4.1 General safety instructions


To prevent injuries to persons and damage to the vehicle, please
note the following:

WARNING

Risk of damage and accident when unintentionally engaging a


driving position while the engine is running.
♦ Before working on the engine when the engine is running,
push the selector lever in position “N” and apply hand‐
brake.

Observe the following points to prevent injury to persons and


damage to the electrical and electronic components:
♦ Disconnect and connect the measurement and test equipment
with the ignition off.

Caution

Risk of damage to the electronic components when discon‐


necting the battery.
♦ Observe measures when disconnecting the battery.

4.2 Safety precautions when working on ve‐


hicles with a start/stop system
When working on vehicles with start/stop system, please observe
the following:

WARNING

Injury hazard as a result of automatic engine start in vehicles


with start/stop system:
♦ In vehicles with the start/stop system activated (identifia‐
ble by an indication in the dash panel insert) the engine
can start automatically if required.
♦ It is necessary to ensure that the start-stop system is de‐
activated when carrying out work on the vehicle (switch
ignition off, if required switch ignition on again).

4.3 Notes on tow starting and towing

Caution

Risk of destruction of the gearbox.


♦ When towing the vehicle, the selector lever must be in po‐
sition “N”.

Note

It is not possible to tow start an engine, e.g. if the battery is weak


or the starter does not operate.

4.4 Safety precautions during road tests in


which testing and measuring equipment
is used
If test and measuring devices are required during test drives, ob‐
serve the following information:

WARNING

There is a risk of accident from deflection and insufficient se‐


curing of testers and measuring instruments.
There is a hazard from the release of the passenger airbag in
the event of an accident.
• Using testers and measuring instruments during driving
operation creates a risk of deflection.

• There is an increased risk of injury

♦ Testers and measuring instruments must always be se‐
cured on the rear seat using a seat belt and by a 2nd
person on the rear seat.

Observe the following points to prevent injury to persons and

♦ Disconnect and connect the measurement and test equipment
with the ignition off.

5.1 General repair instructions


To ensure flawless and successful gearbox repairs, the greatest
care and cleanliness as well as the use of good and proper tools
are essential. Also note the basic rules on safety when performing
repair procedures.
A number of generally valid notes for individual repair operations
- which are otherwise listed several times at numerous points in
the workshop manual - are summarised here. They apply for this
particular workshop manual.
Special tools
For a complete list of special tools used in this workshop manual,
see ⇒ Workshop equipment and special tools .
Gearbox
♦ Before removal, use the gearbox electronics function to
carry out an automatic reading of measured values
⇒ Vehicle diagnostic tester.
♦ When installing the manual gearbox, ensure the dowel
sleeves are correctly located between the engine and gear‐
box.
♦ When installing mounting brackets or waxed components, the
contact surfaces must be cleaned. Contact surfaces must be
free of wax and grease.
♦ Bolts and other attachments should have a classification in the
⇒ Electronic Catalogue of Original Parts .
♦ Following installation, check gear oil level ⇒ page 67 .
♦ Gearbox oil ⇒ Electronic catalogue of original parts .

Gaskets and seals with respect to the correctness of information in this document. Copyright by ŠKODA AUTO A. S.�

Always replace gasket rings and seals.


After removing gaskets and seals, always inspect contact surface
of housing or shaft for burrs resulting from removal or for other
signs of damage.
Before installing radial shaft seals, lightly oil outer diameter and
half-fill space between sealing lips -arrow- with sealing grease -
G 052 128 A1- .
The open side of the sealing rings faces the side with fluid filling.
After installing, check oil level and top up ⇒ page 67 .
Before inserting lightly oil the O-rings, in order to prevent the rings
being squashed during installation.
Sealant
♦ Thoroughly clean housing joint surfaces before applying seal‐
ing paste .
♦ Apply sealing paste - AMV 188 200 03- uniformly but not too
thick.
Circlips

♦ Do not over-tension the circlips.


♦ Installation position on some circlips: The ring is »narrow on
top«, as is its installation position. This make it possible for the
pliers to gain a better grip during removal and installation.
♦ After removal, replace retaining rings which have been dam‐
aged or overstretched.
♦ Circlips must be positioned in the base of the groove.
♦ Replace roll pins. Fitting position: Slot -A- longitudinal to power
flow -arrow-.
Nuts and bolts
♦ Loosen and tighten securing bolts and nuts for covers and
housings diagonally.
♦ Do not twist particularly sensitive parts - e.g. clutch pressure
plates - slacken and tighten diagonally across in stages.
♦ Specified torques given are for unlubricated nuts, bolts and
screws.
♦ Self-locking screws and nuts must be replaced after disas‐
sembly.
♦ It is important to ensure at all bolted connections that the con‐
tact surfaces as well as the nuts and bolts are waxed only after
being installed, should this be necessary.
♦ Clean all threaded holes into which self-locking bolts are in‐
serted, using a thread tap to remove locking agent residues.
Otherwise there is a danger of bolts shearing when subse‐
quently being removed.
♦ Check pitch of thread, to ensure correct thread chaser is used
to clean threads and to ensure the threads are not damaged.
Bearings
♦ Lubricate all bearings with gear oil before installing.
♦ Heat inner races of tapered roller bearings with the inductive
heater - VAS 6414- to approx. 100 °C before installing. Press

same size. The bearings are matched in pairs.
♦ Tapered roller bearings fitted to one shaft must be replaced as
a set. Use same make of bearings.
♦ Install needle bearings, ball sleeves and roller sleeves with
lettered side (thicker metal) towards fitting tool.

Shims
♦ Gauge shims at several points with a micrometer. Different
tolerances allow to measure the required thickness for each
washer very precisely.
♦ Check for burrs and damage.
♦ Install only adjusting washers which are in perfect condition.
Synchronizer rings

♦ These are not interchangeable. If re-using, allocate synchron‐


izer rings to the same sliding gear.
♦ Check for wear and renew if necessary.
♦ Check grooves -arrow 1- of synchro-ring -A- and inner ring for
flat spots (worn grooves).
♦ If synchro-rings are coated, coating must not be damaged.
♦ If an intermediate ring -B- is installed, check the outer friction
surface -arrow 2- and inner friction surface -arrow 3- of this
intermediate ring for »scoring« and »signs of abnormal wear«.
♦ Check the cone of the synchromeshed gear for »scoring« and
»signs of abnormal wear«.
♦ Moisten synchromesh mechanism with gear oil before instal‐
ling.
Gears and synchro-hubs
♦ Heat up the synchro hub to approx. 100 °C for installation with
the induction heater unit - VAS 6414- . Install axial and play-
free up to the stop.
♦ Heat up the pinions to approx. 100 °C for installation with the
induction heater unit - VAS 6414- . Install axial and play-free
up to the stop.
♦ Check fitting position.
Sliding gears
♦ After assembly, check synchromeshed gears for slight play, or
for freedom of movement.

1.5 Repairing the clutch release mechanism


Removing and installing clutch release lever -A- with release
bearing and guide sleeve
• Gearbox is removed.
– Unhook retaining spring on the clutch release lever.
– Release screws -arrows-.
– Separate the clutch release lever together with the release
bearing and guide sleeve from the drive shaft and ball stud.
Installation is carried out in the reverse order.

Remove and install guide bushing from release bearing


– Push guide bushing -3- toward top out of the release bearing
-2-.
– Turn guide sleeve -3- about 90° in direction of arrow relative
to release bearing -2- until locking lugs of guide sleeve align
with grooves -4- of release bearing.
– In this position remove the guide sleeve from the release bear‐
ing.
Installation is carried out in the reverse order.

2.1 Assembly overview - clutch

Note

♦ Replace the clutch discs and pressure plates if the riveting is damaged or loose.
♦ Replace clutch disc and pressure plate together.
♦ Assign the clutch disc and pressure plate in accordance with engine identification characters ⇒ Electronic
Catalogue of Original Parts .
♦ Clean input shaft splines and, on used clutch plate, hub splines. Remove corrosion and apply only a very
thin coat of clutch plate spline grease - G 000 100- to splines. Subsequently move the clutch disc up and
down on the drive shaft until the hub fits smoothly on the shaft. Remove all excess grease.
♦ The clutch plates are protected against corrosion and greased. Only clean the thrust surface as otherwise
the life of the clutch may be considerably shortened.
♦ The thrust surface of the pressure plate and the clutch disc lining must fully rest against the flywheel. Only
then may theunless
fixing screws be inserted.

To prevent the thrust plate from deforming upon removal (leads
to juddering during start-up), undo the clutch plate as follows:
– Loosen all bolts in small stages crosswise.
– Remove pressure plate and clutch disc.
Install

Note

♦ Assign the pressure plate and clutch disc in accordance with


engine identification characters ⇒ Electronic Catalogue of
Original Parts .
♦ Clean input shaft splines and, on used clutch plate, hub
splines. Remove corrosion and apply only a very thin coat of
clutch plate spline grease - G 000 100- to splines. Subse‐
quently move the clutch disc up and down on the drive shaft
until the hub fits smoothly on the shaft. Remove all excess
grease.
♦ The clutch plates are protected against corrosion and
greased. The clutch plate is not to be cleaned except for the
friction surface for the driven plate assembly. Not following this
advice can reduce the life of the clutch considerably.
♦ The friction surface of the clutch plate and flywheel must be
cleaned thoroughly (de-greased).
♦ In order to reduce unpleasant odours if the clutch is burnt,
thoroughly clean the gearbox housing in the area of the clutch
and the engine on the side of the gearbox.
♦ The clutch disc linings must rest completely against the fly‐
wheel and the friction surface of the clutch plate. Only then
may the fixing screws bebyinserted.

• Wear is allowed up to half the membrane spring thickness

Check feather joint and riveted joints


– Check the feather joint between pressure plate and cover for
cracks as well as the riveted joints for firm seating.
– A pressure plate with damaged feather joints or with loose riv‐
eted joints -arrows- must be replaced.

Check tension springs and riveted joint

1.4 Summary of components - gear actuator

Caution

When the gear actuator is to be removed:


• The gear actuator must be brought into the Neutral posi‐
tion.
• You must shift the selector - E313- into the “N” position
when the ignition is switched on.
• Or use ⇒ Vehicle diagnostic tester to engage Neutral.
The gear actuator must only be disassembled if it is not pos‐
sible to remove it in an assembled state.
A disassembled gear actuator must not be reinstalled.
The individual parts of the gear actuator shown are not repair
parts.

1.5 Removing and installing gear knob


Removing
– Press down the trim panel -1-.
– Carefully pull out the clamp -2- from below arrow using a poin‐
ted object and if necessary remove it.

Caution

On a large part of gearshift mechanisms, the clamp -2- can be


completely pulled out of the gearshift knob.
While doing so, the clamp -2- must not fall into the gearshift
mechanism.

The trim panel -A- can be carefully clipped out towards the top, if
necessary in order to pull out the clamp -2-.

• Gearshift knob fits in one position only.
– Press on the gearshift knob as far as the stop.
– Press in clamp -2- up to the stop.
– Press the two trim panels -A- and -1- onto the gear shit knob

– Carefully lever off the cover using the disassembly wedge -

– If necessary, carefully lever off the lower part of the cover using
a screwdriver -arrows-.

– Unplug connector -1-.


– For installing, press together the upper and lower part of the
cover.
– Mount plug -1-.
Place the electrical plug connection as shown in the front area of
the centre console -arrow-.

Removing
Bring the gear actuator into the neutral/idle position as follows:

Caution

• Always shift the gear actuator into the neutral/idle position.


For this purpose, the following is possible:
1:
♦ Shift the selector lever - E313- to position “N” when the
ignition is switched on.
♦ Switch off the ignition and wait approx 1 minute before
removing the gear actuator.
2:
♦ The gear actuator can also be shifted ⇒ Vehicle diagnostic
testerinto idle position.
♦ Select Targeted functions .

♦ Press the catches -arrows- in by hand.
♦ Where necessary, carefully unclip the catches -arrows- with a
screwdriver.

– Remove the bracket with the electrical wiring harness.

– Unscrew the front fixing screw for the gear actuator -arrow-.

– Insert screw cap - T10507- into gearbox.


– Close off each of the threaded holes with an M6 screw used
to fasten the gear actuator.
– Clean all the sealing surfaces at the gearbox -arrows-.
The cleaning residues fall into the screw cap - T10507- .
– If it is possible to reinstall the previous gear actuator, clean the
sealing surfaces on the gear actuator.

Install
– Carefully remove the screw cap - T10507- .
– Undo the screws from the threaded holes used to fasten the
gear actuator.
• The shift rails -A- of the gearbox are in the idle position.

• The gear actuator is in neutral position.


The gear actuator is shown here from below.
• The pin -A- at the gearshift shaft points to the recess -B-.
• Twist the gearshift shaft accordingly, if necessary.

– Apply the sealant - AMV 188 200 03- evenly on several points
on the sealing surfaces for the gear actuator -arrows-.
– Insert gear actuator and tighten with new screws ⇒ page 30 .

– Lock the bracket for the electrical wiring harness with the gear
actuator.
– Disconnect all the electrical plug connections on the gear ac‐
tuator, clutch actuator, speed sensor and electrical wiring
harness -arrows-.
– Press the electrical wiring harness -A- into the bracket.

• Install lines tension-free.


• The line -1- is located in front of line -2-.

– Establish the electrical plug connection for the gear actuator


and clutch actuator as follows:
• The catch -2- must lock.
– Push the lock 1-1- downwards.
– Check the plug connection by carefully pulling on it.

shaft hooks on the shift forks of the gearbox.
– Remove the gear actuator and the gearshift shaft separately

– Position support - 10 - 222A /31-5- above bonnet catch. Cor‐


rect position is between 2 lugs -arrow-.
If hose and cable connections are located in the area of the lifting
eye of the engine for the supporting device - T30099- , these must
now be removed.
– Hang the spindle of the support fixture in the lifting eyes of the
engine.
– Slightly take up the weight of the engine/gearbox unit via the
spindle, do not raise.

During subsequent work process, the drive shafts must be re‐


moved.
– Loosen the fixing nuts -arrow- of the drive shafts⇒ Axles,
steering; Rep. gr. 40 .
– Remove clutch actuator ⇒ page 16 .

– Unscrew engine/gearbox connecting bolt -arrow- in area of


right-hand drive shaft seal.

– Assemble engine and gearbox jack , gearbox support - 3282-


and adjustment plate - 3282/63- for “0CF” gearbox and mount‐
ing elements as follows:
– Fit adjustment plate - 3282/63- on gearbox support - 3282-
(adjustment plate fits in only one position).
– Align arms of gearbox support according to holes in adjust‐
ment plate.
– Screw in support elements -A- as illustrated on adjustment
plate.

– Position engine and gearbox jack under vehicle. Arrow -B- on


adjustment plate points in direction of vehicle travel.
– Align the adjusting plate parallel to the gearbox.
– Then screw in the bolt - 3282/29- into the hole for the fixing
screw of the pendulum support on the gearbox.

– Carefully press gearbox off dowel sleeves.

– Alternately lower gearbox ends in area of 5th gear


(-arrow A-) and in area of differential (-arrow B-) using spindles
of gearbox support - 3282- .

– Change the gearbox position in the area -A- and -B- when
lowering.
– Please pay attention to the existing components -arrow-.

Note

Observe connecting lines, hoses and radiator when moving en‐


gine/gearbox assembly.

– If the gearbox is not reinstalled, install the clutch actuator


⇒ page 18 .

2.2 Installing the gearbox


• The gearbox is installed with the removed clutch actuator -
VX64- .
• Remove clutch actuator ⇒ page 18 .

Note

♦ Refer to procedure “Removing gearbox” for required special


tools ⇒ page 43 .
♦ Renew self-locking nuts and bolts.
♦ Replace screws which have been tightened firmly to a torquing
angle.
♦ All cable straps which are detached or cut open when remov‐
ing, should be fitted on again in the same place when installing.
♦ Clean input shaft splines and, on used clutch plate, hub
splines. Remove corrosion and apply only a very thin coat of
clutch plate spline grease - G 000 100- to splines. Subse‐
quently move the clutch disc up and down on the drive shaft
until the hub fits smoothly on the shaft. Remove excessive
grease.

– All threaded holes into which self-locking bolts are to be


screwed must be cleaned of residual locking fluid carefully with
a thread tap.
– Clean spline of drive shaft and apply a thin film of grease for
the plug serration of the clutch disc - G 000 100- .
The clutch plate must slide freely up and down the drive shaft.
– If no dowel sleeves for aligning engine and gearbox are fitted
in cylinder block, install if necessary.
If the dowel sleeves are not present, this can result in difficulties

– Assemble engine and gearbox jack , gearbox support - 3282-


and adjustment plate - 3282/63- for “0CF” gearbox and mount‐
ing elements as follows:
– Fit adjustment plate - 3282/63- on gearbox support - 3282-
(adjustment plate fits in only one position).
– Align arms of gearbox support according to holes in adjust‐
ment plate.
– Screw in support elements -A- as illustrated on adjustment
plate.

– Align gearbox parallel to adjustment plate and set on engine


and gearbox jack .
– Then screw in the bolt - 3282/29- into the hole for the fixing
screw of the pendulum support on the gearbox.
– Secure gearbox with adapter - 3282/64- .
– Position engine and gearbox jack under vehicle. Arrow -B- on
adjustment plate points in direction of vehicle travel.

Gearbox ends in area of 5th gear (-area A-) and in area of differ‐
ential (-arrow B-) are facing downwards.
– Then raise gearbox carefully and guide past subframe.
– Please pay attention to the existing components -arrow-.

Be careful of all lines when installing gearbox.

– Bring gearbox into installation position and install.

– Screw in engine/gearbox connecting screw, -arrow- in area of


right-hand drive shaft seal ⇒ page 51 .
– Screw in screws for engine/gearbox fixation at bottom
⇒ page 51 .
– After gearbox has been bolted to engine, remove engine and
gearbox jack from gearbox.

– Install new screw -arrow- of the left-hand assembly mounting

WARNING

Do not remove support bracket - MP9-200 (10-222A)- until all


bolts securing the assembly mounting have been tightened to
specified torque.

– If detached, press on the seal for the front flap onto the lock
carrier.

– Install upper engine/gearbox securing bolts -arrows-

– Fit earth strap if necessary.

– Connect the electric plug -arrows-.

5.6 Disassembling and assembling the


gearbox
Installing and removing clutch housing, differential gear, gear ac‐
tuator, clutch actuator, reverse gear, input shaft, output shaft and
gearshift forks
Special tools and workshop equipment required

Disassembling gearbox
– Secure the gearbox to the gearbox mount ⇒ page 66 .
– Position the catch pan under the gearbox.
– Remove clutch release lever -A- ⇒ page 20 .
– Unscrew the fixing screws from the clutch housing at the gear‐
box housing.
– Carefully release the clutch housing from the projecting hous‐
ing lands and make sure the sealing surfaces are not damaged
in the process.

– Remove the differential gear -A- from the gearbox housing.

– Remove thrust washer -1-, reverse gear -2-, roller bearing


-3- and thrust washer -4- in sequence.

Note

To remove the reverse gear, raise the input shaft slightly and
press away from the reverse gear.

The input shaft and output shaft with gearshift forks are removed
from the gearbox housing together as follows:
– Swivel the gearbox housing in the assembly support as fol‐
lows.
– Remove axle -1- for gearshift forks slightly.
♦ The right hand should hold the input shaft and gearshift forks
- 2-.
♦ With the left hand, remove the output shaft from the teething
-3-.
♦ Later, grip the output shaft in the area -4- behind the sliding
sleeve -arrow-.

Note

Do not push off the sliding sleeve -arrow-. The locking pieces are
pressed out and will release in an uncontrolled manner.

Assembling gearbox

– Slide the gearshift forks -A-, -B- and -C- onto the axle.
Fitting position:
• 1st/2nd gearshift fork Gear -A-, underneath the gearshift fork
3rd/4th Arrange gear -B-.
• 5th/R gear shift fork. Gear -C-, above the gearshift fork 3rd/4th
Arrange gear -B-.

• The individual gearshift forks are located in the sliding sleeves
-arrows-.

The input shaft and output shaft with gearshift forks are inserted
together into the gearbox housing:
– Swivel the gearbox housing in the assembly support as fol‐
lows.
♦ The right hand should hold the input shaft and gearshift forks
- 2-.
♦ With the left hand, grip the output shaft in the area -4- behind

• The oil drain plug is tightened to the given torque.

Top up gearbox oil in container to 1.3 L.
The gearbox oil is filled through the sealing plug hole -arrow-.
It is accessible from beneath vehicle.
– Remove sealing plug -arrow-.

Note

The area beneath the sealing plug -arrow- must be covered with
a cloth.

– To fill, use a commercially available hose (approx. 600 mm


long), external diameter max. 22 mm and commercially avail‐
able funnel :
– Install the hose -A- through the engine compartment.

– Fit hose -A - into sealing plug hole and fill gearbox oil.

– Use screw plugs and tighten fixing screw -arrow- to the given
tightening torque.
• If oil should get on gearbox and other components, remove it
thoroughly.

the tapered-roller bearings set. Set the dial gauge to “O” with

initial setting.

– Draw drive shaft towards the dial gauge.


– Read off play on dial gauge and note it down (in the example
0.930).
– Measure the thickness of the adjusting washer according to

♦ When installing new pinions or a new drive shaft observe the technical data ⇒ page 2 and ⇒ Electronic

♦ Heat pinion to max. 120 °C.
♦ Insert all bearings, sliding gears and synchronizer rings onto the output shaft with gear oil.
♦ Replace both tapered-roller bearings together.
♦ Before installing, bearing inner rings/tapered-roller bearing to 100 °C.
♦ Do not interchange the synchronizer rings, if re-used always assign to the original sliding gear.

– Set dial gauge (3 mm measuring range) to “0” with a 1 mm
bias.
– Slacken fixing screws of clutch housing/gearbox housing
crosswise, until the screws release the clutch housing or the
output shaft.
• Do not move clutch housing by hand
– Read off measured value on dial gauge and note (example:
0.60 mm).
Determine thickness of the adjusting washer
The prescribed bearing preload is reached by removing the es‐
tablished measured value (0.60 mm) from the inserted adjusting
washer (1.40 mm) and by adding a constant compression value
(0.15 mm).
Example:
inserted washer 1.40 mm
- measured value 0.60 mm
+ pressure (const. value) 0.15 mm
Thickness of the adjusting washer 0.95 mm

– Remove the inserted adjusting washer (1.40 mm thick) from
the clutch housing.
Different tolerances allow to measure the required thickness for
each washer very precisely.
If the measured washer thickness is greater than the one listed in
the table, 2 washers corresponding to the measured value may
be fitted.

– Slacken fixing screws of clutch housing/gearbox housing
crosswise, until the screws release the clutch housing or the
output shaft.
– The dial gauge must now indicate a value of 0.15 mm to 0.25
mm if the adjusting washer has been correctly chosen.

down the clearance on the dial gauge. (Example: 1.50 mm)
Determine thickness of the adjusting washer
The prescribed bearing preload is reached by adding to the es‐
tablished measured value a constant compression value (0.20
mm).
