Before you start
Check the efficiency of the ground terminal of the electrical system.
The temperature of the room where the printer is installed must be above 15 ° C otherwise
it will be necessary to perform a preheating cycle before the first print of the day.
Always wear protective goggles to protect your eyes from reflections from the laser beam.
Always carefully follow the safety prescriptions indicated by the metal powder producers,
and always wear the protective mask, gloves and glasses when handling the dust or
accessing critical areas of the machine.

Safety
The safety systems of your MetalONE printer essentially serve to ensure that the operator
does not come into contact with metal dust or any process residues. In case of anomalies
being detected, the power supply to the critical components is disconnected, in particular:
- to the laser source;
- to the inert gas recirculation pump.
The only external component is the red emergency “mushroom” button which when
pressed immediately cuts the power supply to the two above components.
The opening of one of the panels situated in potentially dangerous areas causes the
disconnection of the power supply to the laser source and the recirculation pump.

Operating Principle
MetalONE is a 3D printer which uses Selective Laser Melting (SLM technology) as its
operating principle to produce prints using metal powders.
Layers of a few hundredths of a millimeter, usually 20 to 70 microns depending on the
materials, are deposited on a bed of metal powder, then an infrared laser light scan
(1064nm) of adequate power is applied in order to melt the powder and thus reproduce
faithfully a three-dimensional geometry previously defined through a CAD program.
The type of file that the system is able to interpret is the “.gcode” format, a type of text file
in which the laser scan paths are defined.
In order to offer a simple, rational and safe maintenance, MetalOne is structured by
thematic compartments; the aim is to clearly separate the areas of the machine to prevent
pollution and risks from metal dust;
- the laser source compartment
- the electronic and laser scanner compartment
- the print compartment
- the dust recovery compartment
- the filter compartment.
Warning: Since the print compartment and the filter compartment are the two most critical
for the operator's safety, opening them will cause the shutdown of the printing process, the
laser and inert gas pump. The first because of the free laser beam inside the chamber and
the consequent risk, the second because of the potential reactivity of the segregated dust
in the filters.

Laser Source Compartment
The laser source compartment can be accessed by unhooking the two rear side panels.

It is accessed periodically from the right side to clean the


laser source air filters.
Warning: It is not normal to access the left laser source
compartment. Any openings and / or maneuvers not
indicated in the maintenance manuals must always and only
be carried out following indications from the manufacturer's
support service.

Electronic and laser scanner compartment


The Electronics and Laser scanner compartment is accessed by unhooking the two upper
side panels.
Warning: it is not normal to access the electronic and laser scanner compartment, any
maneuvers in this compartment must always and only be carried out following indications
from the manufacturer's support service. In this compartment there are high voltage
devices and there is the risk of laser radiation.

Print Compartment
The print compartment is accessed by opening the upper front door; the opening is
indicated on the display by the red color of the upper bar. Opening involves turning off the
laser and the recirculation pump, if this happens during a manufacturing process, the
printing will be interrupted.

Through this compartment you can access the printing shell and carry out all those
operations necessary for the preparation and removal of the print, as well as all the
maintenance operations of the working surface.

Dust recovery compartment
The dust recovery compartment is accessed by opening the lower front door.

In this compartment there are the two recovery tanks for the excess unused dust
discharged from the work surface. They must be periodically checked and emptied.
Warning: Always check before starting a print that the two waste tanks are present, empty
and well tightened.

Filter compartment
The filter compartment is accessed by opening the front right side door.
When this compartment is open, the upper bar of the machine interface will signal the
anomaly with a red color and the power supply to both the laser and the recirculation pump
is cut.
The compartment must be opened only for periodic maintenance of the recirculation filter
and the discharge filter.

Note: Opening the door during one of the manufacturing phases will cause it to be
interrupted.
Warning: Any other type of activity must always be carried out only with the indications
from the support service.

Back Panel
On the rear of the machine we find the general switch disconnector, the power input plug,
an Ethernet socket for connection to the network, nitrogen input and air discharge valves.
The nitrogen inlet is the connector closest to the edge of the machine.

Printing Shell
The heart of the machine is the printing shell, designed with the dual purpose of reducing
both the risks for the operator and the area dedicated to metalworking, an area that must
make reactive materials inert; the minimization of the volume in which the inert gas is used
in order to reduce its consumption and keep its temperature stable.
The printing shell is made up of two shells, the upper one removable and visible in the
following image:

The upper shell houses the two powder tanks with the relative dosing "guillotines" and the
window where the laser beam passes through.
The lower one is accessible once the fixing blocks have been unscrewed.

The lower shell is fixed and here there are the construction platform (highlighted in green),
the two dust exhausts channels (highlighted in red on the right) and the recoater (in blue).
The tanks are equipped with a tap which has an incision on the front that simply shows
whether the dust discharge tap is open or closed. It is open when the incision is vertical
and closed when it is horizontal.

During the printing process both taps must be open, to allow the "guillotine" below to dose
the powder on the surface in front of the recoater.

Ignition
Turn on the inert gas generator and open the shutters on the storage tank.

The shutters are open when the wing bolt is parallel to the tube through which the gas
flows.

In case of connection with a centralized inert gas system, open the corresponding shutter
valve.
Operate the main switch located on the rear by bringing it to position “I”.
Press the green start button located on the top of the front panel.
After a few minutes the system is ready to print.

User interface
MetalOne is equipped with a capacitive touchscreen which shows and controls the status
of the machine and through which it is possible to change its operating settings, process
parameters and start or stop the construction process.
When turned on, the screen should look like this:

The screen is divided into a central area and the four side bars.

Central Area
The central part is divided into two areas, the left part where the status of the construction
chamber stream taken from the internal camera is displayed and the right part which
shows the commands of the section currently displayed.
The ON/OFF switch control of the integrated camera is available in the lower left corner.

Bottom bar
The bottom bar allows the user to switch from one section to another simply by pressing
the corresponding name.
The sections are:
MAIN: section in which the job status and process data appear during printing.
RECOATER: setting and management of the movement of the recoater.
DOSERS: setting and management of powder/dust dispensers.
PLATFORM: management of the printing platform.
INERT GAS: settings and management of the inert gas circuit.
FILTERS: state of the inert gas filters.
LASER: setting and management of the laser source print profiles.

Status Control Sidebars


The side bars show the status of the machine sensors.

When a sensor is active, the corresponding icon turns yellow.

The left bar shows the following sensors:
RECOATER: shows whether the recoater is in the right or left parking position.
DOSER: indicates when the two powder dispensers are in the park position.
BUILT PLATFORM: displays the status of the top and bottom limit switches of the
construction plane.
VALVE IN: if ON, it indicates that the main inert gas valve is open.
VALVE BIG: if ON, it indicates that the "big flow" inlet valve is open.
VALVE OUT: if ON, it indicates that the inert gas outlet valve is open.
The right sidebar shows instead:
SEALED CHAMBER: active when the print chamber is closed.
LASER STOP: active when the laser system is working properly.
OXIGEN %: displays the level of oxygen present in the flow of the printing chamber.

Top bar
The top bar contains the buttons that allow you to set the status of the machine to
"READY", its activation is necessary to enable the construction start command, and to
enable the parameter test mode.

The commands available are:


READY: activation switch that the operator enables before starting the print job, after
making sure that everything is ready.
TEST MODE: switch that activates the test mode, mode aimed at the profiling of powders
through predefined variations of the laser settings.
POWER OFF: machine shutdown function.

Anomalies Detection Reporting (red bar alert)


In some special cases the top bar may turn red to indicate an abnormal situation. In
particular, anomalies are considered:
- Opening the door of the printing chamber;

- Opening the filter compartment door;
- The pressing of the emergency mushroom.

The detection of an anomaly involves turning off the laser and the inert gas recirculation
pump. Furthermore, in this situation it will not be possible to set the system in a "READY"
state and if it was previously it will be deactivated.
If the anomaly is detected during a process, printing is stopped.
In the presence of the red bar, it is however possible to carry out the normal work
preparation and maintenance procedures since the movements of the powder distributor
are still enabled.

Main (with the machine idle)


The main status page allows the user to start the construction of an object, to interrupt it
and report its status information.
When the machine is idle the available commands are:
START: allows the user to start or restart the construction of the object whose name is
shown in the button. The file can be changed using the "FILE MANAGER" function.

When a print is interrupted the string "RESTART" is added in the name indicating that the
start command will restart/resume the job from the next layer to the one in which the
construction was interrupted.
It’s enabled when the "READY" state has been activated.
FILE MANAGER: allows the user to manage all the files stored in the machine, in detail to
select a new object to print, to restart a previously interrupted construction from the
beginning, to upload or download a file from the internal memory to the USB stick.
TURN OFF AFTER PRINT: when this option is active (slider in green) the machine will
automatically turn off at the end of printing.

File manager
By selecting the "FILE MANAGER" item in the main menu, you can access the file
management functions of the machine, in particular the files containing the objects to be
printed and the recordings of the process parameters during processing (log).
In all subsections you can delete a file by selecting it and pressing the "Delete File" button

File
In the "File" section you can select the file to be printed
from those present in the internal memory; after
selecting it you can go back to the "MAIN" section, the
selected file will be displayed in the "START" button.

Pendrive – File Loading


To load a file into the internal memory of the machine,
select the "Pendrive" section.
After selecting the file, pressing the "Copy File" button
transfers it to the internal memory and can be used in
the printing process.

Video
The recorded videos and images of the prints can be
copied to the USB flash drive by selecting the file
and then pressing the "Copy File to PenDrive"
button.

Log
The log files of the saved prints can be copied to the
USB flash drive by selecting the file then pressing
the "Copy File to PenDrive" button.

Main ( during printing )
The main page looks like this when building an object:

During printing, the left part will show the status of the print chamber taken by the camera
while the right part will show the current layer, the elapsed time and the estimated print
time.

Recoater
In this section it is possible to set the movement speed and send the movement
commands to the recoater.

Speed
The value indicates the delay between one pulse and the other sent to the recoater motor
during movement, therefore low values indicate high speeds while high values indicate low
speeds.

Typically it is used in the job preparation phase but it is also possible to use it during a
process, clearly if the movement speed is changed during printing, the change will be
taken into account by the layer following the change itself.

Handling/Move to
The commands available are:
LEFT: Moves the recoater to the left parking position.
CENTER: Positions the recoater in the center of the printing area.
RIGHT: Moves the recoater to the right parking position.
Warning: The movement controls of the recoater are active even when the machine is
working and could interfere with the construction of the objects.
The currently detected position of the recoater is indicated in the left status sidebar.
Note: If the recoater is not detected in the left or right position, i.e. the corresponding
signal is not active, it will not be possible to move the printing platform upwards.

Dosers
The powder is dropped by gravity in front of the recoater before each new layer through a
slat which has a cut that allows the powder to fall only in a very precise position. A
horizontal movement moves the slat from a resting position to a position coinciding with
the fall guillotine and therefore to a new resting position.
By varying the speed and the number of movement cycles it’s possible to correctly
calibrate the amount of dust to be moved to completely cover each layer.

Speed
The value indicates the delay between one pulse and the other sent to the slat motor
during its movement, low values indicate high speeds while high values indicate low
speeds.
Typically it is used in the preparation phase of the works but it can also be used during a
processing. clearly if the movement speed is changed during printing, the change will be
taken into account by the layer following the change itself

Cycle
The value indicates the number of slat movement cycles that will be performed at each
layer change.

Note: Typically both parameters are modified in the job preparation phase but can also be
changed during processing, clearly the new settings will be taken over by the layer
following the modification itself.

Handling:
The commands available are:
PLAY LEFT: performs an unloading cycle for the left doser.
PLAY RIGHT: performs an unloading cycle for the right doser.
The presence of the dispensers in the parking position is indicated in the left status bar.

Build platform
It’s the section that allows you to control the movement speed of the print bed and to send
the movement commands to the latter.

Speed
The value indicates the delay between one pulse and the other sent to the print bed motor,
low values indicate high speeds while high values indicate low speeds.

Handling:
The movement commands available are divided into two groups, those that allow you to
define the direction of movement and those that allow you to move the plane to the end of
its travel or for a certain distance.
In particular, the direction commands are:
Up: sets the direction of movement upwards
Down: sets the direction of movement downwards
Once the direction of movement has been defined, the available functions are:
Move <x> to end: moves the construction plane in the <x> direction until the end-stop
sensor is reached.
Nr. mm: size of the single movement, once the value has been selected it can be changed
by entering the new number to be used.
Move <x> [Nr.mm] mm: moves the construction plane in the <x> direction for [Nr.mm]
millimeters.
The status of the limit switches is shown in the left status bar.

Limitations
The movement of the print bed is subject to limitations that are imposed to minimize the
possibility of accidental damage to the machine itself, in particular:
- when the upper shell is closed the upward movement control will be limited to steps of
maximum 0.1mm;
- if the recoater is not detected in one of the parking positions, it will not be possible to
move the print bed upwards.

Inert gas circuit


In this section it is possible to control the gas circulation circuit, as for the other sections
the commands and settings should be used during the preparation of the print, they are
also available during the printing phase but their use should be very limited.

Valves
The commands that control the circuit valves are as follows:
Valve (IN): opens or closes the main inert gas inlet valve.
Valve (BIG): opens or closes the larger, inert gas secondary valve. Being a secondary
valve, if the main one is not open, there will be no flow of incoming gas.
Valve (OUT): opens or closes the inert gas discharge valve through the secondary filter.
The status of the valves is displayed in the left status sidebar.

Recirculation pump
The speed of the circulation pump, and therefore its flow rate, is set using the "Speed"
parameter.
The pump can be turned ON or OFF using the "Pump" button.
Warning: The activation of the recirculation pump is bound to two very specific conditions,
both the upper shell and the doors of the printing chamber and of the filter compartment
must be closed.

Filters
This section displays the number of hours of use of the inert gas filters.

Reset filters
When the filters are no longer effective or when they have reached their limit of use, their
replacement is necessary.
After replacement it is necessary to reset the number of hours of use by pressing the
"Reset Filters" button.

Laser
In this section it is possible to create, modify and delete the print profiles saved in the
machine or directly modify the laser settings.
The laser source is used to send energy to the metal powder and the parameters used to
control this energy are the instantaneous power and the movement speed.

Power
The laser mounted in the machine has a maximum power of 250W and can be set using
the percentage adjustments available in the subsections relating to each type of section.

Speed
The movement speed of the beam on the plane is expressed in millimeters per second.

Types of Path
The type of path is the method that the printer uses to choose between the available
power and speed configurations to be used during movement.
In the default configuration 6 types of route are defined, which are:
base: all paths of all layers between the first and the one defined in the corresponding
"Base" tab under "Nr. Layers ". It is normally used to ensure the adhesion of the object

For each of these types, the energy transfer parameters are defined, i.e. power and speed
of movement of the laser.

Profile
The set of configuration parameters of all types of path is defined as the profile of a
material, each profile can be stored and recalled simply by using a mnemonic name.
The next screen displays the "steel" profile consisting of the types of path defined in the
previous paragraph.

By pressing the arrow to the right of the profile name currently displayed, you can select or
create a new profile.

Test mode
The test mode is used to test various combinations of laser power and speed directly in a
single operation. This is accomplished by dividing the plan into areas by defining how
many sections to divide the X and Y axes of the construction plan and replicating the
selected object in each of these areas.
An initial power and the increment to be applied for each column are set along the X axis.
Similarly, along the Y axis the user sets the initial scan speed.
The following screenshot shows the settings available for the X axis:

Rows: number of axis subdivisions.


Offset Init power: power value for the first subdivision.
Increment power: added value for each division subsequent to the first.
In general, the value of the modified parameter is given by:
Value = "Offset Init" + ("Current Subdivision" - 1) * "Increment"
The maximum dimensions of the object that can be used in test mode are given by the
size of the subdivisions of each axis, considering that the printing surface is a square of
65mm on each side.
For example, setting 3 subdivisions for both the X and Y axes will define 9 distinct
construction areas and the usable object will have a maximum size of approximately
11.5mm.
To use the test mode, it must be enabled before starting printing using the "TEST MODE"
button on the top bar.

Construction of an object
MetalOne was conceived with the spirit of making it easier and safer for a technology that
still involves intrinsic safety issues, for this reason the necessary precautions must always
be taken as reported on the safety data sheets of the materials used during the process.

Minimum precautions
Before proceeding with any operation relating to printing, the user must have equipped
himself with the minimum necessary equipment to work safely and to be aware of the
potential risks to which he is subjected.
The use of micro-metric powders involves risks for the skin, eyes, mucous membranes,
respiratory tract.
The use of micro-metric reactive powders involves the risk of fire or explosion, primers
linked to static charges and the creation of dust clouds must be avoided.
As regards the metal powder used, you must be in possession and have carefully read the
corresponding safety data sheet provided by the manufacturer.
The use of powders for which there is no safety data sheet entails taking responsibility for
the risks deriving from the operator.
It should be borne in mind that the residues of the dust that accumulate in the inert gas
recirculation circuit and in the filters (even those of the less reactive dust) after one or
more processing cycles may have accumulated greater reactive potential than the
normally handled powder.
To remove unwanted dust from the various parts of the machine, use antistatic equipment,
brushes with a wooden handle and non-synthetic bristles.
Do not use under any circumstances air jets of any kind inside the machine and always
use Atex certified vacuum cleaners.
The operator must wear appropriate clothing, avoiding synthetic clothes if possible.
The minimum individual safety devices, respecting the indications of the powder
manufacturer, are:
- hair cap;
- safety goggles;
- particulate mask;
- lab coat or overalls;
- antistatic shoes.

Preparation of the job file


The gcode files accepted by the machine are normally the result of the slicing operation
carried out with the software and profiles supplied with the machine.

Machine preparation
Before starting the printing, it is necessary to carry out a sequence of operations in order
to prepare the machine and check that all the components work correctly.
The normal operating sequence is as follows:
1. Removal of the upper shell
2. Filling tanks
3. Check dust discharge
4. Insertion and leveling of the construction platform
5. Closing the printing shell
6. Verify the movement of the recoater
7. Loading / checking the print profile
8. Loading print files

Removal of the upper shell


The upper shell can be removed after loosening the four fixing screws highlighted below:

Filling tanks
Close the taps of the loading tanks by turning them so that the incision is horizontal.
Put in the tanks a sufficient amount of material to be able to complete the construction
operation.

Check dust discharge


Open the dust discharge compartment and check that the tanks are present and well
franked. Also check that they have enough space to contain excess dust from the
manufacturing process.

Insertion and leveling of the construction platform


Move the print platform to the starting position, up to the position sensor, selecting "BUILD
PLATFORM" - "Up" - "Move Up to End".
Insert the construction base checking that there are no lateral burrs that could affect its
flatness or prevent the movement integral with the construction plan. The simplest way to
carry out this last check is to set in "Nr. mm" to 8.65 and perform two downward
movements.
At this point it is necessary to level the construction plane with the fixed part of the lower
shell; after returning the base to the initial position set in “Nr. Mm" the distance empirically
obtained for the initial leveling, 8,65 for the internal tests, and after setting the downward
movement, "Down" button, select "Move down 8,65 mm".

 Go to the "RECOATER" section and move the blade in both directions to check that it
moves freely above the printing surface, the rubber spatula must lightly touch the surface.
If this does not occur, it will be necessary to return to the "BUILD PLATFORM" section to
move the construction plane a few hundredths of a millimeter at a time until reaching the
desired position.
Deposit a small amount of dust in front of the recoater and perform a cycle of movement in
order to close any cracks and stabilize the construction base.

Closing the printing shell


Carefully clean the glass window on the upper shell, the laser beam passes through it
which if it hits the impurities left by the previous processes could damage the glass
irreparably.
Position the sealing gasket and proceed with the positioning of the upper shell making
sure to keep the taps of the guillotines facing outwards.
Close the four clamping screws of the shell following the diagonals without exaggerating
with the clamping force.

Verify the movement of the recoater


Check that the recoater moves freely and that the powder is discharged from the
dispensers, to do this you need to:
- Go to the "DOSERS" menu and press the "Play" button on the doser on the side
corresponding to where the recoater is located (visible in the left status bar);
- go to the "RECOATER" menu and move it to the opposite parking position.
With the movement of the recoater you will see changes in the state of the powder bed on
the construction base.
It is possible to repeat these operations until optimal deposition is achieved.

Loading / checking the print profile


In the "LASER" section it is possible to load the desired profile, modify the settings of the
current profile and check that the values set are those actually required for the
construction.

Loading print files


At this point it is possible, if necessary, to select the object file to be produced from those
contained in the internal memory of the machine by going to the "MAIN" section and
selecting "FILE MANAGER".

Start printing
In order to start printing, you must first set the machine in the "READY" state using the
homonymous button on the top bar. If the processing requires the test mode, it must also
be enabled before proceeding with the actual start.
For some reason the "READY" status of the stain cannot be activated, the most common
causes are:
- Opening of one of the counters;
- Instability of the oxygen sensor reading;
- Error signaling from the laser source.
Printing starts by pressing the "START" button of the "MAIN" section.
If you want the machine to turn off automatically at the end of the construction, you must
enable the "TURN OFF AFTER PRINT" option available in the same section.
Note: For a printout to start, the machine must be ON for more than 5 minutes to allow
time for the oxygen sensor to stabilize the readings.
Once printing has started, both the internal camera pointed at the construction plan and
the display of the progress will be automatically enabled.

Sequence of automatic operations


After starting printing, MetalOne will perform these operations:
- The gcode is reworked to prepare the handling;
- At the same time the oxygen elimination process begins by opening both the inlet valves,
the outlet valve and activating the recirculation pump;
- When the 1% oxygen threshold is reached, printing operations will actually start; i.e. dust
spreading, laser processing and lowering of the construction platform.
If during printing the oxygen level drops below a predetermined level, approximately 0.3%,
the larger secondary valve is closed ("BIG Flow" valve) in order to limit the consumption of
inert gas. It will be reopened if the oxygen level should exceed 0.7% indicatively.
Warning: If the oxygen level during printing should exceed 2%, therefore there is an
anomaly, the printing will be interrupted for safety reasons.

Manually stop a print


In any case, it is possible to manually stop a print using the "STOP" button of the "MAIN"
menu.

Manual interruption involves configuring the machine to resume work, a setting always
visible in the same section by adding the "RESTART" string to the name of the file used.

Automatic interruption of a print


A process can be stopped automatically by the machine when anomalous conditions are
detected, the following situations are considered anomalous:
- The detected press of the emergency red mushroom button;
- Oxygen level detected over 2%;
- Opening of one of the side compartments;
- Opening the front door to access the building plane.

End of a print
Once printing is complete, the system will close the valves, turn off the circulation pump
and, if set, automatically turn off.
