ABSTRACT

The report is about my summer internship tenure which made me learn the
basics of machining processes like drilling, tapping, reaming, facing,
turning, taper turning, chamfering, parting off, threading etc. I
accomplished many jobs like lubrication, measurement using vernier
callipers, screw gauges and scale too. I also learnt to operate pneumatic
crane to lift heavy turret used in lab press machine. It also consists my first
industrial experience ever where I got to know about the practical
problems and how to face them using analytical skills and logic provided
by staff members. During internship program I went through an
application phase where I just not read theory and memorised it but it was
actually worked as a psychomotor development tenure for me. At the end I
believe that this kind of programs should be promoted which will always
be helpful for every student in their future employment and even guide them
to choose their field of interest.

1.3.2 Roll Compactor Machine:

Fig.1.4 Roll Compactor Machine

Roll Compactor Machine is used for dry granulation method. It forces the fine powders
between two counter rotating rollers and presses the fine powders in a solid compact or
sheets, so called chips or flakes. Finally, these chips or flakes are then reduced in size
to the desired granules/grain size further with the help of Oscillating Granulator
Machine or Multi Mill Machine or Commuting Mill or Sizing Machine. The sieve size
should be selected very carefully in order to prevent the generation of fines. The
selected sieve defines the final granules/grains size also further to achieve excellent
granules/grains can be made dust free by Screening (Sifter) Machine. The separated
fines also can be Re-compacted/ Recycle with Roll Compactor Machine.

In the process of compaction, the fine powder or crystalline powder are fed to the
charging hopper of the Roll compactor. Here the vertical feed screw feeds the powder
into the compacting zone of the compacting rollers through the pre-compacting
chamber. The adjustable speed (through AC Variable Frequency Drive AC VFD) of
feed screw pressures the powder to pass strictly between the compacting rollers gap and

therefore strong/hard chips/flakes forms from the fine or crystalline powder. After
proper synchronization of Roller Speed & Feed Screw Speed with proper flakes quality,
the same speed ratio can continue to achieve the more output (if the speed limit permits
the machine rated roller & feed screw speed) from the same machine model.

2.2.1.3 Machine Lubrication: In machine (tool) lubrication, one of the most common
applications of lubricants is to bearings. The oil film should prevent metallic
contact between the journal and bearings so that frictional forces are minimized.
Gears under severe conditions require extreme pressure (E.P) lubricants.
• Types of lubricants:
1) Grease: Grease is usually employed where temperatures are not excessive and
the sealing arrangements are inadequate for oil.
• Methods of applying grease include

20
Gujarat Technological University Government Engineering College, Bharuch
240720 Overview of Different Department

a) Mechanical lubricator (or) centralized pressure systems: Severe condition,

frequent and regular addition of fresh grease (e.g., metal rolling mills)
b) Compression cup (or) pressure gun application: Periodic addition of fresh
grease.
c) Grease packing: Not severe conditions, and infrequent replenishment
required.
2) Oil: Oil is generally considered to be more effective than grease and is preferred
if the sealing arrangements are adequate.
Methods of applying oil include:
1. Spray or mist: High speeds
2. Circulating systems: medium speed
3. Oil bath and splash systems: Slow and medium speeds.
Table 2.1 Lubrication Location Instruction

2.2.1.4 Safety Considerations in Lathe:

A lathe is a machine tool with
i. Work rotating at high speeds
ii. Long, hot, sharp chips
iii. Relatively slender and sharp cutting tool.
All these are very difficult to guard effectively.
o If carelessly machined, then long workpieces may buckle and fly out of the
machine.
o Improperly held tools may snap and fly off like a bullet.
o Hot stringy chips may cause serious cuts and burns.
o Tool bit held above or below the centre of thin workpiece may cause it to bend
and fly out of the lathe.

21

240720 Overview of Different Department

Safety Precautions to be adhered while working on lathe:

a) All gears and gear-ends of the lathe should be properly guarded.
b) When mounting chuck on the lathe, start (turn) it on the spindle by hand with
power off.
c) Hands should not be kept on chuck or face plate when the power is on.
d) For positioning heavy work on the lathe, one may take advantage of mechanical
lifting devices.
e) After tightening the workpiece on the lathe chuck, the chuck wrench should be
removed immediately.
f) When filing on lathe, make sure that it is not without a handle.

2.2.2 Drill Machine:

Fig.2.5 Bench Drill Machine

2.2.2.1 Drill Size:

Drill sizes are indicated in the following ways:

1) In millimetres: Metric size drills range from 0.1499 mm to 100 mm.

2) By number: Drill sizes by number are given in terms of wire gauge, and they
range from No. 80, which has a diameter of 0.0135", up to No. 1, with a
diameter of 0.2280”.
3) By letter: In this case, the series continues with lettered sizes from ' up to 'Z'.
An 'A' drill has a diameter of 0.234" and Z, a diameter of 0.4130".
4) By fraction parts of an inch: Drills are available as small as 1/64" in diameter
to 3" or larger. Drill sizes designated in fractions of an inch increase in size by
1/64" up to 3".

2.2.2.2 Drill Material:

• Drills are made either as one-piece construction or two-piece construction.
• One piece construction drills are made up of High-speed Steel (HSS). HSS
is used for about 90 per cent of all twist drills. For metals more difficult to
cut, HSS alloys of high cobalt series are used.

23
Gujarat Technological University Government Engineering College, Bharuch
240720 Overview of Different Department

• In two-piece construction drills, cutting portion is of high-speed steel (HSS),

and shank portion is made up of carbon steel with a tensile strength not less
than 70 kg-f/mm2.

Fig.2.6 Drill Bit Material with different surface finish

• About 10 per cent of the twist drills are made up of Tungsten carbide.
Usually, drills up to 12 mm are solid-carbide drills, are stiffer and withstand
the heat of the high speeds. Larger drills are more often made with brazed-
on carbide inserts at the point.
• The taper square shank twist drills for ratchet braces and for carpenter’s
braces which are usually manufactured from carbon steel, may be of two-
piece construction.
2.2.2.3 Lubrication for Drilling Work:
Because of the heat, which is produced during drilling, the drill can lose its hardness
and get blunt quickly. An abundant flow of some lubricant or coolant to the drill
point.
a) Minimizes heat generation
b) Increases the cutting ability of the drill
c) Improves the surface quality of the hole
d) Facilitates removal of chips
e) Keeps the drill and work cool.
• Example, soluble oil, sulphurised oil, turpentine and mineral oil

2.2.2.4 Work Holding Devices:

2.2.3 Angle Grinder:

2.2.3.1 Principle of Operation:

Fig.2.10 Principle of Operation

• To grind means to abrade, to wear away by friction or to sharpen. In

manufacturing it refers to the removal of metal by an abrasive wheel rotating
at high speeds and working on the external or internal surface of a metallic
or other part hard enough to be abraded, rather than indented, by the grinding
wheel.
• The action of the grinding wheel is similar to that of a milling cutter. The
grinding wheel is composed of many small abrasive particles bonded
together, each one acting as a miniature cutting point.
Table.2.5 Metal Fabrication Processes (step by step)
Sr. No. Process Description
1 Cutting Discs for correct dimensioning
2 Grinding Weld and burr removal
3 Stock Removal Flap discs for heavy Weld seam and excess
material removal and Fibre discs for excess
material removal from both flat and contoured
surfaces.
4 Blending & Refining Impart a uniform finish.
5 Deburring Removing burrs, radial cutting and breaking
sharp edges.
6 Surface Prep. & Cleaning Remove dirt, rust or corrosion and prepare
surface prior to coating or Welding.
7 Finishing Reduce surface roughness, apply a cosmetic
finish, prepare for polishing.
8 Polishing Final step to provide a high gloss finish.

2.2.3.2 Grinding Wheel Abrasives:

• An abrasive is a hard and tough substance. It has many sharp edges. Abrasive
cuts or wears away materials that are softer than itself, Abrasives are used as
cutting materials. Grinding wheels are made up of abrasive grains/particles.
Such abrasive grains possess the following properties:
a) Penetration hardness: Ability of the abrasive to scratch or cut a softer material.

27
Gujarat Technological University Government Engineering College, Bharuch
240720 Overview of Different Department

b) Fracture resistance: Ability of the abrasive to resist breaking or cracking under

load.
c) Wear resistance: Ability of the abrasive grain to maintain sharpness.
Abrasives are of the following types:
Table 2.6 Types of Abrasive
A. Natural B. Synthetic
i. Sandstone I. Sic
ii. Emery, 50-60% crystalline Al2O3 +Fe2O3 II. Al2O3
iii. Corundum, 75-90% crystalline Al2O3 + Fe2O3 III. B4C
iv. Diamonds IV. Cubic Boron Nitride
v. Garnet

• Natural abrasives are obtained from nature, whereas synthetic ones are
manufactured abrasives. Since manufactured abrasives are harder and have
greater impact toughness than any of the natural abrasives except diamond, they
are rapidly replacing natural abrasives.
2.2.3.3 Grit Size:
• Standardized sizing of grits or grains is accomplished by sorting or grading the
material as it passes through screens.
• Screen mesh sizes range from 4 to as small as 1000 grits or even finer and are
classified as follows:
➢ Coarse: 10, 12, 14, 16, 20, 24
➢ Medium: 30, 36, 46, 54, 60
➢ Fine: 70, 80, 50, 100, 120, 150, 180
➢ Very fine: 220, 240, 280, 320, 400, 500, 600 etc.
• Coarse grain wheels are used for rapid removal of metal on softer materials.
Coarse wheels are also used for grinding large workpieces.
• Fine grain wheels are used on small diameter work to produce small fillets or
for fine finishes. Fine wheels are also preferred for grinding hard materials,
since they have more cutting edges.

2.2.4 MIG Welding Machine:

• Both arc and molten metal weld pool are shielded from atmosphere by stream
of gas. Arc is produced between continuously fed wire and workpiece.
• Shielding gas may be either Argon or Argon-oxide mixture which are
chemically resistive.
• Filler wire is connected with positive polarity and workpiece with negative
polarity which is called Reverse-Polarity.
• Filler wire can be heated to increase metal deposition rate, termed as “Hot wire
MIG welding”.
