1.0 PURPOSE:

1.1 The purpose of this procedure is to provide minimum requirements for


functional testing/loop checking.

2.0 SCOPE:

2.1 This procedure applies to the functional checking of conventional


instrumentation that is normally carried out by checking the instruments in a
series of systems or loops.

5.0 PROCEDURE:

5.1 General:

5.1.1 Prior to commencement of loop checking it shall be ensured that:


All installation, inspection and pressure/leak testing of instrument work are
complete.
Utilities i.e. Electrical Power and Instrument Air etc are available.
Two teams of technicians are available, one in the field and one in the control
room.
Electronic equipment is allowed an adequate warming up period.
Approved test schedules are available.

5.2 PERSONNEL/RESPONSIBILITY:

5.2.1 All tradesmen engaged in instrumentation loop checking shall have a


minimum five (5) years experience and be fully conversant with "Loop
checking & calibration of instruments” Instrument Supervisors are
responsible for Loop checking. QC Personnel will perform witness
inspections when required.

5.3 SAFETY:

5.3.1 Dome Health, Safety and Environment manual shall be adhered to at all time.
Personnel shall ensure that the work area facilities are adequate with regard
to illumination, weather protection, scaffolding etc. prior to commencing work
activities.

5.4 FUNCTIONAL TESTING/LOOP CHECKING PROCEDURE:

5.4.1 Analogue loop

5.4.1.1 Check utility supplies for correct values. Inject signals of 0%, 50% and 100%
of full scale at the transmitter primary, using a hand pump or gas bottle as
appropriate. Observe and record the effects on other elements of the loop.

Disconnect temperature elements in the instrument head and use a test box
to inject signals of 0% and 100% of full scale. Observe and record the
effects on other elements of the loop.

If a controller is included in the loop, switch to manual and vary the controller
output. Observe the effect on the final element. Check that auto to manual
transfer is smooth and observes the final element reaction to input signal
changes. Record the results.

NOTE:
For controller checks reduce integral and derivative terms to minimum setting. Mid
range settings shall be restored after loop checking is complete.

Check alarm points in the loop

5.4.1.2 Analogue loop locally mounted

The procedure is as described above except that the transmitter mechanism


shall be actuated mechanically, either by injection of pressure or by manual
actuation of the signal transmission mechanism.

5.4.1.3 Digital functions with direct action (having no logic functions)

Actuate the switch mechanically, observe and record the results.

5.4.1.4 Binary logic functions:

NOTE:
Tests shall follow the logic diagram, using a state diagram to represent all the
necessary input and output conditions.

Test logic functions in two steps where practicable:

Firstly, disconnect the input elements for example by opening the knife
terminals in SDE cabinets and connect simulation switches and lights
mounted on a simulation panel. Test all inputs, outputs and logic functions.

Secondly, activate primary elements with knife terminals closed and check
the complete system through to final element(s).

5.4.1.5 Special items:

Items such as analyzers and speed controllers, etc. shall be tested in


accordance with the manufacturer recommendations.

5.4.2 INSPECTION AND TEST:

5.4.2.1 Attachment 1 provides comprehensive check sheets for instrumentation


loops.

5.5 EQUIPMENT CALIBRATION:

5.5.1 Equipment used for measurement and testing shall be calibrated prior to use
and included in applicable departmental calibration and maintenance
programs per procedure for Inspection, testing and measuring equipment.

2.C.1 ICS/DCS system site acceptance

Site acceptance of the system shall be in


accordance with the manufacturer's
recommendations and with the factory
acceptance test procedures and results
2.C.2 General appearance and cleanliness of
wires, cables and cabinets is acceptable
2.C.3 Mains voltage conforms to equipment
requirements
2.C.4 Turn off the AC supply unit main switch
to check battery back-up supply operation
NOTE: The system shall run without
interruption and the power supply alarm shall
operate. Check the battery capacity and
check for proper recharging. Switch back to
AC mains supply.
2.C.5 Load the system and check the complete
configuration of loops i.e. the operating/ alarm
groups, control parameters, selling factors and
face plate configuration
2.C.6 Test for proper operation of hardware such as
recorders, printers and video copiers, etc.
2.C.7 Check the functional operation of redundant
controllers

3 Control room loop check inside the
control room
3.1 For analogue loops, break the loop at SDE
knife terminals and apply a signal simulator
in accordance with the type of signal (i.e. 4-
20 MA, T/C, RTD, etc)
3.2 Vary the signal input between 0% and 100%
of scale and check all functions of the control
room equipment as defined in the design
documents
3.3 Check analogue signal outputs to field in the
appropriate SDE cabinet
NOTE: If the results are not as expected,
check all documents of the loop and retest
after taking corrective action
3.4 For binary loops, check operation of the
loops by simulating contact inputs and
observing logic outputs using simulation
3.5 After testing logic systems, check that all
jumpers have been removed and that all
temporary modifications have been corrected
4 Total loop check - i.e. from transmitter to
ICS/DCS and from ICS/DCS to final loop
element
4.1 With all knife terminals in the loop and at
SDE cabinets closed inject a signal at the
primary element as follows:

Transmitter: by using a hand pump, gas


cylinder or other means appropriate.

TC or RTD: Open the instrument head and


disconnect the wiring and connect the test
box to the wires.

PD meter: open the connection box and


disconnect the wiring. Connect a pulse
generator to the wires.

Turbine meter: as above

In all above actions, vary the input signals


from 0% to 100% of full scale

4.2 Check that the appropriate control room


output function responds e.g. indicator,
recorder, and alarm light.
4.3 Check that all field output functions operate,
e.g. to control valves, alarm lights etc.
4.4 After the signal injection procedure, check for
zero signal indication in the control room
4.5 Check digital and safeguarding systems as
follows: Apply an open or closed contact
signal at the switches as appropriate and
check the complete system to final elements,
including motor starters, MOVs on/off CVs
and air cooler, etc.
4.6 Check the stroking time of shutdown valves
5 Acceptance of the separate systems
5.1 After all loops have been tested and the
ICS/DCS system is functioning properly, a
system acceptance/final inspection shall be
carried out. The results shall be recorded.
6 CONVENTIONAL FIELD INSTRUMENT
LOOPS (i.e. Analogue pneumatic control
loop)
6.1 Apply the same procedures as for (5.4.1.1)
6.2 Check and adjust the air supply
6.3 Check local indicators, field or panel-
mounted
6.4 Pre-set the controller corrective actions
7 CCTV Systems (Coaxial cable test
procedure)
7.1 Terminate the cable at both ends with plugs
of 75 ohm
7.2 Connect a milliwatt meter to the output signal
generators
7.3 With a signal output of 10 MHZ, observe and
record the maximum reading of the milliwatt
meter scale-P1
7.4 Disconnect the milliwatt meter and connect
one end of the cable to the output of the
signal generator. Connect the milliwatt meter
to the other end of the cable and observe the
difference in power level - P2. Attenuation
should be about 2 db/100m of cable but
never more than 3dB

9.B Total loop check

1) Actuate the primary element and check the


complete program through the final
element(s).

NOTE:
The primary and final elements shall be
checked and tested separately prior to
checking of the loop.
9.C Functional Test

NOTES:
1) Functional test procedures shall be in
accordance with the manufacturer's
recommendations.

2) If the manufacturer takes part in a field


functional test, the manufacturer shall also
sign the test report.
10 SAFEGUARDING SYSTEMS
10.A General

If an instrument maintenance “inspection


team” is available at the location concerned,
then all inspection and test procedures for
safeguarding systems shall be submitted to
this team for approval and all tests shall be
witnessed by an inspector of that team.
10.B Internal loop check:

Apply the same procedure as given for (9A).

Total loop check:

Apply the same procedure as given for (9B)


10.C Functional test

1) Prior to the functional test, all loops and


instruments shall have been tested and if
necessary, re-calibrated.
2) The functional test shall be carried out
loop by loop including MOS and alarm
panels.

3) Activate all inputs by injecting signals, i.e.


pressure, mA, mV, etc. to the primary
element.
4) Check all final elements in accordance
with the logic diagrams.
5) Carry out all necessary-setting
adjustments during this functional check.

10.D Fire and gas detection systems

The general procedure for internal loop


checking of fire and gas detection systems
shall be carried out in four stages as follows:
1) A preliminary check shall be made to verify
the effectiveness of the liaison between
remote locations such as the fire-station,
the gate house and the CCB (control
center building).

The gate house(s) should be considered


as an extension of the CCB for the internal
and total loop checks.

The check shall include LED polarity and


the connections.

2) Gas detection:

The gas detection system (GDS) cabinets


shall be disconnected from the FCC (fire
control cabinet) by disconnecting the
system cable connections

The outputs can then be checked by


connecting a system cable tester on to the
output plug with the tester connected to a
terminal strip

Each output shall be simulated in order to


verify, from the terminal strip, whether the
output is operating as required.

3) Fire detection:

The fire detection cabinet shall be

checked in the presence of the supplier


representative. Fine-tuning shall, if
possible, be carried out at the same time.

4) Fire and gas detection-logic and alarm


system.
All FDS, GDS, and H2S alarm contacts
shall be passed by a jumper dome in the
relevant cabinet. All field outputs shall be
simulated by lamps in the FCCs, field
contacts by switches, and fire pumps by
pressure switches

Test the different systems by opening and


closing the jumpers or switches. The
system shall realize the functions
indicated in the logic diagram.

5) As soon as a field section of the system


has been proved it shall be connected to
the total system, tested from the field
element (total loop check) and left in
operation.

NOTES:

As a result, part of the system will be in


operation during the tests of (2) above in the
event of an alarm generated simultaneously
by the loop checking team and the field team,
the unexpected result will allow the
immediate identification of field initiation.
10.E The latest issue of all the following
documents shall be available before
functional testing is started:
Instrument logic diagrams (ILD).
Instrument data sheets (IDS).
Configuration input sheets.
Factory inspection and test report.
Alarm and trip settings.
Turner settings.
Process engineering flow.
Schemes (PEFS).
Instrument signal loop diagrams.

11 INSTRUMENT TESTING DURING TOTAL


LOOP CHECK-GUIDELINES
General

The following typical instructions provide


information to instrument personnel to
achieve a consistent and uniform testing
procedure that will be applied for general and
typical instrumentation during a total loop
check.

For special instruments, the manufacturer's


procedures shall be scrutinized in order to
determine testing methods.
11.1 Flow Instruments
11.1.A Flow transmitters

(differential-pressure type measurement)


The test medium for injection into the primary
side of the transmitter shall be suitable for the
process e.g. dry nitrogen or air.

1) Close the manifold isolating valves.


2) Close the manifold equalizing valve.
3) Open the vent/drain valve.
4) Connect suitable test equipment to the HP
side of the transmitter using the vent/drain
connection. DO NOT disturb the impulse
lines
5) With no pressure applied check for zero.
6) Inject two signals between 10% and 90%
e.g. 1) between 20% and 50% and 2)
between 50% and 90%.
7) Request readings from the control room
and other locations as required i.e. local
indicating/local panels and check
synchronization (in engineering units)

8) Vent to atmosphere and check for zero.


9) For ICS/DCS alarms adjust set points on
face-plate and observe action (final
settings by others).
10) For trip alarm points (trip amplifiers),
check setting trip point (Calculate trip

setting mbar prior to signal injection)


11) Disconnect test equipment.
12) Close vent/drain and equalizing valves.
13) Open isolating valves.
11.1.B High-low range transmitters

The test for parallel transmitters shall be


performed with all HP manifold valves open,
by injection into one of the vent/drain valves
with the LP vents disconnected.

The signals injected shall cover the range of


all transmitters avoiding the switch-over
points, signals between 40% and 60% of the
transmitter range shall therefore be
considered
11.1.C Variable-area flow meters (Rotameters):
These meters are usually tested by
mechanical means, i.e. the float position is
raised by means of a wooden or plastic rod
inserted through the bottom connection.
11.1.D Differential pressure dry reference leg

Follow the same procedure as for flow


measurement.
11.1.E Differential pressure wet reference leg

Follow the procedure for flow measurement


with injection on the LP side of the transmitter
11.1.F Level switches (Magnetrol)

Fill the chamber to check the switch


operation with a suitable medium. If it is
impracticable to use a suitable liquid to check
either a displacer level transmitter or a level
switch, the following test can be made:
1) dry calibration procedure
2) micro-switch activation

For specialized level measurement, the


manufacturer's recommended Procedure
shall be used, i.e. Radio-Active, capacitance,
etc.

11.2.A Pressure Transmitters


The test medium for injection on the primary
side of the transmitter shall be suitable for
the process, e.g. dry nitrogen or air.

For differential pressure transmitters:

1) Close the impulse line isolation valve.


2) Connect suitable test equipment to the
vent/drain connection.
3) With no pressure applied, check for zero.
4) Inject two signals between 10% and 90%.
e.g. 1) between 20% and 50% and
2) between 50% and 90%
5) Request readings from the control room
and other locations as required, i.e. local
indicating/local panel (in engineering
units).
6) For ICS/DCS alarms adjust set points on
face plates, and observe action (final
settings by others).
7) For trip alarm points (trip amplifiers),
check trip point setting.
8) Disconnect test equipment.
9) Close the vent/drain valve.

'Absolute pressure Instruments'


Care should be taken with respect to
barometric conditions when testing these
transmitters.

Test shall be carried out as above using a


vacuum pump.

Under vacuum conditions spot check impulse


line for leakage.
11.2.B Pressure switches

The test medium for injection shall be


suitable for the process (e.g. nitrogen or air).

After, by closing the process block valve the


procedure is as follows:

1) Vent to atmosphere via the vent/drain

4) Apply increasing pressure for high alarm
and observe action.
5) Apply decreasing pressure for low alarm
and observe action.
6) Release pressure and disconnect test
equipment.
7) Close the vent/drain valve.
11.3 Temperature instruments
11.3.A Thermocouples (T1 and T1A)

1) Disconnect 1st wire and check burn-out


feature (upscale/downscale).
2) Disconnect 2nd wire and make short
circuit. Reconnect and check ambient
temperature with a thermometer in field.
3) Request readings in the locations as
required, i.e. local indicating/panels.
4) If necessary, use a MV source and check
the corresponding reading and alarm point
in control room and other locations as
required, i.e. local indicating/local panel for
T1/T1A, check alarm/trip functions at
setting with a MV source.
5) Check reading after re-installation
(ambient), when possible.
11.3.B Resistance type

1) Open circuit to check burn-out feature, if


applicable.
2) Simulate with decade resistance box 2
points within range.
3) Request readings in the control room and
other locations as required, i.e. local
indicating/local panels.
4) Check wiring, only 3 wires used on 3-wire
system.
5) Check reading after re-installation
(ambient), when possible

11.4 Control Valves
11.4.A The valve itself with controller on manual,
vary the output as follows:

1) 0% - valve fully closed, check starting


point
2) 25% - valve 25% open.
3) 50% - valve 50% open linkage level.
4) 75% - valve 75% open.
5) 100% - valve fully open.
6) Air fail valve check action against PEFS.

NOTES:
1) Care should be taken with reverse acting
positioners and split range valves check
operations with PETS.
2) Selecting relays are defined by mA signal
and not by valve position.
3) Inverter can be either at the positioner or
ICS/DCS (Engineer decision).
11.4.B Lock-up devices

1) Set control valve fully open. Set control


valve fully closed.
2) Reduce air supply slowly to below the set
point of the setting of the lock-up device
(0.5 bar greater than valve supply
pressure).
3) Check no valve movement for a change in
signal.
4) Reset regulator
