Sealant
♦ Thoroughly clean housing joint surfaces before applying seal‐
ant.
♦ Apply sealant - AMV 188 200 03- evenly and not too thickly.
Retaining elements
♦ Do not over-tension the circlips.
♦ After removal, replace retaining rings which have been dam‐
aged or overstretched.
♦ Circlips must be positioned in the base of the groove.
♦ Replace roll pins. Fitting position: Slot -A- along power flow
-arrow-.
Bearings
♦ Install the new taper roller bearings as delivered. I.e., do not
grease before installing.
♦ Insert moist all bearings (except taper roller bearings) into the
gearbox with gear oil.
♦ Before installing, heat the inner rings of the bearing on a heat‐
ing plate or with the induction heater unit -VAS 6414- to
approx. 100 °C, when installing press in axial and play-free up
to the stop.
♦ The temperature can be checked with a temperature measur‐
ing instrument.
♦ Do not mix up the outer and inner races of bearings of the
same size.
♦ Always jointly replace tapered-roller bearings on the same
shaft and use products of the same manufacturer.
♦ Position needle bearing with the lettered side (thicker end) to‐
wards the drift pin.

inserted as far as it goes for the tappet/master cylinder.
• The catches -arrows- for carrier bolts -1- should jump into
place.
– Install crash strut ⇒ General body repairs, interior; Rep. gr.

Installing
– Turn the master cylinder tappet so that the recesses -1- and
bolt -2- are visible.
The recesses -1- and bolts -2- are facing the same direction.
– Fit the bearing bush -A- into the recesses -1- and turn it in the
tappet lug until flush.
– Connect the master cylinder tappet with the clutch pedal, to

– Detach the return hose -2- (previous figure) from the master
cylinder and close with the sealing tool - T10249/1- -B-.
• After removing the hose clamp - MP7-602 (3094)- -A-, the re‐
turn hose must be moved back to its initial shape.
– Push the driver seat as far as possible towards the rear.
– Push steering wheel as far as possible towards the top, while
doing so use the entire adjustment range of the steering col‐
umn.
NOTICE
Risk of brake fluid escaping.
– When working in the footwell, protect the underbody cover
with cloths from escaping brake fluid.

• When pressed correctly on the fuse -3-, the lock disengages
and you can then push it out on the opposite side of the support
bolts with a screwdriver.

– Press the master cylinder into the clutch pedal bearing block
until all 4 latches -Arrows B- engage (the figure shows only 2
of the 4 latches).
• Check for firm seating by pulling on the master cylinder.
When removing the master cylinder, the over-centre helper spring
can be released.
• Before installing the support bolt for the master cylinder tappet
-Arrow A-, check that the over-centre helper spring is fitted
correctly.
– Check that the correct over-centre helper spring bearing block
has been used and install new master cylinder lifter support
bolt

– If the tube-hose line is disconnected from the connection, do
no longer depress the clutch pedal.

Disconnect the cables for the clutch control and connect
Disconnect
– Unlock the clip -3- with a screwdriver and disconnect the tube-
hose line -1- from the connection -4-.
Connect
– Push in the tube-hose line -1- at the connection -4- until the
clip -3- locks audibly into place.
An O-ring can also be installed instead of the gasket ring -2-

• Replace damaged gasket ring -2-.
• To test the correct connection pull on the tube-hose line.

• After removing the hose clamp - MP7-602 (3094)- -A-, the re‐
turn hose must be moved back to its initial shape.
– Pull out the securing clip -1- as far as the stop and disconnect
the pipe hose line -2- from the connection to the slave cylinder.
– Close the openings.
Close the open lines and connections, if necessary with a clean
plug from the plug set for engine - VAS 6122- .
– Loosen tube-hose line and remove.

• When unscrewing, the stop -2- must slacken with the bolt -1-.
• If the stop does not loosen, press the bolt in the direction of
the flywheel.
– Remove pressure plate and clutch plate.
Installing
Installation is carried out in the reverse order. When installing,
observe the following:
• Replace pressure plate and clutch disc together.
• Assign the clutch disc and pressure plate in accordance with
engine identification characters ⇒ Electronic Catalogue of
Original Parts .
• The two-mass flywheel. pressure plate and clutch disc are as‐
signed to each other and must not be installed together with
components from other manufacturers.
• Clean input shaft splines and, on used clutch plates, hub
splines.
• Remove corrosion and only apply a very thin layer of grease
for serration spline - G 000 100- on the drive shaft serration.
• Then move clutch plate to and fro on input shaft until hub
moves freely on shaft.
• Remove all excess grease.
• Replace the clutch discs and pressure plates if the riveting is
damaged or loose.
• Check whether the dowel sleeves for centering the gearbox
are present in the cylinder block, insert if necessary.
• If dowel sleeves are not fitted, difficulties shifting gears, clutch
problems and possible noises from the gearbox (rattling of
gears which are not engaged) could occur.
• Pressure plates are protected against corrosion and greased.
Only clean the thrust surface as otherwise the life of the clutch

lining must fully rest against the flywheel before the screws are
inserted.
• Pay attention that the stop bolt (position sensor) -arrow- can
move freely.
– Screw in all the screws by hand uniformly. until the bolt head
rests against the pressure plate.
– Bring all bolts to the specified torque crosswise in small
stages.
• The stop pin -arrow- must lift off the pressure plate.

• Tighten fixing screws diagonally and evenly to prevent dam‐
age to pressure plate centring hole and flywheel centring pins.

– Open clamp -arrow- and pull off gearshift knob together with
the collar.
Installing
Installation is carried out in the reverse order. When installing,
observe the following:
– Press the gearshift knob together with the collar as far as the
stop onto the shift lever.
– Secure the gear shift knob with clamp -arrow- e.g. with hose
binding claw e.g. -V.A.G 1275A- to the shift lever.
– Detach the switch cover -B- with the shift lever sleeve -A- by
pulling outwards in the direction of the -arrow-.
– Remove the plug -A-. -B- and -C- on the switch cover.
Continuation for both types of removal
– Pull collar upwards, inside out over gear knob.
– Open clamp -arrow- and pull off gearshift knob together with
the collar.
Installing
Installation is performed in the reverse order, while paying atten‐
tion to the following:
– Press the gearshift knob together with the collar as far as the
stop onto the shift lever.
• When inserting the gearshift knob on the shift lever the gear‐
shift knob must lock into the round slot of the gearshift lever.
– Attach gearshift knob with new clamp -arrow- onto gearshift
lever using hose binding claw , e.g. -V.A.G 1275A- .

Removing
– Push the unlocking tools - T30098- -3- into the gap between
the centre console and the switch cover -1- in the
-direction of arrow A-.
• Push the unlocking tools -3- into the gap about 25 mm from
the edge of the protective sleeve.
– Carefully pry open the unlocking tools -3- in
-Arrow direction B- (towards the shift lever) until the locks -2-
for the switch cover are unlocked.
– At the same time, carefully pull on the shift lever sleeve and
raise the shift cover -1- from the centre console.
– Pull collar upwards, inside out over gear knob.
– Open clamp -arrow- and pull off gearshift knob together with
the collar.
Installing
Installation is carried out in the reverse order. When installing,
observe the following:
– Press the gearshift knob together with the collar as far as the
stop onto the shift lever.
– Secure the gear shift knob with clamp -arrow- e.g. with hose

selector cable as far as the stop in direction of arrow -1- and

from the gear shift lever pin -1-.

Removing and installing relay lever with cable end-piece
• Before removing the relay lever, detach the lock from the se‐

– Pull forward the locking mechanism of the cable lock for the
selector cable as far as the stop in direction of arrow -1- and
then lock by turning to the left in direction of arrow -2-.

– Push the cable lock sliding sleeves in the -direction of arrow-
to the stop.
– Turn sliding sleeve to the right up to the stop in direction of
arrow -2- until it locks in place.
• The cables can be moved in the locks.

• Position of the gearbox when continuing to lower the gearbox
mount - 3282- to avoid contact with other units.
• Observe all lines and electrical wiring looms when lowering the
gearbox.

remove the selector cable from the lock.
– Remove the locking clip -arrow 1- and remove the relay lever
together with the cable lock.

-1-.
– Remove the nut -arrow- and remove the gearshift lever -1-
from the pin.

– Remove the two lower connecting screws -6- and -7- of the
engine / gearbox unit.
• Only loosen screw -5- and leave screw -8- screwed in, they
are only unscrewed after the gearbox mount.
• Dimension A = approx. 50 mm
• Observe all lines when lowering the gearbox.
– Fix the engine support - T10533- with the flat side -D- -A- onto
the left threaded hole for the right propeller shaft heat protec‐
tion plate on the cylinder block and with screw M10 x 20 -C-.
– Fix the engine support -D- -B-with the high side to the noise
damper threaded hole on the right side of the front axle, with
M8 x 30 screw -e-.
– Using the engine support - T10533- spindle -D-, carefully push
the motor/gearbox unit forward to the radiator wall.
– Push the gearbox off of the engine, lever out from the dowel
sleeves and carefully swing it towards the unit carrier.
• When lowering the gearbox, guide the left flange shaft -B- past
the subframe -arrow-, move the engine and gearbox jack for‐
ward to the front of the vehicle as you do so.
• Position of the gearbox when continuing to lower the gearbox
mount - 3282- to avoid contact with other units.

ential gear area and gradually move it into the installation

• When lifting and handling the gearbox, make sure that it does
not touch the other units.
• The engine and gearbox must be in line.
• Slide in the engine and gearbox by hand until the engine flange
and the gearbox flange are in contact.
• Do no trap any lines when inserting the gearbox.
– Adjust the gearbox mount - 3282- via the spindles in such a
way that the engine and the gearbox are aligned.
– Position the gearbox carefully onto the engine until the gear‐
box flange touches the entire scope of the engine flange.
– Screw the gearbox to the engine with all screws accessible
from below and tighten slightly.
The final tightening to the prescribed torque is only carried out
when the engine/gear unit is attached to the bearing.
– Remove the gearbox mount - 3282- from the gearbox.
– With the engine support - T10533- spindle, put the engine/gear
unit in the initial position and remove the engine support .
NOTICE
Risk of damage to thread for gearbox console.
– Before screwing in the screws, the gearbox console and
supporting arm of the gearbox mount must be completely
parallel to each other.

Installation is carried out in reverse order of removal. When in‐
stalling, note the following:
• Replace the self-locking nuts and screws when undertaking
assembly work.
• After removal, replace screws which have been tightened to a
torquing angle as well as gasket rings and seals.
• Secure all hose connections with hose clamps which comply
with the series design ⇒ Electronic Catalogue of Original
Parts .
• All cable straps that are detached or cut when removing should
be attached again in the same place when installing.
• Clean input shaft splines and, on used clutch plates, the hub
splines too. Apply a very thin layer of grease - G 000 100- to
the shaft serration. The clutch plate must slide easily to and
fro on the input shaft.
• Check whether the dowel sleeves -A- for centering the gear‐
box are present in the cylinder block and insert missing
sleeves. If the sleeves are not provided, problems while shift‐
ing and with the clutch could, and the gearbox could be noisy.
The screw -1- not used for the 1.6 TSI engine.
• Check that the intermediate plate is seated correctly.
• Watch out for all lines, coolant hoses and the gear selector
cable when raising the gearbox.
• Check clutch release bearing for wear and replace if neces‐
sary

• The gearbox is set in the gearbox mount - 3282- .
• The engine is tilted using the engine support - T10533- .
– Turn the gearbox downwards and backwards in the differential
gear area before raising via the gearbox mount - 3282- spin‐
dles.
– Carefully lift the engine and gearbox jack and adjust the posi‐
tion of the gearbox with the gearbox mount spindles.
– When lifting, carefully guide the left flange shaft -B- past the
subframe console -arrow-, slowly lift the gearbox in the differ‐
ential gear area and gradually move it into the installation
position.
• When lifting and handling the gearbox, make sure that it does
not touch the other units.
• The engine and gearbox must be in line.
• Slide in the engine and gearbox by hand until the engine flange
and the gearbox flange are in contact.
• Do no trap any lines when inserting the gearbox.
– Adjust the gearbox mount - 3282- via the spindles in such a
way that the engine and the gearbox are aligned.
– Position the gearbox carefully onto the engine until the gear‐
box flange touches the entire scope of the engine flange.
– Screw the gearbox to the engine with all screws accessible
from below and tighten slightly.
The final tightening to the prescribed torque is only carried out
when the engine/gear unit is attached to the bearing.
– Remove the gearbox mount - 3282- from the gearbox.
– With the engine support - T10533- spindle, put the engine/gear
unit in the initial position and remove the engine support .

vice to the supporting arm of the gearbox mount.
NOTICE

– Before screwing in the screws, the gearbox console and
supporting arm of the gearbox mount must be completely
parallel to each other.
– For example, move the console into the correct position with
a screwdriver, insert new screws -Arrows- and tighten slightly.
• Tighten the gearbox mounting screws to final tightening torque
when checking the adjustment of the engine mounting/gear‐
box.

mechanic.
– Tighten nuts for bearing mount / output shaft on clutch housing

• The shift rail for the reverse gear grips into the reverse gear
sliding sleeve -arrow-.

– Screw the pin screw -A- M8 x 100 mm into the reverse shaft
support, to ensure it is aligned once the gearbox housing has

• Before tightening the fixing screws -A-, two gears must be en‐
gaged -arrow°1- to -arrow 3-.
• The drive shaft and output shaft are blocked after inserting the
gears and the mounting screws -A- can be tightened.
– Screw in new fixing screws -A- for the synchronizer body and
the 5th/6th gear sliding gear and tighten.
– Install 5th/6th gear shift fork.
– Apply sealant - AMV 188 200 03- uniformly on the sealing sur‐
face of the cover for the gearbox housing.

– The drive shaft must not hang down, because overstretching
will cause damage to the inner joint.
– Fill half the space between the sealing lip and dust lip with
sealing grease - G 052 128 A1- .
– Insert the flange shaft.
– Secure the flange shaft with the conical screw and tighten with
tightening torque.
– Install the drive shafts on the gearbox ⇒ Chassis, axles, steer‐
ing; Rep. gr. 40 ; Drive shaft; Remove and install the drive
shaft .
– Check gear oil level

Remove and install the short tensioning sleeve (with round slot)
for the differential bevel gear shaft
Removing
– Cover inner ring/tapered-roller bearing and drive wheel for
speedometer to avoid any possible damage and swarf.
– Drive out tensioning sleeve with a chisel. position the chisel in
the circular slot.
Installing
– Drive into the differential gear housing up to the stop.
Continued for all vehicles
Remove the long tensioning sleeve (without round slot) and press
off the differential bevel gear shaft
A - Pressure spindle - MP3-408 (VW 412)-
B - Counterholder - MP1-223 (3067)-
C - Pipe - MP3-409 (VW 418A)-
D - Pressure plate - MP3-407 (VW 402)-
The tensioning sleeve is sheared off when pressing out.
– Drive the remaining part of the tensioning sleeve out of the
differential gear housing.

• When working on the gearbox it is only necessary to re-set the
drive shaft, output shaft or differential gear if parts were re‐
placed that directly affect the setting of the gearbox.
