken the Japanese concept of continuous improvement (KAIZEN) and blended it
with innovation to come up with something which quite accurately describes their belief and attitude.
Loadstar has a big name in the world market. Normally, Loadstar sells its products to the European and
American market. Therefore the marketing procedure is taken care by the Solideal loadstar in Belgium. At the
moment Loadstar (Pvt) Ltd is the main solid tire producer for the world market. They supply more than 25% of
the world solid tire requirements. They export their product to American, European, Asian countries and
Australia. Main buyer is USA. They consume 45% of the loadstar production. Loadstar (Pvt) Ltd supplies more
than 5% of world pneumatic tire requirements.
The work force of Loadstar (Pvt) Ltd is nearly five thousand workers, with 400 staff members. The total
production capacity of all factories is about, two hundred and ten (210) tons per day. The main raw material of
the factories is rubber.
Loadstar is not a typical company they like a family. So they has set up its vision and mission not only by
considering commercial goals but also has paid attention to welfare of the workers and social and cultural
values. Now loadstar works with the comoplast company. So they also has a mission and values according to
their goals. So now these two companies were made their mission and values under camoplastsolideal
company name.

1.3 MANUFACTURING PROCESSES
In Loadstar the compound primary mixing is carried out in a separate factory called CMP (Central Mixing Plant).
For that they make the compound in two stages. Those are,
1. First stage- here the raw materials are mixed with the chemicals without curing agents.
2. Second stage- use the first stage compound and curing agents were added to make this.
The preparation of first stage is done in CMP and the second stage is prepared in the production factories.

1.3.1 SOLID TYRES
There are several types of solid tyres, manufactured by Loadstar and they mainly making their tyres for
agricultural and heavy load lifting equipment.solidtyres are in three typesso the manufacturing processes of
these tyres are not same.

1.3.1.1 Resilience Tyre
This tyre consists may be two or three layers in two layers tyre there is no soft compound in the tyre. There is
another name for the resilience tyre that is Heal tyre.

1.3.1.3 CURED ON TYRE
This is also a special type of solid tyre which is made by curing the tyre on the rim. Here, the mounting of the
tyre is easier as this.

1.3.2 PNEUMATIC TYRES
According to the applicationas we know, pneumatic tyres are in three type according to the ply
arrangement, those are,

1.3.2.1 Radial tyre
Body ply cords that area laid radially from bead to bead cord angle 90 to the center line of the tread.
1.3.2.2 Bias beltedtyre
Bias tyre with belts or breakers added in the tread region. The belts cutting angle is 2 to 5 degree hire
than body ply cutting angle.
1.3.2.3 Bias tyres / cross ply tyres
Cord extend diagonally across the tyre from bead to bead 0< cutting angle < 90

But, in Loadstar tyre supply is for the industrial, agricultural, constructional vehicles. So, the production of the
tyre is carried out in cross-ply arrangement in Loadstar

1.5 SAFETY

Loadstar factory is a heavy duty work factory. So there are many hazards we can identify all over the factory.
Every move we are doing there are chance to made with an accident. But the management of loadstar get all
the precautions to minimize all the hazards as much they can.
This is a rubber base factory and they are using many numbers of chemicals for their compounds. I can be
affected to the environment very badly. As a world class company they have to maintain environment
policies. So they are following world class standard for their safety and environment management.
ISO 14001 : 2004 [ Environment Management system ]
OSHAS (OHSAS) 18001 : 2007[ Occupational Health and Safety Management System ]
All the management of these follows by the department of safety in loadstar. They are very keen to give good
knowledge about safety to all trainees also.

1.6 SALARY SYSTEM.
Workers should work normally 8 hrs per day. 25 days are consider as working days for a month.
Payment for a day = Basic salary for a month

CHAPTER 2 - INDUSTRIAL SAFETY

2.1 SAFETY INTRODUCTION

Safety is a very important factor that should be considered within an organization specially,
manufacturing firms because there are many machinery are used in those companies. Then the
accidents can be occurred every moment at every place. If there is no good safety procedure then
these incidents cant be avoided. It is a bad effect to the goodwill of a company.

2.2 NOTIFICATION AND RECORD PROCEDURE OF ACCIDENT

Accidents can classified as
Major
Serious
Minor
Incident
Near miss
2.2.1 MAJOR ACCIDENT
Fatal, Permanent, Disabilities, Loss of body part or Disaster.

2.2.2 SERIOUS ACCIDENT
Temporary disabilities and not reporting for duty more than 3 days, due to an accident and
hospitalization for treatment.
2.2.3 MINOR ACCIDENT
Local treatment handled by the first aid center

2.2.4 INCIDENT ACCCIDENT
Property damaged. No personal injury

2.2.5 NEAR MISS
No injured or property damaged. But may lead to injury or property damage.

1. The department executive must report all types of accident to the safety department
immediately.
2. To fill the notification of accident document all details must be provided by the relevant
supervisor at the time of the accident.
16

3. Completed documents are to be forward to the factory manager for his notification and
signature and then forwarded to the safety department. The section retains one copy.
4. The safety officer must immediately investigate the accident.
5. States will be maintained for accident and risk analysis, and approved preventive action will be
taken following the analysis.
6. The safety officer before implementation must approve procedure action.
7. All notification of accidents must be discussed at the safety meeting and recorded in the
minutes of the meeting.
8. Every one is responsible for maintaining a safety-working environment at all the time.

2.3 PERSONAL PROTECTIVE EQUIPMENT

2.3.1 SAFETY GLOVES

Rigger gloves should be worn when working with sharp, corroded, damaged, heavy, etc. objects. It
prevents fingers and palm from injuries. Welding gloves should be worn during welding, gas cutting
processes and when handling hot items. Leather material of the gloves absorbs heats, but it is not
suitable for handling hot items for long time.

17

2.3.2 EAR PROTECTOR

The unwanted sound is called as noise. Noise induces hearing damage. The threshold is temporarily
raised when ear is exposed for a length of time to noise level about 70-75 dB. If this is repeatedly
suffered for instance each day at work and recovery is not complete, the threshold shift becomes
permanent. Therefore, ear protectors should be worn when working in such places. Desirable ear
protectors should be selected according to the sound level

2.3.3 BREATHING APPARATUS

Dust masks can be used to preventing inhaling dusts and smokes, but it is not the best method. If the
gas, dust density is heavy or in a chemical environment better protectors should be worn such as
respirators. We cannot eliminate all the hazards, only by wearing safety equipments. Most important
thing is care ness and working with a good mind

2.3.4 SFETY SHOES

Toecap prevents damages to the fingers in a care of falling high weights on the toe. Oil resistance,
non-slip sole is good protector while working along slippery oily surface.
Steel innersole prevents penetration of sharp objects in to shoe

2.3.5 SAFETY OVERALL

Safety overall should not too long or too short. Too long overalls may cause falls, particularly walking
by stairways. All buttons of the overall should fasten. Sleeves should be tightly rolled or fully rolled out
and put the buttons to avoid damages from sparks during gas cutting processes.
When we are working at waking place, we must dress properly. This picture we can see correct and
in correct dress overall. All workers, Engineers and others should be attending to safety lecture before
work safety division gives more details about equipment safety methods.

2.4 FURTHER SAFETY PROCEDURE

instruction should be obtain.
Prior to handle it shall be identified from the labels on the bottle or basket.

19

2.5 FIRE PROTECTION

To form a fire there should be three requirements to be fulfill. Those are fuel, oxygen and heat, it is
also called fire Triangle. And also to prevent forming a fire we have to cut down one of above factors.
Cut down heat is called cooling and reducing oxygen is something, reducing fuel is called starvation.
Fire can be classified to four classes, class A, B, C and D. This classification is done according to
source of the fire.
Class A - solid organic matter such as cloths, wood, papers etc
Class B - Hydrocarbon liquids
Class C - Hydrocarbon gases

CHAPTER 3 -TRAINING EXPERIENCE

3.1 INTRODUCTION

My first training was completed at Loadstar (pvt) ltd. JIP of loadstar is the best place to get training as a
mechanical student. There is lot of section to learn for mechanical student. So I could able to get good
knowledge about industrial behavior and how to apply my theoretical knowledge in to industry more efficiently,
more effectively, & more practically. Firstly I joined with S.I.U office with Design office of JIP and selected to
worked three months at the SKS project at kotugoda tire division. After finished SKS project, I joined the new
VIETNAM project. . I think Im so lucky to had about those projects with different to each other.in my six month
training period I could be able to cover all side of engineering applications of products that manufacturing in
loadstar. All machines of the loadstar industry are maintained by the JIP, therefore I was able to get good
knowledge about those machines . I visited every loadstar factory to get knowledge for new Vietnam project &
studied the Production process, new machines, new design and types of tires.so I had to work hard and
utilized the time more efficiency.
I participated for high level meeting with my engineer, it is a good experience for my life and job, as I think ,
that is a grate chance to my future. Not only the projects works. we could able to had some lectures about HR
management, safety, management skills, like wise. And also we had a two days outstation personal
development programme. I think I got a perfect training in loadstar. I learned so many things about how I want
to deal with different peoples in different levels and peoples who having different attitudes. Those experiences
are really useful to my future life.

3.2 SKS PROJECT WORK

3.2.1 INTRODUCTION
This is a new technology of solid tires production. They have used modern technology for the product.
This is a continuous rolling type. This is a one type of solid tires production. The product name is SKS AIR
RIGHT. Several size of tires are produced in this SKS project

There are eight mill machine in the SKS project. Those are classified worming mill, feeding mill, inner heal mill
and rolling mill. Press machines are classified 600Ton and 1000Ton and the modern technology of robot
arm with runner rail. This SKS line is full automated line. Robot technology is used for this line and very
important to learn. Let considering below topics.

There is a good safety control system and several sensors were used in this line. limit switch .linear
sensor, and proximity sensors. The important thing is steam line. there are mainly two method steam
in line and steam out line. use several equipment for this line. hydraulic and pneumatic line are used
for mill machines and press machines. hydraulic system is 600Ton press machine is very important
and advanced system. I followed below topics via SKS project.

21

3.2.2 LAYOUT OF SKS PRODUCTION LINE AND MACHINE ARRANGEMENT

According to layout ,we can classify the mill and press machines.

I. Worming mill(60)
II. Feeding mill(48)
III. Inner heal mill(60) with core press drum machine
IV. Rolling mill(48) with tire building machine
V. 600Ton press
VI. 1000Ton press
VII. Runner rail with Robot arm

According to layout, firstly the compound was milled by worming mill machines, weighting the compound and
compound are carried by loading conveyors for the feeding mill. next step is compound, milled by using feeding
mill. We want to increase the temperature of compound therefore we can decrease the curing cycle. prepared
the inner heal by using inner heal machine with core press drum. next inner heal fix the tire building machine
and compound are carried by feeding conveyors for the rolling mill . the compound are being rolled around
the inner heal respectively soft layer and thread layer. After finishing tire building process finally carried the
tire for the mould of press machines by using the robot arm. this is the process of continuous rolling(SKS).

22

3.2.3 MILL MACHINES

Mill machines is a very important for the milled the rubber. the lot of rubber production industry are used.
SKS line has been used eight mill machines. those are divided mainly two part.

1) X K 450 (48) mill
Feeding mills
Rolling mill

2) X K 500 (60) mill
Worming mills
Inner heal mill

3.2.3.1 STRUCTURAL PERFORMENCE
The machinery is composed of frame, machine base, front rolls and back rolls, driving gears, redactor,
Nip adjustment, heating or cooling equipment, electric motor and safeguard stopper equipment. The base and
machine frame welded to withstand high loads, the machine frame are positioned on the base using a key and
keyway arrangement and then bolted firmly into place. The fabrication machine frames are amply dimensioned.
The material of rolling is made of cold-hard (alloy) cast iron. the working surface of roll is ground. It is bright,
high hard and wear.

X K 450 model, the front roll possessed lateral vertical nip adjustment, to regulate roll spacing with worm gear
pair. The operation effortless and convenient. There are numerical finger, grooves and turntable nip adjustment
in the front face of XK 450 model, using is convenient and effortless.

The roll bearing shall be self-aligning roller bearing lubricated by oil circularly supplied by thin oil lubrication
station. The lubrication oil shall be cylinder engine oil HG-11. Long service life thanks to the use of amply-
dimensioned roller bearing.

23

The driving gears are all installed with closed form safeguard device. The machine is installed with electro
magnet break device. When an emergency accident happens drawing the safe drag link, it will make breaks
work immediately, it is safe and dependable.

3.2.3.2 MACHINE INSTALLATION

When the machine is installed ,please refer to the ground floor plan ,and go on with foundation
construction based on soil geology condition , the depth is proposed to be 0.7mm. the machine is
never put on the foundation until concrete is dried thoroughly. Correct it with horizontal instrument.
Regulate the level of vertical & horizontal direction. Check the machine touch point whether it is
already padded hard, then turn the redactor high speed axle which is not over weight and doesnt fell
impediment hich show the machine is installed flat and exactly.

3.2.3.3 MACHINE TEST RUN

Test run must be done according to the following step;
Thoroughly check the junction of the electric circuit whether it is correct , the electric equipment case
must be contact to earth property.

Check the spacing of the front and back roll whether it is isometric. Whether any sundries exist in the
space of the rolls and the parts of gear engagement.

Let the yellow oil cup be full of oil which leads to front and back bearing, and rotate the switch to send
oil, or open the rare oil pump to send oil towards bearing.

Fill the redactor with N68 machine oil. The protecting cover is filled with HL20-30 gear oil. the height
of the oil level depend on the demand of the oil leveler ruler or the same as that of two teeth.

After doing above prepared works, use hands to turn the electric machine axle, without any part stuck
or abnormal phenomena in it. Regular the roll spacing to 1-2mm, then close a circuit and start the test
run.

At first ,have and idle running at least 4hours,pay attention to the following items

I. Observe the operation condition of the driving part, it must be steady and
has not abnormal noise
II. Whether the oil circuit is unimpeded, whether every contact point of pipe
duct is jointed well.
III. Whether the nip adjustment turns agilely.
IV. Draw the safe drag link ,check sensitivity and reliability of the brake.
V. The temperature rise of all bearing must not exceed 20 C.
VI. The pipe point of heating and cooling equipment is sealed in good quality.

Load running : first it must be started from light load in 24 hours. It progressively adds up to peak load.
Heavy load is tested run no less than 4 hours. Pay attention to running condition of every part of
driving. The temperature rise of the bearing case of roll must not exceed 35C. it is never inputted
input production until the test run condition of load is considered well

24

3.2.3.3 LUBRICATIN SYSTEM

Theres an independents gear oil pump an the external wall of the reducer box. The oil pump suck
lubricant oil to the top of the box and respectively sprays the oil to the bearing and top of gears for lubricant.
The roll bearing is lubricated by dry oil. which is supplied by the specific dry oil pump. Nip adjustment and
coupling of internal and external teeth are lubricated by grease. if rare oil pump send oil, it must be controlled
and guaranteed 0.1-0.2MPa of oil pressure, and always check oil measure and unimpeded condition.

3.2.3.4 EMERGENCY BRAKE

This is a important equipment of the mill machines. When accident happens in the course of the machine
driving, draw the safe drag link to stop braking. We have used for Electro hydroulic thruster motor to supply
the power.

25

3.2.3.5 DROWING OF MILL MACHINE

3.2.3.6 ELECTRIC MOTORS OF MILL MACHINE

3.2.3.7 USE AND MAINTENANCE

Start and stop; Before operation, check the oil measure condition of the rotating- pressing oil cup, or
the condition of input oil state of the rare oil pump, guarantee the bearing lubrication, then to operate.
Regulating spacing: Revolve the regulating spacing hand wheel, by means of worm gear pair
decelerate and screw driving achieve regulating space. As regulating space, both the left and the right
sides must move back and forth in parallel with each other, so that the roll not be inclined to damage
the bearing and worm gear.
There are six motors in one mill machine. This is a very important to the calculate the power
consumption of mill machine.

1 Main motor (55/90/110KW)
2 Fan motor (0.23KW)
3 Lubrication motor(Gear box)(1.1KW)
4 Lubrication motor(Hydraulic jack)(3KW)
5 Lubrication motor(Roller)(0.55KW)
6 Electro hydraulic thruster motor(0.25KW)
7 Motor(cutter)(0.4KW)
26

Temperature of the roll regulating: There is a heating and cooling equipment in the left of the
machine, to control the temperature of rolls with steam and cooling water, must be sure to keep in
mind to protect the rolls against fracturing accident on account of sudden heat or cold.

Lubrication: In redactor case N68 machine oil, change oil once per year. In the driving gear pair and
velocity ratio gear case use HL20-30 gear oil, change oil once per 6 month. all the oil measure is kept
at the height of two teeth.
Always check the point of the waste oil leak out or nut under the square bearing, keep leak
impediment to protect garbage from getting in to the bearing.

Maintenance:
1. Always check lubricated condition of driving part. Change it by a fix date to supply lubricated
oil.
2. On the constant production condition does safe brake test once per week. During idler, draw
the safe drag link to brake, let inertia continuous turn of the roll not exceed circumference.
3. The roll bearing is sealed with felt. It can take down half pressure cover to change felt.
4. When big driven gear and velocity ratio gear are taken down, first take down bevel key.

3.2.6 STEM LINE
Steam is needed to cure the tire. Steam is supplied upper and lower mould of press machine, and
supplied 2bar steam pressure for the mould .when we consider upper mould of the press, we have to
joint steam PRV line(input line) and Trap line( output line). we use different equipment both line.

3.2.6.1 PRV LINE (INPUT LINE)
This is a input line the upper and lower mould of press machine. We used several valve for the PRV line.

This is use to control the steam flow. According to above diagram, there are several valve in that circuit.

PRESSURE REDUCING VALVE (PRV)

Pressure reducing valve is used steam, compressed air and other gases. This is perfectly use for light duty.
The compact design make it ideal for point of use installation. Providing accurate pressure control under
stable load condition. Whatever the reason for reducing or maintaining pressure, proper control at any time
demand an automatic valve that can reduce or maintain steam pressure accurately, reliability and
economically.

STRAINER
Strainer is used to stop scale, dirt and other solid. Also it is used protect the other equipment. Because the
strainer, can reduce the downtime and maintenance.

3.2.7 PNEUMATIC
There are some pneumatic usages of SKS project, As a example pneumatic is used mill cutter,
compound cutter, roller up deviser of inner heal mill, tyre building machine and toggle of press
machines.
3.2.7.1 USED PNEUMATIC EQUIPMENT
FILTER REGULATOR LUBRICATION UNIT (FRL UNIT)
The air service unit is a combination of the following.
1. Compressed air filter(with water separator)
2. Compressed air Regulator
3. Compressed air Lubricator

However the use of lubricator doesnt need to be provided for in the power section of a control system unless
necessary since the compressed air in the control section doesnt necessarily need to be lubricated. The correct
combination , size and type of these elements are determine by the application and the control system demand.
An air service unit is fitted and the control system in the network to ensure the quality of air for each individual
task.

1. COMPRESSED AIR FILTER
The compressed air fiter has the job of removing all contaminates from tressed air following through it as well
as water which has already condenced. The compressed air enters the fiter bowl through guide slots. Liquid
partical and larger partical of dirt are seperated centrifugally collecting in the lower part of the filter bowl.the
collected condensate must be drained before the level exceeds yhe maximum condensate mark as it well other
wise be re-entrained in the air stream.

The purpose of the regulator is to keep the operating pressure of the system (secondary pressure) virtually
constant regardless of fluctuation in the line pressure(primary pressure) and the air consumption.

The purpose of the lubricator is to delivery a metered quantity of oil mist in to a leg of the air distribution
system when necessary for the operation of the pneumatic system.

43

3.2.8 PROJECT WORK
MILL GUARD (COMPOUND GUARD)
Mill guard is my first design. There are two types in SKS project. Those are fixed mill guard and
variable mill guard. Variable mill guard is used for only rolling mill and fixed mill guard is used for
feeding mill. Both two mill guard designing is same. This is used for collect the compound around the
mill roll.

3.3 VIETNAM PROJECT WORK

3.3.1 INTRODUCTION
The loadstar company has been started a new solid tire factory in Vietnam. That is a big solid tire factory. A lot
of new technologies are used in this project. We have to produce solid tires 865,867, when the 2017/1018. This
is our future target. Basically layout of whole factory was received to design. R & D was given good option for
the solid tire line. mainly three type of solid tires are produced by loadstar. Those are resilient, cured on and
press on tires. I visited kotugoda tire division and orex and got full knowledge about cured on, press on and
resilient tire processes. Also identified the solid tire line. there were several lines to see those factories.
Those are T-10 line, T-2line, injection moulding line, oven curing line, and continuous rolling
line(SKS line).according to above solid tire lines, I drew the layout by using R & D option and PID level. I will
explain those option with R & D options and number of mill, press machines. Ill take types of tires and option
s separately.

3.3.2 R & D OPTIONS
3.2.2.1 FOR CURED ON SOLID TIRE

Those are the cured on tire line options and machines quantity. Number of Press and mill machines are
calculated by R & D. mainly we use a wheel(rim) for the cured on tire, after rolled the bonding layer a one round
around the wheel. finally rolled thread layers around the bonding layer. According to diagram the low rubber
quantity was needed to stackers tire.

CHAPTER 4 -CONCLUTION

Loadstar R&D division is a marvelous place to trained any trainee who wish the good training period with overall
knowledge. I think I was very lucky to work in here with the limited chances that we have as a mechanical
engineering students. This was my 1
st
industrial experience that I ever got. I think I really able to get good
knowledge about how the industry behave and how we have to behave in a industry.

Loadstar has good vision and good plan about the trainees. All the training works are manage from the training
center. There are so manypeople, they guide the training student well. According to their gaudiness trainees
will be able to get good training within their training period in loadstar premises. The treatments at Loadstar to
the trainees are excellent. So, I believe that this is one of best companies in Sri Lanka to be trained. They
conduct a well-organized schedule for the trainees with giving more valuable projects to them. The guidance
is carried out by a supervisor for each trainee when doing the project and training activity. More importantly
they conduct necessary seminars whenever needed.
I really want to say this. Loadstar have very proactive staff, while they are doing their works with well manner
they pay their attention to the trainees also. They consider trainees are also their responsible. this is very big
chance for us in my concern.

I like to make a chance to give my gratitude to this wonderful place, and that wonderful people, who give their
fullest support to me in my training period. Finally I think I spent really valuable time period in my life hear.
