1.1 Allocation of PR number - brakes

The type of brake system installed in the vehicle is indicated
amongst other things by the corresponding PR number on the
vehicle data sticker.
The vehicle data sticker can be found in the spare wheel well and
in the service booklet.

♦ The following table explains the PR numbers. These are im‐
portant for the brake caliper/brake disc and brake pads.
– To find information about the rear brake, please search in EL‐
SA/Vehicle-specific notes.
In this example, the rear brake “1KD” is installed in the vehicle.

Risk of injuries due to unsecured test and measuring equipment
DANGER!
If a front passenger airbag is triggered during an accident, in‐

sufficiently secured test and measuring equipment can be‐
come dangerous projectiles.
• Secure test and measuring equipment with seat belts on
the rear seat.

4.1 General instructions

♦ The drive is provided by the test rig.
♦ During the test the gearbox must be in neutral on manual
gearboxes or in position N on automatic gearboxes.
♦ Follow the instructions provided by the manufacturer of the
brake test equipment when performing the test.
Note
Electronic brake control systems are inoperative when the ignition

is switched off.
4.2 Checking vehicles with front-wheel drive

♦ The brake test must be performed on a single-axle roller dy‐
namometer.
♦ The test speed must not exceed 6 km/h. Otherwise the EDL
control can activate the brakes if the rollers start at different
points in time.
♦ The SEAT approved test stands meet these criteria.

4.3.1 Testing on a speed-controlled, counter-

rotating brake dynamometer for four-
wheel drive vehicles
Note
The brake test must be performed on a controlled contra-rotating

single-axle roller dynamometer for four-wheel drive vehicles.
Contra-rotating means that the dynamometer rollers are driven

forwards on one side and backwards on the opposite side.
The rollers drive the wheels of one axle in opposite directions to
avoid transmitting torque to the other axle.
“Speed-controlled” means: The speed of the test rollers is con‐
trolled so that there is no difference in wheel speeds during the

between the stationary wheels (which are off the set of rollers)
and the rotating wheels on the rollers.

With brake tests, the measurement is always carried out on the

wheel rotating in the driving direction. This is why two brake tests
have to be carried out per axle.
Test speed must not exceed 6 km/h.
The SEAT approved test stands meet these criteria.
4.3.2 Testing without special equipment for

four-wheel drive vehicles
Note
If no test rig is available for four-wheel drive vehicles, the brake

test can also be carried out on a standard single-axle roller dy‐
namometer as follows:
– Drive vehicle forwards onto rollers.

– Switch off engine and wait for 2 seconds.
– Run braking test for front wheels.
– Start engine and wait for approx. 5 seconds until sufficient
vacuum has built up.
– Move vehicle forwards until the rear wheels are on the rollers.
– Switch off engine and wait for 2 seconds.

ABS
The ABS brake system is divided diagonally. The brake servo
assistance is provided pneumatically by the vacuum brake servo
unit.
Vehicles with ABS are not fitted with a mechanical brake pressure
regulator. A specially matched software in the control unit controls
the rear axle brake pressure regulation.
Faults in the ABS do not influence the brake system and servo
assistance. Without ABS, the conventional brake system contin‐
ues to function. A change in braking behaviour is to be reckoned
with. After the ABS warning lamp comes on, the rear wheels may
lock prematurely during braking.

Arrangement of the ABS in right-hand drive vehicles:

WARNING
Basically, the anti-lock braking system does not require main‐

tenance.
Inspections, fitting and repairs must only be carried out by per‐
sonnel specialized in these systems.
Failure to observe the information described in this Workshop
Manual may result in damage to the system and could make
the vehicle unsafe.
♦ Before making repairs to the anti-lock braking system, locate
the problem using the self-diagnosis⇒ Vehicle diagnostic test‐

er.
♦ When installing a new hydraulic control unit, always check its
coding ⇒ Vehicle diagnostic tester.
♦ With ignition switched off, disconnect battery earth strap.
♦ Observe the relevant safety precautions and information when
handling brake fluid.
♦ Always bleed the brake system (using brake filling and bleed‐
ing equipment - VAS 5234- ) after all work which involves
opening the hydraulic system. In addition, a high and low-
pressure test should be carried out on the brake system.
♦ During the final road test, ensure that at least one ABS-con‐
trolled braking operation is performed (pulsations must be felt
at the brake pedal) ⇒ Vehicle diagnostic tester.
♦ Work on the ABS system demands the highest levels of clean‐
liness; under no circumstances should auxiliary materials that
contain mineral oils such as oil, grease etc. be used
♦ Thoroughly clean all connections and the adjacent areas be‐
fore loosening; do not use harsh cleaning agents such as
brake cleaner, fuel, thinners or similar.
♦ Place the parts that have been removed on a flat surface and
cover them.
♦ If repairs cannot be completed immediately, carefully cover or
seal open components (Use sealing plugs from repair kit -
1H0 698 311 A- ).
♦ Do not use cloths with loose threads
♦ Only unpack replacement parts immediately prior to fitting.
♦ Only use spares that come in their original packaging
♦ When the system is open, do not work with compressed air
and do not move the vehicle.
♦ Make sure that brake fluid does not enter the connectors.
WARNING
Do not bend the brake lines in the area of the hydraulic unit!
Any damaged brake lines must be renewed.

– Undo the clamp on the underside of the cover -arrow A- and

remove to the side -arrow B-.
Note
The cover is not fitted on all models.
– Press down retainer catch -arrow A-.

– Release electrical connector -arrow B-.
– Unplug electrical connector -1-.
– Fit the block for the brake pedal - V.A.G 1869/2- .

– Depress brake pedal at least 60 mm using brake pedal de‐
pressor - V.A.G 1869/2- .
– Connect bleed bottle bleed hose -1- to bleed valve of front left
brake caliper.
– Open bleed valve.

– Connect bleed hose of bleed bottle to bleed valve of rear left

wheel brake cylinder.
– Close the front and rear left bleeding screws.
– Place a sufficiently large lint-free cloth under the control unit
and the hydraulic unit.
Caution
Make sure that brake fluid does not fall onto the connectors.
– Mark the brake lines on the hydraulic unit for ABS - N55- to
the brake callipers and to the master cylinder.
– Unscrew retaining screws for the brake lines in the sequence

-6...1-; slide brake lines slight to one side.
– Seal brake lines and threaded holes immediately using sealing
plugs from repair kit - 1H0 698 311 A- .
– Pull ABS hydraulic unit - N55- -1- together with ABS control
unit - J104- and bracket upwards in -direction of arrow- off
welded studs.
Note
Do not remove the block for the brake pedal - V.A.G 1869/2- .
Vehicles with petrol engine:

– Remove ABS hydraulic unit - N55- with the ABS control unit -
J104- upwards.
Diesel engine vehicles:
– Carefully set down ABS hydraulic unit - N55- together with the
ABS control unit - J104- in engine compartment.
Caution
Place ABS hydraulic unit - N55- with ABS control unit - J104-
so that it cannot fall.

– Take out ABS hydraulic unit - N55- with the ABS control unit -
J104- through the exhaust pipe tunnel opening.
Replacing the control unit:

– Unscrew bolts -arrows- and remove bracket -1-.
Caution
The pump motor must not be unbolted from the hydraulic unit.
Note
♦ Only the ABS control unit may be renewed separately - J104- .

♦ It is permissible to fit a new ABS control unit - J104- to the
existing hydraulic unit.
♦ It is not permissible to fit the existing ABS control unit - J104-
to a new hydraulic unit.
♦ If the ABS hydraulic unit - N55- is defective, it must always be
renewed together with the ABS control unit - J104- .
Installation:
Carry out installation in the reverse sequence, noting the follow‐
ing:
– Screw the bracket -1- onto the hydraulic unit. Note tightening
torque.
– Press ABS hydraulic unit - N55- with ABS control unit - J104-
and bracket onto studs.
Note
The ABS hydraulic unit - N55- with the ABS control unit - J104-
must be seated on all the studs.
Note
♦ Remove sealing plugs from new hydraulic unit only when the
corresponding brake line is to be fitted.
♦ If sealing plugs are removed too early from the hydraulic unit,
brake fluid can escape, and it can then no longer be guaran‐
teed that the unit can be sufficiently filled and bled.
♦ When installing the hydraulic unit, ensure that the rubber

dampers are not pressed out of bracket. The rubber dampers

must rest on the longitudinal member cover plate.
– Insert all brake lines in ABS hydraulic unit - N55- and fit threa‐
ded unions.
– Tighten all brake line connections on ABS hydraulic unit - N55-
to specified torque.

– Mark, disconnect and seal remaining brake lines -1- to -4-.
– Seal threaded holes of ABS hydraulic unit - N55- -1- using
sealing plugs - 1H0 698 311 A- -2-.

– Pull off ABS hydraulic unit - N55- -1- together with bracket
-2- in -direction of arrow-.
– The rubber dampers -arrows- will be pulled off the studs of the
bracket -3-.

♦ Do not remove the anti-humidity plugs until fitting the corre‐

sponding brake lines.
♦ If the plugs are removed from the control unit beforehand,
brake fluid may leak out, and therefore the fluid level and
bleeding will be incorrect.
♦ Do not bend the brake lines in the area of the ABS hydraulic
unit - N55-
♦ When installing the bracket, ensure that the rubber dampers
are not pressed out of the console. After installation, check
that the ABS hydraulic unit - N55- is firmly seated, or malfunc‐
tion can occur.
Tightening sequence of brake lines:

– Start brake line union screws in sequence -1- through -6-.
– Tighten break line union screws in sequence -1- through -6-.
– Remove the block for the brake pedal - VAG 1869/2- .
– Code ABS control unit -J104- using ⇒ Vehicle diagnostic test‐
er.
To do this, carry out basic setting of the steering angle sender -
G85- , the lateral acceleration sender - G200- , the longitudinal
acceleration sender - G251- and the brake pressure sender -
G201- .

• If a control unit is defective, separate the control unit from the

hydraulic unit and renew only the control unit.
• If the hydraulic unit is defective, the hydraulic unit must be re‐
newed together with the control unit.

♦ The ESP unit must be removed in order to separate the control
unit from the hydraulic unit.

The electrical components of the printed circuit can be dam‐

aged by static loading.
Before working on electric components, touch an earthed ob‐
ject, ESD workplace - VAS 6613- .
Do not directly touch connector contacts or electronic compo‐
nents.
– Set down hydraulic unit with control unit on ESD work station
- VAS 6613- .
– Unscrew the 3 Torx bolts -arrows- of the control unit and dis‐
card immediately.
– Place the hydraulic unit with the control unit facing upwards
on the ESD workplace - VAS 6613- .

– Remove the control unit from the hydraulic unit without tilting
it.
– Cover the control unit solenoids with a lint-free cloth.
– Check cleanliness of hydraulic unit sealing surface; clean with

– Tighten the hydraulic unit and the control unit alternately in 2

stages with the appropriate torque using the new Torx bolts
-arrows-.
– Tighten hydraulic unit and control unit alternately in 2 stages
to specified torque using new Torx bolts provided.
After screwing on, check:
♦ That all bolts make contact,
♦ That control unit and hydraulic unit make contact all-round.
– Install the hydraulic unit for ABS - N55- together with the con‐
trol unit for ABS - J104- ⇒ page 17 .
– With the ignition switched off, connect the vehicle diagnostic

unit - Arrow-.

and brake pads from inside to outside.
– Insert retaining spring -14- underneath retaining pin -16-.

Both brake pad retaining pins must be pressed through the

It is essential that the pistons are reset by means of ⇒ Vehicle

diagnostic tester! The thrust nut in the piston is fitted on a floating
bearing, so that the piston can only be compressed but not pulled
back. Only the spindle with the thrust nut will be moved back.
• The piston must be reset beforehand with ⇒ Vehicle diagnostic

tester.

– Turn spindle back slightly using an E11 Torx socket, until

– Carefully fit parking brake motor, while ensuring that seal is
correctly seated.
– Turn parking brake motor until bolt hole and thread align.
Note
Make sure that parking brake motor is flush with brake caliper.
Never pull parking brake motor onto brake caliper using securing
bolts.
– Start new hexagon socket head bolts by hand and tighten

them.
– Screw brake hose onto brake caliper.

– Depress the brake pedal and hold depressed.

– Fit the removal tool - T10159 A- or -T10159 B- and pull towards
driver's seat (whilst the pedal remains depressed).
This will press the retaining lugs -3- of the mounting off the ball
head of the push rod -2-.
– Pull the release tool further and pull the brake pedal in the
direction of the driver seat.
The brake pedal is thereby detached from the ball coupling of the
push rod.
Switching on:
– Hold ball head of plunger rod in front of mounting and push

brake pedal in direction of brake servo, so that the ball head
clicks into place.
Remaining installation steps are carried out in reverse sequence;
note the following:
– Install driver's side knee airbag and cover (depends on ver‐
knee airbag with trigger .
4.3 Removing and installing brake pedal
Note
♦ It is not possible to remove the brake pedal individually.

♦ Remove the pedal cluster/ mounting bracket assembly first.

– Turn threaded fastener on pivot pin anti-clockwise in direction

– Take brake pedal out of mounting bracket.

Renew pivot pin and threaded fastener.

Test sequence
– Carefully pull non-return valve with vacuum line -1- out of
brake booster.
– Blow small amount of air through non-return valve -1- in one
direction first, then in other direction.

4.5.1 Notes on checking vacuum system

The following instructions are intended to help you trace the cau‐
ses of faults quickly and effectively in the event of problems
involving the brake servo or in the event of a »hard brake pedal«.
This check relates to the following components:
♦ Brake servo unit
♦ Seal between brake master cylinder and brake servo
♦ Retaining valve
♦ Vacuum hoses with connectors
♦ Vacuum pump (if included)
When evaluating the measured results, bear in mind that they will
be influenced by your geographical location. The higher your lo‐
cation is above sea level, the lower the air pressure will be.
Before checking the vacuum system, it is important to observe the
following test requirements:
♦ Visual inspection of all vacuum hoses for damage (e.g. cracks
or marten bite) and to check that they are correctly and firmly
attached
♦ Ensure cleanliness when working on the vacuum system
♦ Before starting work, clean the engine compartment if neces‐
sary

vacuum creation.
♦ Engine idling affects vacuum creation negatively.
– Before starting work, check all vacuum hoses for damage (e.g.
cracks or marten bite) and to check that they are correctly and
firmly attached
– Connect the Brake servo tester - VAS 6721- ⇒ page 177 .

– Start warm engine (>60 °C), press accelerator briefly once
(engine speed more than 2,000 rpm).
– Read-off the measuring value displayed.

lie between 600 and 950 mbar (dependent upon engine type).
If the measured value is not reached even through the precondi‐
tions (see notes) have been met, the vacuum system must first
be checked for leaks.

to check the vacuum system from the brake servo.
Checking the vacuum in the area of the non-return valve, vacuum

hoses with plug-in connectors and vacuum pump/intake pipe:
– After creating the vacuum, close the shut-off valve -C-, in order
to check the vacuum system from the brake-servo tester - VAS
6721- up to the intake pipe or vacuum pump.
Open cut-off valve -B- to facilitate removal of hose connections
and adapter.
4.5.5 Vacuum creation with the suction pump

With the aid of the flaring tool for brake lines - VAS 6056- it is
possible to make connections on the ends of the brake lines with‐
out damaging the coating. Thus, in certain cases, sections of pipe
may be replaced more economically.

♦ The flaring tool set V.A.G 1356 must not be used for the
black brake lines because of the coating and the diameter
of these brake lines.

head bolts in diagonal sequence using Allen key.
– Rotate the spindle completely on the edging tool.

– Take brake line out of flaring tool. Clean and inspect brake line
with flared connection.
– Connect brake filling and bleeding equipment - VAS 5234- and

6.1 General notes on brake fluid
Note
♦ Always use fresh brake fluid.

♦ In case of brake fluid spillage, rinse with a copious amount of
water.
DANGER!
WARNING
The brake fluid must not enter into contact at any time with
liquids containing mineral oil (oil, petrol, cleaning products).
Mineral oils damage covers and sleeves of brake system.
Brake fluid is toxic and should never be sucked by mouth using
a flexible tube. Also, due to its corrosive nature, it should never
enter into contact with paintwork.
Brake liquid is hygroscopic , this means that it absorbs humidity
from the air, for this reason it should always be kept in sealed
hermetic containers.
Observe all standards for disposal of waste.
The brake fluid is hygroscopic, that is, it has a tendency to absorb

humidity and water from the air.
The boiling point decreases as the water content increases, which
means a considerable rise in brake fluid temperature can lead to
formation of vapour bubbles and brake failure.
The colour of the brake fluid becomes darkerProtected

time. At the same time, a dark-coloured liquid must not mean that
the quality is bad. The change in colour is caused by chemical
reactions and may occur within a short period (several weeks),

compatible with mineral oil, petrol or cleaning products.

Even minute quantities coming into contact with a seal or sleeve

will affect the component and could impair brake operation. The
consequences of a contaminated brake system only become ap‐
parent months later, and then give rise to greater expenses,
particularly in vehicles equipped with ABS.

Summary of the above mentioned points:
♦ Always keep brake fluid containers properly sealed. This is the
only way to ensure that oil, dirt, cleaning products and humidity
do not enter.

vent any mixture of fluids or even filling of the brake system
with an incorrect fluid.

Carry out pre-bleeding:

♦ if a chamber in the brake fluid reservoir in vehicles with EDL,
EDL/TCS or EDL/TCS/ESP is completely empty. This can
happen if a leak should occur in the brake system.
– Connect brake filling and bleeding equipment - VAS 5234- .
Bleeding sequence:
1 - Bleed front left and front right brake callipers simultaneously.
2 - Bleed rear left and rear right brake callipers simultaneously.

– Leave bleeder valves open with brake fluid hoses connected
until brake fluid free from air bubbles flows out.
Hydraulic unit must then be bled again by means of the function

Note
On vehicles with EDS, EDS/ASR or EDS/ASR/ESP, the pre-

bleeding procedure must first be performed if one chamber of the
brake fluid reservoir has run completely dry ⇒ page 189 .
Carry out the following work:

– Unbolt pressure converter or solenoid valve block from brack‐

– Open bleeder valves in the specified sequence and bleed
brake callipers.

Adhere strictly to work sequence when bleeding brake system.

Bleeding sequence:
1. Front left brake caliper
2. Front right brake caliper
3. Rear left brake caliper
4. Rear right hand side brake calliper
Use suitable bleeder hose. It must sit tightly on bleeder valve so
that no air can enter brake system.
– Leave bleeder valve of each brake calliper open with bleeder
hose fitted until brake fluid discharges free of air bubbles.
– Press brake pedal 5 times to assist bleeding process.
– Tighten bleeder screw, detach bleeder hose and fit protective
cap on bleeder screw.
– Repeat bleeding procedure in stated sequence at other brake
callipers.
– Fill brake fluid reservoir up to max. marking (depending on
degree of pad wear) and screw on filler cap.
– Start engine and check brake pedal travel and brake pedal
pressure.
– In the event of excessive pedal travel, check brake system for
leaks and/or repeat bleeding procedure.
– Zero compensation for brake pressure sender 1 - G201- must
be performed after bleeding brake system ⇒ Vehicle diagnos‐
tic tester.
After bleeding the air from the system, test drive the vehicle. Dur‐
ing this test run, at least one cycle of the ABS regulation must
occur on each of the wheels.
Caution
6.4 Subsequent bleeding of hydraulic sys‐

tem
Carry out subsequent bleeding when:
♦ brake pedal travel is too long or so-called »soft brake pedal«
Subsequent bleeding requires the assistance of a second me‐
chanic.
– Depress brake pedal firmly and hold.
– Open bleeder valve on brake calliper.
– Fully depress brake pedal.
– Close bleeder valve with pedalProtected

– Open bleeder valves in the specified sequence and bleed
brake callipers.

– Apply pressure to brake pedal until the gauge indicates a

pressure of 50 bar. The pressure must not drop by more than
4 bar within the test period of 45 seconds. If the drop in pres‐
sure is greater, then the brake master cylinder must be re‐
placed.
