The control unit -1- and the hydraulic unit -2- form a single unit.
Hydraulic pump -3- must not be separated from hydraulic unit.
Repair instructions for repair work on ABS
♦ Before commencing work on the ABS systems it is necessary
to interrogate the fault memory in order to check complaints
and conduct specific fault finding.
♦ Only separate connectors when the ignition is switched off.
♦ Before commencing work on the ABS systems, switch off the
ignition and disconnect the earth strap at the battery ⇒ Elec‐
trical System; Rep. gr. 27 .
♦ If the battery earth strap is disconnected and connected, carry
out additional operations ⇒ Electrical System; Rep. gr. 27 .
♦ Welding work using electric welding equipment may affect the
ABS system.
♦ Before commencing welding work using electrical welding
tool:
– Disconnect the cable from the negative terminal of the battery
and cover the negative terminal.
– Connect the earth connection of the electric welding tool di‐
rectly to the part to be welded. There must not be any electri‐
cally insulated parts between the earth connection and the
welding point.
– Electronic control units and electrical wiring must not touch the
earth connection or the welding electrode.
♦ During paint repairs, the electronic control unit can be tempo‐
rarily exposed to temperatures of maximum 95°C and long-
term (about 2 hours) of maximum 85°C.
♦ Do not drive the vehicle with Bolts disconnected from the con‐
trol unit.
♦ When carrying out work on the antilock brake system, ensure
scrupulous cleanliness, on no account use agents containing
mineral oils, such as oil, greases, etc.
♦ Thoroughly clean connection points and the surrounding area
before disconnecting, but do not use any aggressive cleaning
agents, such as brake cleaner, petroleum, thinner or similar.
♦ Place parts that have been removed on a clean surface and
cover them.
♦ Carefully cover or seal opened components if the repairs are
not carried out immediately (use plugs from repair kit 1H0 698
311 A).
♦ Use lint-free cloths.

Diagnostic connection
– Open the cover of the diagnosis connection.
– Insert the connector plug for the diagnostics lead into the di‐
agnostics connection.

housing of the control unit. This may result in the corrosion
of the contacts and thus to system failure.
♦ Carefully clean out the plug connector housing with com‐
pressed air if it gets dirty.

The removal and installation procedures are identical for the hy‐
draulic unit and the ABS control unit.
Removing:
Installation position:
The control unit is bolted to the hydraulic unit and is located on
the right of the engine compartment.
– Disconnect battery ⇒ Electrical System; Rep. gr. 27 .
– Remove engine cover ⇒ engine; Rep. gr. 10 .

– Remove engine cover
– Remove the cooling water tank cover ⇒ Body Work; Rep. gr.

– Disconnect plug -1...4- for diesel particle filter and lambda
probe.
– Remove the holder with the plug from the bulkhead plenum
chamber and lay to the side.
– Remove intake hose and air filter.
– Pull the engine control unit out of the bracket and lay to the
side.
– Remove engine control unit bracket.
– Remove the insulation from the bulkhead plenum chamber.
– Remove bulkhead ⇒ Body work; Rep. gr. 66 .

– Unlock the plug connection of the control unit -arrow- and pull
out towards the front.
– Insert brake pedal load , e.g. -V.A.G 1869/2-
– Press brake pedal and lock in place with brake pedal load ,
e.g. -V.A.G 1869/2- , at least 60 mm.
– Attach the bleeder hose of the bleeding bottle onto the vent
valve of the front left brake caliper and open bleeder valve.
– Shut the vent valve once the brake fluid flowed out.
– Place sufficient non-fluffing cloths under the control unit and
the hydraulic unit.
Make sure that no brake fluid gets onto the contacts of the plug
connections.
– Mark the brake lines of the hydraulic unit -A and B- to the
master brake cylinder.

– Unscrew the brake lines of the hydraulic unit and of the master
brake cylinder, unclip from the bracket and lay to the side.
– Seal brake lines and threaded holes immediately using sealing
plugs from repair kit -1H0 698 311 A- .
– Mark the remaining brake lines (to brake calipers) -1…4-, un‐
screw from the hydraulic unit and seal off.
– Pull hydraulic unit with control unit upwards and out of the
bracket.
– Slacken nuts and remove bracket (if it is necessary to remove
the bracket).

hydraulic unit and unscrew the hydraulic unit.
– Seal brake lines and threaded holes immediately using sealing
plugs from repair kit -1H0 698 311 A- .
– Mark remaining brake lines -1- to -4- and unscrew hydraulic
unit.
– Seal brake lines and threaded holes immediately using sealing
plugs from repair kit -1H0 698 311 A- .
– Pull hydraulic unit with control unit upwards and out of the
bracket.
– Slacken nuts and remove bracket (if it is necessary to remove
the bracket).
Installing:
Note
♦ The new hydraulic control units are filled with brake fluid and
have been bled.
♦ Only then remove plugs from the new hydraulic unit when the
relevant brake line is installed.
♦ If sealing plugs are removed too early from the hydraulic unit,
brake fluid can escape, and it can then no longer be guaran‐
teed that the unit can be sufficiently filled and bled.
♦ When installing, pay attention that the rubber holder does not
jump out of the retainers.

– Loosen the rubber socket -1- and pull the revolution sensor
cable -2- towards the interior.
– Remove the speed sensor cable between the socket

with the cable repair kit - VAS 1978 B- .

– Clip the rev. sensor cable to its fittings on the rear axle and the
bodywork -arrows-.
– Connect connector to the revolution sensor.
Remember to make sure the rev. sensor cable does not get twis‐
ted when installing.
– Remove the two-pin connector, if present, from the new rev‐
olution sensor cable with the wire stripping pliers.
– Strip 15 mm of insulation off end of wire and bend back bare
part of wire over half its length.
– Join the revolution sensor cable with a suitable pressure tool
from the cable repair kit - VAS 1978 B- .
The remaining steps for installation are carried out in reverse or‐
der.
– Install lower B-pillar panelling ⇒ Bodywork, interior fitting
work; Rep. gr. 70 ; Pillar panelling and side panelling; lower
B-pillar panelling: remove and install .

brake shoes, the brake pedal must be depressed several
times while vehicle is stopped, so that the brake shoes find
their correct service status position.
♦ To extract brake fluid from the reservoir, use the Brakes filling
and bleeding apparatus - VAS 5234- , which should be the only
thing to come into contact with the brake fluid. Brake fluid is
toxic and should never be sucked into the mouth through a
flexible tube!

– The distance -a- to the stop -2- – sum of the right and left brake
calliper – must not be more than 1.5 mm.
– Work the hand brake strongly 3 times and leave it loose again.
– Check that both wheels turn freely.
– If they do not turn freely, slightly loosen the adjusting bolt and
check the distance again -a-.
– Put the hand brake lever at the first contact point and leave
brake.
The handbrake should automatically return to the position it is in
without working it when it is below the first contact point.

This will press the retaining lugs -3- of the mounting off the ball
head of the push rod -2-.
– Pull the lever - T10159B- further and pull the brake pedal in
the direction of the driver seat.
The brake pedal is thereby detached from the ball coupling of the
push rod.
Switching on:
– Grease the brake pedal support surfaces with polycarbamide

– Remove the air vent in the left footwell: ⇒ Heater, air condi‐

– Remove crash strap from the brake pedal.
Work sequence for disconnecting:
– Depress the brake pedal and hold depressed.
– Apply the lever - T10159B- and pull it in the direction of the
driver's seat (keep pedal depressed).
This will press the retaining lugs -3- of the mounting off the ball
head of the push rod -2-.
– Pull the lever - T10159B- further and pull the brake pedal in
the direction of the driver seat.
The brake pedal is thereby detached from the ball coupling of the
push rod.
Switching on:
– Grease the brake pedal support surfaces with polycarbamide

– Then hold brake pedal in applied position employing moderate force and start engine. If the brake servo
is functioning properly, the brake pedal will be felt to go down as the servo takes effect.

– Release and pull connector -3- off brake light switch - F- -1-.
– Lever cable retainer -2- off pin.
– Pull vacuum hose out of brake servo.
– Separate the brake pedal from the servo brake ⇒ page 116 .
Removing:
– Remove engine cover ⇒ engine; Rep. gr. 10 .
– Remove the master brake cylinder ⇒ page 139 .
– Open holder -2- carefully at the locking lug -arrow-.
– Unclip coolant line -1-.

– Pull vacuum hose -2- off vacuum pump for brakes - V192-
-1- and place to one side.
Note
The hydraulic brake is only secured with two nuts for vehicles with
C-EPS steering.
Tightening torques:

The vacuum pump for brakes - V192 - is located to the right in the
engine compartment.
No provision is made for repairs to brake vacuum pump - V192
- . If a fault occurs, the vacuum pump for brakes - V192 - must be
renewed.
Note
The vacuum pump for the brake - V192 - (located in the engine
compartment on the controller side) must be initiated briefly dur‐
ing the starting procedure.
Note
The vacuum pump for brakes - V192 - is located to the right in the
engine compartment.
– Pull vacuum line -2- off vacuum pump for brake - V192 - -1-.
– Remove the vacuum pump for brakes - V192 - -1- from the
absorber rubber -arrows A-.
– Remove vacuum pump for brakes - V192 - -1- upwards in the
direction of -arrow B-.
– Put down the vacuum pump for brakes - V192 - -1- and the
bracket -2- in a safe location.
– Undo the screw connection -arrows- and the bracket -2- from
the vacuum pump for brakes - V192 - -1-.
Installing:
Installation is carried out in reverse order. The following should
be taken into account:
When installing, ensure that the rubber dampers are not pressed
out of the bracket.
Tightening torques:

Brake vacuum pump - V192- to bracket 8 Nm
– Push hose -A- of brake servo vacuum gauge - VAS 6721- onto
vacuum hose and press adapter -C- into brake servo.

– Before starting work, check all vacuum hoses for damage (e.g.
cracks or marten bite) and to check that they are correctly and
firmly attached
– Connect brake servo vacuum gauge - VAS 6721-

– Open cut-off valve -A-.
– Close cut-off valves -B+C-.
– Start warm engine (> 60°C), press accelerator briefly (engine
speed greater than 2000/min).
Normally (see notes), the vacuum that is generated should be
between 700 and 950 mbar (depending on engine size).

– Unscrew defective brake line at brake calliper or wheel brake
cylinder. Catch escaping brake fluid and dispose of fluid in the
correct manner.
– Remove mole grips and slide union screw -D- onto brake line.
– Insert the brake pipe -B- into the edging tool as far as possible
-A-.

The brake line must be in contact with the limit stop when the
socket head bolts are tightened, otherwise the flared connection
on the brake line will not be formed correctly.
C - Allen key
– Clamp brake line in flanging tool until brake line can no longer
be moved. Then fold up limit stop -A- and fully tighten socket
head bolts in diagonal sequence using Allen key.
