2.1 Safety precautions when using testers

and measuring instruments during a
road test
Please note the following if test and measuring equipment has to
be used during a test drive:
WARNING
There is a risk of accident if the driver's attention is distracted

or if the test and measuring equipment is not adequately se‐
cured during the test drive.
Injuries can also be caused if the passenger's airbag is trig‐
gered in a collision.
• The use of test equipment while driving causes distraction.
• There is an increased risk of injury if test and measuring
equipment is not secured.
• Move the passenger's seat back as far as possible.
• Only the vehicle diagnosis device must be used.
• The test and measuring equipment -1- must rest horizon‐
tally on the passenger's thighs as illustrated and must be
operated by the passenger.

4.1 General instructions

The wheels are operated by a test platform.
For the test, manual gear vehicles put the gears in neutral, and
automatic vehicles select N.
For the test, take note of the test platform manufacturer specifi‐
cations.

We recommend using a test platform with a roller speed control
and a maximum test speed of 5 km/h.
If these specifications are not respected there may be reactions
from the braking systems (EDS regulation).
In this case the engine must be stopped and the ignition turned
off for the test. If necessary, run the engine briefly in order to build
up enough pressure for brake operation.

ABS
The following configurations are possible on vehicles with ABS
from TRW:
♦ ABS
♦ ABS/ESC
The ABS brake system is divided diagonally. The vacuum servo
brake pneumatically increases the braking force.
Problems related to the ABS affect the braking system and the
amplifier. The conventional brake system remains functional even
without ABS. A change in braking behaviour is to be reckoned
with. After the ABS warning lamp comes on, the rear wheels may
lock prematurely during braking.

The control unit -1- and the hydraulic unit -2- form a single unit.
Hydraulic pump -3- must not be separated from hydraulic unit.
Repair instructions for repair work on ABS
♦ Before commencing work on the ABS systems it is necessary
to interrogate the fault memory in order to check complaints
and conduct specific fault finding.
♦ Only separate connectors when the ignition is switched off.
♦ Before commencing work on the ABS systems, switch off the
ignition and disconnect the earth strap at the battery ⇒ Elec‐
trical System; Rep. gr. 27 .
♦ If the battery earth strap is disconnected and connected, carry
out additional operations ⇒ Electrical System; Rep. gr. 27 .
♦ Welding work using electric welding equipment may affect the
ABS system.
♦ Before commencing welding work using electrical welding
tool:
– Disconnect the cable from the negative terminal of the battery
and cover the negative terminal.
– Connect the earth connection of the electric welding tool di‐
rectly to the part to be welded. There must not be any electri‐
cally insulated parts between the earth connection and the
welding point.
– Electronic control units and electrical wiring must not touch the
earth connection or the welding electrode.
♦ During paint repairs, the electronic control unit can be tempo‐
rarily exposed to temperatures of maximum 95°C and long-
term (about 2 hours) of maximum 85°C.
♦ Do not drive the vehicle with Bolts disconnected from the con‐
trol unit.
♦ When carrying out work on the antilock brake system, ensure
scrupulous cleanliness, on no account use agents containing
mineral oils, such as oil, greases, etc.
♦ Thoroughly clean connection points and the surrounding area
before disconnecting, but do not use any aggressive cleaning
agents, such as brake cleaner, petroleum, thinner or similar.
♦ Place parts that have been removed on a clean surface and
cover them.
♦ Carefully cover or seal opened components if the repairs are
not carried out immediately (use plugs from repair kit 1H0 698
311 A).
♦ Use lint-free cloths.
♦ Only take spares out of their Protected
packaging just before

♦ When the system is open, do not work with compressed air

and do not move the vehicle.
♦ Ensure that no brake fluid enters connectors.
♦ Observe the relevant information when handling brake fluid.
♦ After completing work which involved opening the brake sys‐
tem, bleed brake system with brake filling and bleeding de‐
vice , e.g. -VAS 5234- .

♦ During the final road test, ensure that at least one ABS-con‐
trolled braking operation takes place (pulsations must be felt

1.2 Distinguishing features of the ABS sys‐

tems
♦ ABS - wheel control system when braking. It prevents the
wheels from locking during a brake application initiated by the
driver.
♦ ESC - electronic stability control The system recognises criti‐
cal driving conditions and stabilises the vehicle by individual
wheel braking and by intervention in the engine control. This
occurs independently of the brake or accelerator pedal acti‐
vation.
♦ EDL - electronic differential lock is a starting-off aid. An elec‐
tronically controlled brake application on the spinning driven
wheel provides a torque reaction point for the differential. This
enables the wheel with better traction to make use of the en‐
gine power. This also applies when reversing.
♦ TCS - traction control system. Prevents the driving wheels
from slipping when accelerating by throttling the engine power
output. This is possible over the entire vehicle speed range.
The EDL and TCS functions act together to assist accelera‐
tion.
♦ MBA - mechanical brake assistance.
♦ HBA - hydraulic brake assistance.
♦ EDC - Engine Drag Torque Control. Prevents the driving
wheels from locking, if suddenly the accelerator pedal is re‐
leased or when braking with a gear engaged.
♦ EBD - electronic brake pressure distribution.
♦ ASC - automatic steering control. Recommends to the driver
a change in the steering position, which under certain condi‐
tions can increase the efficiency of the ESC.
♦ HHC - Hill Hold Control. Enables an easy driving off on uphills,
without the vehicle rolling back

♦ TPM (RKA) - System for tyre pressure inspection

♦ RKA (TPM) - Tyre inspection display
♦ BPS - hydraulic assistance of the brake servo unit. Ensures
the brake pressure increase in case of emergencies for ex‐
ample during numerous or steadily forceful brake applications.
♦ RBS - Brake disc dryer system. By means of briefly braking
(unnoticeable to the driver) it ensures that the brake discs of
the front wheels are dry and clean during rainy weather.
♦ TSA - Trailer Stability Assist. The vehicle tension stability sys‐
tem is a Software upgrade of the brake and stability control
ESC which avoids the dangerous swaying of the trailer.

Removing:

The control unit is bolted to the hydraulic unit and is located on
the right of the engine compartment.
– Disconnect battery ⇒ Electrical System; Rep. gr. 27 .
– Remove engine cover ⇒ engine; Rep. gr. 10 .
Vehicles with engines TDI CR DPF (diesel particle filter)
– Remove engine cover
– Remove the cooling water tank cover ⇒ Body Work; Rep. gr.
66 .
– Disconnect plug -1...4- for diesel particle filter and lambda
probe.
– Remove the holder with the plug from the bulkhead plenum
chamber and lay to the side.
– Remove intake hose and air filter.
– Pull the engine control unit out of the bracket and lay to the
side.
– Remove engine control unit bracket.
– Remove the insulation from the bulkhead plenum chamber.
– Remove bulkhead ⇒ Body work; Rep. gr. 66 .
Continuation for all vehicles
– Press down the red fuse -arrow-.

– Unlock the plug connection of the control unit -arrow- and pull
out towards the front.
– Insert brake pedal load , e.g. -V.A.G 1869/2-
– Press brake pedal and lock in place with brake pedal load ,
e.g. -V.A.G 1869/2- , at least 60 mm.
– Attach the bleeder hose of the bleeding bottle onto the vent
valve of the front left brake caliper and open bleeder valve.
– Shut the vent valve once the brake fluid flowed out.
– Place sufficient non-fluffing cloths under the control unit and
the hydraulic unit.
Make sure that no brake fluid gets onto the contacts of the plug
connections.
– Mark the brake lines of the hydraulic unit -A and B- to the
master brake cylinder.

– Unscrew the brake lines of the hydraulic unit and of the master
brake cylinder, unclip from the bracket and lay to the side.
– Seal brake lines and threaded holes immediately using sealing
plugs from repair kit -1H0 698 311 A- .
– Mark the remaining brake lines (to brake calipers) -1…4-, un‐
screw from the hydraulic unit and seal off.
– Pull hydraulic unit with control unit upwards and out of the
bracket.
– Slacken nuts and remove bracket (if it is necessary to remove
the bracket).
Installing:

♦ Only then remove plugs from the new hydraulic unit when the
relevant brake line is installed.

♦ If sealing plugs are removed too early from the hydraulic unit,
brake fluid can escape, and it can then no longer be guaran‐
teed that the unit can be sufficiently filled and bled.
♦ When installing, pay attention that the rubber bearing is cor‐
rectly fitted in the bracket.
– The remaining steps for installation are carried out in reverse

order.
– Make sure that the multi-pin plug connection latches correctly
with the ABS control unit - J104- .
Remove brake pedal load , e.g. -V.A.G 1869/2- .
– Bleeding air from the brake system ⇒ page 180 .
– Connect the battery and carry out any additional measures
after reconnecting the battery ⇒ Electrical System; Rep. gr.
27 .
– Code the control unit - J104- ⇒ Vehicle diagnostic tester.
While doing so, a basic setting of the steering angle sender -
G85- , the lateral acceleration sender - G200- , the brake pressure
sender 1 - G201- and the longitudinal acceleration sender - G251-
must be performed ⇒ Vehicle diagnostic tester.
Tightening torques:

Disconnecting and connecting battery .

– Mark, release and unplug the electrical connectors -1- of the

charge pressure control solenoid valve - N75- and of the
charge pressure controller - N239- -2-.
– Release and detach the bracket -3-, and lay it to the side to‐
gether with the charge pressure control solenoid valve - N75-
and the changeover valve for the intake manifold flap - N239-
-2-.
– Unclip bracket with automatic glow period control unit - J179-
-4- from electronics box, and lay to one side.
– Place sufficient lint-free cloths in area of engine and gearbox.
– Draw off as much brake fluid as possible from brake fluid res‐
ervoir using brake filling and bleeding equipment - VAS 5234- .
– Mark and unscrew brake lines from hydraulic unit -A and B- to
brake master cylinder.
– Fit dust caps of bleeder valves onto brake lines.
– Immediately seal holes in hydraulic unit with sealing plugs -

1H0 698 311 A- .
– Mark remaining brake lines (to brake calipers) -1 to 4-, and
unscrew them from hydraulic unit.
– Fit dust caps onto brake lines, and seal holes with sealing
plugs - 1H0 698 311 A- .
– Push locking slide -1- upwards (direction of -arrow-).

– Then, push retaining clip -2- upwards (direction of -arrow-) in
order to unlock connector -3-.
– Pull connector towards front off control unit.
Make sure that brake fluid does not fall onto the connectors.

– Unscrew 3 nuts of rubber damper mounting -arrows- as far as

shoulders of studs.
– Pull ABS hydraulic unit - N55- -1- together with ABS control
unit - J104- upwards out of the bracket in -direction of arrow-.
Installing:
Note
♦ Do not remove sealing plugs from new ABS hydraulic unit -

N55- until respective brake line is about to be installed.
♦ If sealing plugs are removed too early from the ABS hydraulic
unit - N55- , brake fluid can escape, and it can then no longer
be guaranteed that the unit can be sufficiently filled and bled.
♦ When installing, ensure that rubber dampers are seated cor‐
rectly in bracket.

Removing:
– Raise the vehicle.

– Remove the ABS rev. sensor upwards.
Installing:
– Before fitting the revolution sensor the inside surface of the
opening must be cleaned and the sensor must be lubricated

– Insert revolution sensor in opening in the steering knuckle and
tighten bolt to 8 Nm.
– Connect connector for revolution sensor.

essary to readjust the hand brake They should only be readjusted
when the hand brake cables, the brake calipers or the brake pads

– Strongly operate the brake pedal three times.
– Pull handbrake lever on 4 notches.

check the distance again -a-.
– Put the hand brake lever at the first contact point and leave
brake.
The handbrake should automatically return to the position it is in
without working it when it is below the first contact point.

Removing:
– Fit the wrench open / closed - T10165- on the brake caliper
housing piston.
♦ If the piston will not move easily, a 13 mm open-end spanner
can be applied at the flats provided -arrow A-.
– Extract the piston from the brake caliper housing by turning
the handle on the tool counter-clockwise.

– Extract the join ring with the lever - 3409- .
Note
Be careful not to damage the surface of the cylinder while dis‐

mantling.
Installing:
– Only clean piston and seal with alcohol and dry afterwards.
– Before fitting the piston and seal ring, apply a thin coating of
assembly paste ⇒ Parts catalogue .
– Introduce the join ring into the brake caliper housing.
– Place protective cap with outer sealing lip on piston.
– Insert the inside sealing lip into the groove of the cylinder using
the lever - 3409- .
Note
During this operation, the piston has to be supported in front of

the brake caliper housing.
– Fit the wrench open / closed - T10165- on the brake caliper

housing piston.
– Use the lever - T10165/1- to screw in the piston.

– Tighten the piston by rotating the handle clockwise.
Note
♦ If it is difficult to turn the piston, rotate the handle 1/4 turn

counter-clockwise.
♦ If the position of the piston is changed by using the piston re‐
traction device or operating the brake pedal, the automatic
readjustment of the caliper will be destroyed.
– Fitting the brake pads.

Bleed brake calliper in advance:

– Open the bleeding valve -arrow A- and fill the bleeding bottle
with brake fluid until it comes out of the threaded hole (closing
of the brake hose) free from air bubbles -arrow B-.
– Close the bleed screw.

4.4.1 Notes on checking vacuum system

The following instructions are intended to help you find the causes
of problems effectively and objectively in the event of complaints
about the brake servo or in the event of a so-called "hard brake
pedal".
This check relates to the following components:
♦ Brake servo unit
♦ Seal between brake master cylinder

♦ Vacuum hoses with connectors

♦ Vacuum pump (when installed)
Measuring results will be influenced by the geographical location.
The higher the location is above sea level, the lower the air pres‐
sure will be.
Take note of the following test requirements:
♦ Visual inspection of all vacuum hoses for damage (e.g. cracks
or marten bite) and to check that they are correctly and firmly
attached
♦ Ensure cleanliness when working on vacuum system.
♦ Before starting work, clean engine compartment if necessary.
4.4.2 Connecting vacuum gauge for brake

servo - VAS 6721-

First press the brake pedal several times in order to facilitate re‐
moval of the vacuum hose.

– Start warm engine (> 60°C), press accelerator briefly (engine
speed greater than 2,000/min).
– Read-off the measuring value displayed.
Normally (see notes), the vacuum that is generated should be
between 600 and 950 mbar (depending on engine size).
If the measured value is not reached even through the precondi‐
tions (see notes) have been met, the vacuum system must first
be checked for tightness.
– For comparison purposes, generate the vacuum with the man‐
ual vacuum pump - VAS 6213- ⇒ page 171 .

4.4.4 Checking for leaks
Note

– Read and make a note of measured value shown.
A vacuum decrease of 400 mbar in 12 hours is permissible.
If the vacuum decrease is greater, then check for leaks in the
vicinity of ...

2- non-return valve, vacuum hoses with connectors or vacuum
pump/intake manifold
.
If there are large leaks, the vacuum decreases steeply within a
few seconds.
Vacuum check in vicinity of brake servo:
– After generation of vacuum, close cut-off valve -A- in order to

check brake servo vacuum system.
Vacuum check in vicinity of non-return valve, vacuum hoses with
connectors and vacuum pump/intake manifold:
– Once vacuum has been generated, close the shut-off valve

-C- in order to check the vacuum system of the brake servo
vacuum gauge - VAS 6721- up to the intake manifold or the
vacuum pump.

5.2 Repairing brake lines

With the aid of the flaring tool for brake lines - VAS 6056- it is
possible to make connections on the ends of the brake lines with‐
out damaging the coating. Thus, in certain cases, sections of pipe
may be replaced more economically.
Caution
Risk of damage to brake lines.

♦ The flaring tool set V.A.G 1356 must not be used for the
black brake lines because of the coating and the diameter
of these brake lines.
♦ Do not bend brake lines more than 90°; this would cause
kinks or other deformations which would excessively re‐

– Cut through brake line at a suitable point (straight, easily ac‐

cessible section of pipe) using pipe cutter -2-.
– Remove the section to be replaced.
– Lubricate the brake pipe surface.
– Fasten brake line between clamping jaws -4- so that it extends

approx. 50 mm beyond the jaws.
– Clamp stripper tool for pipe coating -3- in electric drill and apply
stripper tool to brake line.
– With electric drill running at slow speed, exert light pressure
and strip off coating from brake line.
The section that must be peeled is defined by the stop on the tool.
– Remove the tool from the brake pipes along with any remains.
– Remove mole grips and slide union screw -D- onto brake line.
– Insert the brake pipe -B- into the edging tool as far as possible
-A-.

The brake line must be in contact with the limit stop when the
socket head bolts are tightened, otherwise the flared connection
on the brake line will not be formed correctly.
C - Allen key

– Clamp brake line in flanging tool until brake line can no longer
be moved. Then fold up limit stop -A- and fully tighten socket
head bolts in diagonal sequence using Allen key.
– Rotate the spindle completely on the edging tool.

– Rotate the spindle in the opposite direction.

6.1 General notes on brake fluid
Note
♦ Always use fresh brake fluid.

♦ In case of brake fluid spillage, rinse with a copious amount of
water.

The brake fluid must not enter into contact at any time with
liquids containing mineral oil (oil, petrol, cleaning products).
Mineral oils damage covers and sleeves of brake system.
Brake fluid is toxic and should never be sucked by mouth using
a flexible tube. Also, due to its corrosive nature, it should never
enter into contact with paintwork.

Observe all standards for disposal of waste.
The brake fluid is hygroscopic, that is, it has a tendency to absorb

humidity and water from the air.
The boiling point decreases as the water content increases, which
means a considerable rise in brake fluid temperature can lead to
formation of vapour bubbles and brake failure.
The colour of the brake fluid becomes darker over the course of
time. At the same time, a dark-coloured liquid must not mean that
the quality is bad. The change in colour is caused by chemical
reactions and may occur within a short period (several weeks),
particularly in vehicles equipped with ABS.
WARNING
The rubber parts of the braking system (sleeves, seals) are not
compatible with mineral oil, petrol or cleaning products.

Even minute quantities coming into contact with a seal or sleeve

will affect the component and could impair brake operation. The
consequences of a contaminated brake system only become ap‐
parent months later, and then give rise to greater expenses,
particularly in vehicles equipped with ABS.

Summary of the above mentioned points:
♦ Always keep brake fluid containers properly sealed. This is the
only way to ensure that oil, dirt, cleaning products and humidity
do not enter.
♦ Brake fluid containers should be kept completely separate
from oils (including hydraulic fluid) and cleaning agents to pre‐
vent any mixture of fluids or even filling of the brake system
with an incorrect fluid.
6.2 Pre-bleeding hydraulic system

Carry out pre-bleeding:

♦ if a chamber in the brake fluid reservoir in vehicles with EDL,
EDL/TCS or EDL/TCS/ESP is completely empty. This can
happen if a leak should occur in the brake system.
– Connect brake filling and bleeding equipment - VAS 5234- .
Bleeding sequence:
1 - Bleed front left and front right brake callipers simultaneously.
2 - Bleed rear left and rear right brake callipers simultaneously.

– Leave bleeder valves open with brake fluid hoses connected
until brake fluid free from air bubbles flows out.
Hydraulic unit must then be bled again by means of the function
“Basic setting” with the ⇒ Vehicle diagnostic tester.
Initiate basic setting (to bleed brake system):
Connect ⇒ Vehicle diagnostic tester and select function.
– Then bleed brake system as normal.

– Remove protective cap from bleeder screw on brake calliper
and fit hose from bleeder bottle onto bleeder screw.
Note
On vehicles with EDL, EDL/ASR or EDL/ASR/ESP, the pre-bleed‐

ing procedure must first be performed if one chamber of the brake
fluid reservoir has run completely dry ⇒ page 181 .
Carry out the following work:

– Open bleeder valves in the specified sequence and bleed
brake callipers.
Caution
Keep exactly to the specified work sequence when bleeding

the brake system.
Bleeding sequence:
1. Front left brake caliper

– Press brake pedal 5 times to assist bleeding process.
– Tighten bleeder screw, detach bleeder hose and fit protective
cap on bleeder screw.
– Repeat bleeding procedure in stated sequence at other brake
callipers.
– Fill brake fluid reservoir up to max. marking (depending on
degree of pad wear) and screw on filler cap.
– Start engine and check brake pedal travel and brake pedal

After bleeding the air from the system, test drive the vehicle. Dur‐
ing this test run, at least one cycle of the ABS regulation must
occur on each of the wheels.
Caution
6.4 Subsequent bleeding of hydraulic sys‐

tem
Carry out subsequent bleeding when:
♦ brake pedal travel is too long or so-called »soft brake pedal«
Subsequent bleeding requires the assistance of a second me‐
chanic.
– Depress brake pedal forcefully and hold.
– Open bleeder valve on brake calliper.
– Press brake pedal down onto limit stop.
– Close bleeder valve with pedal held down.
– Release brake pedal slowly.
– Open bleeder valves in the specified sequence and bleed
brake callipers.
Caution
Keep exactly to the specified work sequence when bleeding

the brake system.
Bleeding sequence:
1. Front left brake caliper

Use suitable bleeder hose. It must sit tightly on bleeder valve so
that no air can enter brake system.
This bleed sequence must be carried out 5 times per brake cal‐

After bleeding the air from the system, test drive the vehicle.
When doing this an ABS regulation must be performed at least
once!

6.5 Testing for leaks

• Brake system (hydraulic unit, brake hoses, brake pipes and
brake callipers) operating properly and free of leaks.
Check:
– Remove bleeder valve at one of front brake callipers.
– Connect the brake tester - VAG 1310A- and purge of air.
– Apply pressure to brake pedal until the gauge indicates a
pressure of 50 bar. The pressure must not drop by more than
4 bar within the test period of 45 seconds. Renew brake master
cylinder if drop in pressure exceeds the specification.
6.5.1 Checking wheel brake cylinder for leaks

– If brake fluid is found in the dust boot, renew wheel brake cyl‐
