Gaseous Fuel Injector Replacement
Capstone Model C200 MicroTurbine®/C1000 Series

Purpose and Scope


This document describes the procedure for replacing one or more fuel injectors on all
gaseous fuel types and injector types on the Capstone Model C200 microturbine and
Capstone C1000 Series. Figure 1 shows the different C200/C1000 gaseous fuel injector
types.
This procedure must be conducted by an Authorized Service Provider (ASP).

Guidelines
Review entire procedure prior to performing. Ensure you have all material, tools/equipment,
and reference documents on hand.
Conduct maintenance in a clean, well-lighted area using normal shop tooling to avoid
damage to delicate components.
Retain all parts removed for use in re-assembly, unless otherwise specified.

cautions in this work instruction.

Material Information
This work instruction applies to gaseous fuel injectors used in model C200 and C1000 Series
engines. Refer to Appendix A to determine which kit(s) to use with your engine and fuel type.
Refer to Appendix B to verify components included in kit(s).
CAUTION:
• Refer to Appendix A to ensure the correct injector(s) or injector kit is used for
the system serviced.
• Different injectors are used for different fuel types. Verify that you have the
correct injector(s) for your fuel type.
• Different injector kits are required for different engines. Verify that you have the
correct kit for your engine.
Failure to observe this warning may result in equipment damage.

Required Tools and Equipment


See required materials below. Refer to Capstone Recommended Tools (400003) for details.
 13 mm socket wrench (for panels)
 7/8 in wrench (for fuel tube nuts at injectors)
 7/8 in crow’s foot wrench adaptor and torque wrench, 0-500 in-lbs (for fuel tube nuts
at injectors)
 1 1/4 inch wrench (for manifold fuel tube nuts at CPI fittings)
 12 point 1/4 in socket, 1/4 in drive/extension (for bolts on most systems)
 12 point 5/16 in socket, 1/4 in drive/extension (for bolts on some systems)
 1/4-28 UNF tap
 3/16 inch Allen wrench (for bolts on some systems)

Procedures
1. Prepare for procedure as follows.

ELECTRICAL WARNING: High voltage! Follow Step 1 sub-steps to avoid electrical


hazard. Failure to observe this warning can result in personal injury or death.

WARNING: Fuel hazard! Shut off fuel supply. Failure to observe this warning can
result in personal injury, death, and/or equipment damage.

WARNING: Hot surface! Do not touch ANY parts near engine until TET reads 125°
Fahrenheit. Recommended time required to cool engine is at least 8 hours. Failure
to observe this warning can result in personal injury, death, and/or equipment
damage.
NOTE: Call site and have affected engine shut down a minimum of 8 hours prior to
scheduled visit.
a. For C200 microturbine(s):
(1) Issue Stop command for affected microturbine.
(2) Shut off fuel inlet supply.
(3) Ensure that microturbine chassis remains properly grounded throughout
procedure.
(4) If microturbine is connected to grid, disconnect and lock out from utility in
accordance with local electrical regulations.
(5) If battery packs are installed, turn OFF and lock out main battery pack
circuit breakers, and disconnect battery cables.
(6) Fully isolate microturbine from any other power sources (for example, solid
state relays on user communications board).
(7) Wait at least 10 minutes to fully discharge power from the system.
(8) Use DMM to verify that there is no voltage on DC bus and no voltage on
high voltage AC terminal block.
b. For C1000 Series:
(1) Issue Stop command for affected bay(s).
(2) Open C1000 Series Enclosure electrical panel door to access circuit
breakers.
(3) Turn OFF and lock out main circuit breaker for affected bay(s).
(4) Turn OFF and lock out auxiliary circuit breaker for affected bay(s).
(5) Open engine-side door on affected bay(s) and prop open.
(6) Shut off fuel inlet supply to bay at ball valve located inside bay door.
(7) Ensure that C1000 enclosure remains properly grounded throughout
procedure.
(8) If battery packs are installed in affected bay, lock main battery pack circuit
breakers in OFF position and disconnect battery cables.
(9) Fully isolate microturbine from any other power sources (for example, solid
state relays on user communications board).

(10) Wait at least 10 minutes to fully discharge power from the system.
(11) Use DMM to verify that there is no voltage on DC bus and no voltage on
LCM AC output.
2. Access engine as follows.
a. Remove enclosure panel(s) as needed or open engine bay door to access engine
compartment.
b. If servicing model C200, remove cross bar to access engine compartment.
3. Remove fuel tube and injector as follows.
WARNING: Potential irritant! Wear protective equipment to prevent contact with
thermal blanket and LPS and anti-seize compounds. Failure to observe this
warning can result in personal injury.
CAUTION: Injectors should be replaced ONE INJECTOR AT A TIME. Failure to
observe this caution can result in equipment damage.

NOTE: If fuel tubes are not labeled, label or color code them before disconnecting.

a. Label fuel tube and fitting for reinstallation, as needed. See Figure 2 and Figure 3.
b. Disconnect TET thermocouple cables.
c. Disconnect thermocouple cable from fuel tube if necessary.

d. Draw line across each fuel tube nut and manifold fitting, as needed. See Figure 4.
(The line on each fuel line nut and fitting is needed for proper re-installation.)

NOTE: To maintain firm grip when loosening hardware, hold connecting fitting in
place with back-up wrench.
e. Remove fuel line by loosening and removing fuel tube nut at injector and manifold
fitting.

CAUTION: If sealing surface of flare has burrs, cracks, or deep scratches, replace
tube. Failure to observe this caution can result in equipment damage.
f. Inspect fuel tube flare. Replace if necessary. See Figure 5.
g. If no replacement is necessary, clean fuel tube flare.

h. Set fuel tube aside in clean, dry place for re-installation.


CAUTION: Do not attempt to remove injector before engine has cooled. Failure to
observe this warning can result in equipment damage.
CAUTION: Do not allow LPS penetrating compound to touch thermal blanket.
Failure to observe this warning can result in equipment damage.
i. Protect thermal blanket by covering area that surrounds injector flange with
towels.
j. Spray LPS compound on five bolts on flange. See Figure 6. Wait five minutes.
k. Re-spray bolts and wait five minutes.
CAUTION: If there is ANY resistance from bolts, STOP! Re-spray and try again in
five minutes. Failure to observe this caution can result in equipment damage.
l. Try to loosen bolts. If there is no resistance, finish loosening them. If there is
resistance, re-spray bolts, wait five minutes, and try again.

NOTE: If injector cannot be removed easily, proceed to next injector. Installation of


bellows injectors provides movement of combustor liner which contributes to ease of
injector removal. Should resistance persist after other injectors are replaced, use a
twisting motion to loosen injector. Use flathead screwdriver of no more than 6 inches
length as pry device if injector resistance continues. Application of penetrating
compound to injector beneath flange is permitted when distance between flange and
recuperator boss is sufficient to allow spray tube to be inserted.
CAUTION: Take care not to scratch recuperator boss if using flathead screwdriver as
pry device. Failure to observe this caution can result in equipment damage and/or
performance degradation.
m. Remove injector, bolts, and gasket.
n. Contact Capstone Call Center to determine if removed parts should be returned
to factory. If yes, Capstone Call Center will issue Return Material Authorization
instructions. If not, dispose of bolts, igniter, and gasket according to local recycling
and/or environmental regulations.
4. Refer to Appendix A to determine which injector type should be installed in which port
based on fuel type and engine type.
5. Install new injector(s) as follows. To install fixed injector(s), begin with Step 5a. To
install bellows injector(s), begin with Step 5b.
a. Install fixed injector(s) as follows.
(1) Install new injector gasket on body side of flange, and align gasket with injector
mounting holes. See Figure 7.

CAUTION: Ensure injector is properly aligned, as shown in following steps and


figures. Failure to observe this caution can result in equipment damage.
(2) Identify bolt hole directly opposite (180° from) part number on injector. See
Figure 8. In this procedure, this is called the "key" injector bolt hole.
(3) Position injector so air intake hole in first row is directly aligned with key injector
bolt hole. See right image in Figure 8. (Left image shows injector properly
aligned and seated.)

(5) Proceed to Step 5c to complete injector installation.


b. Install bellows injector(s) as follows.
(1) Install new injector gasket on body side of flange, and align gasket with injector
mounting holes. See Figure 10.

CAUTION: Ensure proper alignment of slot with fuel tube. Failure to observe this
caution can result in equipment damage.
NOTE: Proper alignment of slot and fuel tube causes fuel tube to cover slot when
injector is viewed straight on (at a 90° angle to flange).
(2) Locate slot on injector flange and align with fuel tube. See Figure 11.

CAUTION: If there is ANY resistance to inserting injector, remove it and insert at


different angle. Failure to observe this caution can result in equipment damage.
(3) Carefully insert new injector into recuperator housing.
(4) Continue with Step 5c to complete injector installation.
c. Coat threads on injector bolts with anti-seize compound.
d. Install injector bolts. Tighten to finger tight.
e. Torque injector bolts to 85 in-lbs.
f. Install and align crush washer on fuel tube fitting at injector. See Figure 12.

g. Ensure that fuel tube, flare reinforcement sleeve, crush washer, and flared portion of
fuel tube are concentric with fitting, as shown in Figure 13.

i. Torque fuel tube fitting at injector to 500 in-lbs.


j. Hand tighten fuel tube nut to manifold fitting.
k. Tighten fitting to previous position, aligning marks on nut and fuel tube fitting. Then
turn fitting approximately 1/4 turn past mark on manifold nut. See Figure 14.

l. Reconnect TET thermocouple cables. See Figure 15.


m. If thermocouple was disconnected from fuel tube, reconnect to fuel tube.

6. Return system to operation as follows.

WARNING: If you detect a fuel leak, immediately cease operation of equipment,


shut off fuel inlet supply, and repair leak prior to further operation of equipment.
Failure to observe this warning can result in personal injury, death, and/or
equipment damage.
a. For C200 microturbine(s):
(1) If applicable, reconnect battery cables and turn main battery pack circuit
breakers ON.
(2) Re-install panels.
(3) Reconnect microturbine to power sources.
(4) Open system fuel supply.
(5) Perform leak check per 440000 Microturbine Standard Maintenance
Schedule.
(6) Issue Start command.
(7) Test system for proper operation.
b. For C1000 Series:
(1) If battery packs are installed in affected bay(s), reconnect battery cables and
turn main battery pack circuit breakers ON.
(2) At electrical panel, turn main circuit breaker and auxiliary circuit breaker ON for
affected bay(s).
(3) Open fuel inlet supply to bay(s).
(4) Perform leak check per 440000 Microturbine Standard Maintenance
Schedule.
(5) Close bay door(s).
(6) Issue Start command for affected bay(s).
(7) Test system for proper operation.

Responsibility
It is the responsibility of Capstone to:
• Make these procedures available to Authorized Service Providers so they can
successfully complete this task.
It is the responsibility of the Authorized Service Provider to:
• Read this document, understand its contents, and effectively complete
procedures.
• Explain service benefits provided to end user.
• Upon completion of service, submit a Field Service Report (512298) to
service@capstoneturbine.com.
