environments, no noise, no interference in electric networks, and in complies with
related international standards.

2.7 Cautions
We shall pay attention to the following matters during the usage of the system:

1. ZXDU3000 3000A system must be placed far away from sources of heat,
electromagnetic interference source, and free of corrosive gases and metal dusts.

2-5
ZXDU3000 (V2.0) 3000A User’s Manual

2. The equipment should be installed with some free space from the wall for
satisfactory ventilation and cooling.

3. Do not change system running parameters randomly, so as to avoid unexpected

troubles.

4. During the running of the rectifier, shut down some rectifier modules, the
module is switched from hot backup to cold backup, and the output current of
each rectifier module is half of the rated value, so as to improve the efficiency of
the rectifier module, decrease power loss, and save electric energy; even when
all the rectifier modules are damaged due to voltage and current impact from the
electric network, we can turn on the cold backup ones for emergency handling,
and avoid long-duration discharge of the battery pack; The effect of system load
equalization is very well, when the output load is over 50%, the equalized
current is less than ±3%; when the system is in full load, the equalized current is
in full load, the equalized current is less than ±2.5%.

3.3 ZXD5000 100A Rectifier

3.3.1 Basic working principle

Fig. 3-5 Block diagram of the ZXD5000 100A switched rectifier

3-phase AC input enters the rectifying circuit via the input switch and EMI filter circuit.
Surge current limiting circuits and passive power factoring check circuits are set for the
rectifying circuit input, therefore, the input of the rectifier will have little startup surge
current and high power factors. The DC voltage after rectification, about 540V in
normal conditions, is provided to the subsequent power conversion circuit.

When the load of the power conversion circuit is 20% higher than the rated load, the
circuit works in the zero voltage resonance switching mode, with low switching loss
and EMI. High voltage DC, after power conversion, separation by high frequency
transformer, rectification and filter, becomes stable DC voltage.

The function of phase shift control circuit is to generate phase shift oscillation and
closed loop feedback adjustment. The DC voltage and current feedback signals are
respectively compared with their setup values to constitute closed loop adjustment of
specific frequency response, which are converted into PWM signals to be supplied to
the main circuit, so that the power supply can meet the required voltage stabilization,
current limitation and other dynamic characteristics. Besides, over-current protection

3-7
ZXDU3000 (V2.0) 3000A User’s Manual

will be performed to the primary side current and output current of the main circuit,
and over-voltage and short circuit protection will also provided to the output voltage.

The circuit of the single-chip microcomputer collects the power parameters in real time,
controls the running of the power supply, receives commands from the keyboard,
displays power data via LCD, controls the menu, delivers monitoring and alarming
information to the monitoring module via RS-485, and receives the setup commands
from the local keyboard or the monitoring module.

3.3.2 Function description

3.3.2.1 AC input protection

When the voltage of the AC input is too high (>456±4VAC) or too low (<304±4VAC),
the rectifier will shut down and give alarms. When the AC input becomes normal, the
rectifier will recover working automatically.

When there is phase default for AC input, the automatic current limiting point of the
rectifier is 30A, which is aimed at protecting the rectifier.

Inside the rectifier are set lightning protection and voltage surge prevention circuits.

3.3.2.2 DC output protection

When the DC output voltage is too high, the rectifier stops working, gives alarm, and is
locked, after removal of the fault, manual re-startup is needed.

Short circuit and shutdown happen at the moment of output, which usually can be
automatically recovered, however, if the time lasts more than 0.6s, the system will be
automatically locked, and alarms will be given.

3.3.2.3 Other protections

When the temperature of the main radiator within the rectifier is higher than 65°C (can
be set by software), the load will be decreased by 50%; when the temperature of the
main radiator is higher than 75°C (can be set by software), the system will be locked,
and give alarms. Manual recovery is required after the rectifier stops working.

When there is anything wrong with the fan, the output power will decrease to the half
of the original load, and give alarms.

3-8

3.3.2.4 Three-tele interface

There is an independent microprocessor inside.

RS-485 interface communicates with the upper supervision module.

Perfect 3-teles function is available.

3.3.2.5 Fan control

The working condition of fans (motionless, running at half-rate/full-rate) is controlled

by the temperature of the rectifier’s main heat radiator. Various temperature control
points can be set by keyboard, for their values by default (recommended setup values),
please refer to Table 3-1.

4.1 Preparations before installation

Preparation is the first step for the whole installation project, and whether system
installation can be completed smoothly or not is directly related to the preparation of
the project. Project preparation mainly covers the following aspects:

1. Cooperation of the office party;

2. Preparing of tools and instruments;

3. Preparation of technical documents;

4. Safety check before installation.

6.3.8.3 Alarm supporting relay

The system has two lines of alarm supporting relay output. When there is any alarm in
the system, the alarm supporting relay will respond. Press any key, and the alarm
supporting relay will return to the normal state. When the alarm supporting relay is in
the normal state, the fault is not removed, and there is no any keyboard operation
within 30 seconds, the alarm supporting relay will respond again. The control logic of
the two lines of alarm supporting relays is the same as that of the loudspeaker.

An alarm bell can be connected externally for audio alarm, while an alarm light can be
connected externally for video alarm, and the two lines of alarm supporting relays can
be made use of to serve as switches for control.

6.3.8.4 Battery management

1. Manual control

When the system is in manual control, the item “Rectifier equalized/floating

charge control” in the system parameter setting interface is not “Automatic”. If
equalized charge is set for the system, CSU will be automatically switched to
floating charge after the duration of equalized charge reaches half an hour.

2. Automatic control

When the “Rectifier equalized/floating charge control” in the system parameter

setting interface is set as “Automatic”, the CSU will perform the following
control over the battery.

Note:

At the time, the equalized/floating charge control will not take effect; the rated capacity
of the battery shall be set as the rated capacity of “Battery compensation reference
temperature” for the corresponding input. Because the system can be connected with
two lines of batteries, the rated capacity of the line not connected with battery shall be
set as 0.

6-19
ZXDU3000 (V2.0) 3000A User’s Manual

1) Periodic charging during normal operation

When the AC mains supply is not turned off, equalized charge will be performed
to the battery within certain intervals (the interval can be adjusted and
customized, 720 [1] hours by default), the duration of equalized is adjustable, and
can be customized, and the setup by default is 10[2] hours.

2) Battery charge management after resuming power supply

a. Under the circumstances, CSU will first calculate the capacity of battery
discharge, if it does not exceed 15% [3] (the parameter is adjustable) of the total
capacity of the battery, no charge will be performed. If it exceeds 15% of the
total capacity, the charge process will be undertaken.

b. First, perform floating charge.

c. When the current of floating charge is smaller than 50mA/Ah [4] (the parameter is
adjustable), go on charging continuously for another half hour, and convert the
floating charge into equalized charge.

d. When the current of the equalized charge is smaller than or equal to 10% of 10
hours’ discharge rate, timing begins (the parameter 10% [5] is adjustable).

e. Proceed with equalized charge continuously for an hour.

f. Complete the equalized charge process and return to the floating charge state.

g. From step e to step f, if the equalized charge lasts for more than 10 hours, switch
immediately over to the floating charge state so as to avoid battery overcharge.

Note: the corresponding relationships from [1] to [5] in the “System parameter setting”
menu are shown in Table 6-1.

7 Alarm Information & Processing

The monitoring unit of ZXDU3000 3000A system supervises system running in real
time. Once anything abnormal happens, the mentoring unit will present alarm
information, as well as audio and video alarms, described in the following are alarm
information and processing.

7.1 AC monitoring unit (ACMU)

1. AC input over-voltage

Meaning of alarm: when the AC input voltage exceeds the permitted threshold,
the monitoring unit will present alarm information as well as audio and video
alarm, the red alarm indicator light is lit, the buzzer beeps, and the rectifier is
turned off at the same time.

Solution: cut off AC input, start up the oil engine for power supply, or employ
the battery for power supply, until the AC input becomes normal.

2. AC input under-voltage

Meaning of alarm: when the AC input voltage is lower than the permitted
threshold, the monitoring unit will present alarm information as well as audio
and video alarm, the red alarm indicator light is lit, the buzzer beeps, and the
rectifier is turned off at the same time.

Solution: similar to 1.

3. AC input disconnection

Meaning of alarm: the voltage of each phase of AC input is lower than 20V, the
monitoring system presents the alarm on AC input disconnection, the red alarm
indicator light is lit, and the buzzer sounds.

Solution: similar to 1.

4. AC input phase loss

Meaning of alarm: if the voltage of any phase in the AC input voltage is lower
than 20V, the monitoring unit will present alarm of phase loss. If all the three

7-1
ZXDU3000 (V2.0) 3000A User’s Manual

phases are lower than 20V, presentation of AC input disconnection is given,

instead of phase loss.

Solution: similar to 1.

5. Voltage imbalance of AC input phase

Meaning of alarm: in the AC input voltage, if the difference between any two
phases of voltage is larger than 30V, the monitoring unit will give alarm on
phase imbalance.

Solution: similar to 1.

6. Lightning arrester damaged

Meaning of alarm: when there is lightning strike, the lightning protection

module is subject to the impact of heavy current and damage, the mechanical
labeling board on the module turns from green to red, and the monitoring unit
gives alarm on damage.

Solution: it is sufficient to replace the lightning protection module.

7. Lightning arrester air switch disconnected

Meaning of alarm: the air switch in front of the lightning arrester is damaged or
in the state of shutdown, and the monitoring unit gives alarm.

Solution: replace the switch or pull the switch to the “On” position.

8. Too high environmental temperature

Meaning of alarm: when the environmental temperature is higher than the

allowed threshold, the monitoring unit will give alarm on high temperature.

Solution: those equipment rooms without air conditioning shall improve

ventilation to reduce the temperature. Those equipment rooms with air
conditioning shall check whether the air conditioning is normal, if abnormal,
timely repair shall be performed.

9. Too high temperature of batteries

Meaning of alarm: when the surface temperature of battery is higher than the
allowed threshold, the monitoring unit will give alarm on high temperature.

Solution: first, check whether the environmental temperature is normal, if not,

try to decrease the temperature. Second, check whether the battery management

7-2
Chapter 7 Alarm Information & Processing

function of the monitoring unit is normal, if the charging current is too large, try
to decrease the current limiting point of the rectifier. If the discharge current is
too large, cut off the related loads, so as to decrease the radiation of the battery,
and lengthen its lifespan.

7.2 DC monitoring unit (DCMU)

1. Too high output voltage of the rectifier

Meaning of alarm: When the output voltage of the rectifier is higher than the
allowed threshold, the monitoring unit will give the corresponding alarm.

Solution: disconnect the DC output switch and restart the system. If alarm
continues, the indication is that the rectifier needs repairing.

2. Too low output voltage of the rectifier

Meaning of alarm: When the output voltage of the rectifier is lower than the
allowed threshold, the monitoring unit will give the corresponding alarm.

Solution: disconnect the DC output switch and restart the system. If alarm
continues, the indication is that the rectifier needs repairing.

3. Load and battery fuse disconnection

Meaning of alarm: when the fuse is broken, the monitoring unit will give the
alarm information that a certain fuse is disconnected.

Solution: check whether the load is short circuited, whether the charge/discharge
current of the battery is too large, remove the fault, and replace with a standby
fuse.

7-3
ZXDU3000 (V2.0) 3000A User’s Manual

7.3 Central supervision unit (CSU)

The CSU receives alarm information from the AC monitoring unit, DC monitoring unit,
and the monitoring unit within the rectifier, and reports the information to the
background monitoring center, besides, the CSU gives alarm on low voltage of the
battery. If CSU gives alarm information on the rectifier, please refer to section 8.1 for
processing.

1. Low battery voltage

Meaning of alarm: when the battery voltage is lower than the allowed threshold,
CSU will give alarm on low voltage.

Solution: cut off part of the loads, preserve important loads, and start up the oil
engine at the same time.

2. Too low battery voltage

Meaning of alarm: when the battery voltage is lower than the allowed threshold
(42V), CSU will give alarm on too low voltage.

Solution: disconnect the power supply loop of the battery to avoid battery
overdischarge, and start up the oil engine at the same time.

7-4
8 Fault Analysis & Troubleshooting

8.1 Rectifier part

1. Output current limiting is a kind of working status, not a kind of fault, and no
processing is needed.

2. When neither the panel indicator nor the LCD is lit, check whether the AC
power supply is normal or whether the input switch is closed. If the AC input is
normal and the input switch closed, but there is still no indication from the
indicator and LCD, it means that there is something wrong with the rectifier.

3. If the indicator light and the LCD are normal, corresponding processing will be
done according to the prompt displayed on the LCD. For processing solutions,
please refer to Table 8-1.

Table 8-1 Fault Processing

Alarm code Fault information Remedy

AL AC input low Check AC input, if the AC input is really abnormal, resort to automatic protection,
and the power supplies of the loads will be provided by batteries

AH AC input high Check AC input, if the AC input is really abnormal, resort to automatic protection,
and the power supplies of the loads will be provided by batteries

P Input phase loss Check AC input, and remove phase loss (without needing system shutdown)

HV Output voltage high Break off the DC output switch, restart the system. If alarm continues, the
indication is that the rectifier needs repairing.

SC Output short circuit Break off the DC output switch to restart the system. If alarm ends, the load shall
be examined, otherwise, the rectifier needs repairing

CL Output current Check if the output voltage is over 46V, which is impossible to handle. However, it
limiting is necessary to check whether abnormal load causes current limiting; if the output
voltage is too low, the load shall be lightened to protect the rectifier and the load.

TV Main heat radiator Internal automatic shutdown

temperature too high

FF Fan failure Check whether there is blocking or disconnection in the fans. Replace the fans if
damages are detected.

8-1
ZXDU3000 (V2.0) 3000A User’s Manual

4. If the rectifier panel indication and information display are normal, but the
output indicator light is not lit, and the output current is zero, the reason may lie
in that the monitoring unit turns off the rectifier.

5. If there is anything wrong with the rectifier, please immediately turn off the
rectifier AC input and DC output. If a standby rectifier is available, replace the
original rectifier, and notify the local maintenance office for processing, please
don’t dismantle the system on your own.

6. For more specific contents, please refer to ZXD5000 100A Switch Rectifier
User’s Manual.

8.2 Supervision part

The supervision part comprises four parts, i.e., CSU, AC supervision unit, DC
supervision unit and rectifier internal supervision. In normal situations, various parts
can fulfill their functions independently, and keep communications in between. If
anything abnormal happens, please refer to the following points for solution.

1. If it is impossible to communicate between the CSU and the rectifier module,

please check whether the numbering of various rectifier modules is correct. The
numbering of various rectifiers shall be between 1 and 31, without repetition.

2. If the CSU can only monitor the rectifier module of the rack, please check
whether the connection of RS-485 between the racks is normal.

3. If the communication between the CSU and the background computer is

abnormal, please check whether the serial line and the MODEM line are
correctly connected. Note that there are two communications indicator lights
beside the two serial ports, and they should regularly flash under the
circumstances of normal communications.

4. If the communications between the CSU, AC supervision unit, DC supervision

unit and the rectifier module of the whole power supply system are not normal,
please check whether the 120Ω dead resistance at both ends of the RS-485 bus is
added.

5. It is a normal phenomenon if the LCD back light of the CSU, AC supervision

unit and DC supervision unit is automatically turned off under the circumstances

8-2
Chapter 8 Fault Analysis & Troubleshooting

of no operation for half an hour, and we can press any key to automatically light
the LCD light of the supervision unit.

6. If clobbers appear on the LCD of any supervision unit, please press “Reset” to
reset the supervision unit.

7. If the LCD back light is not lit, please check whether the +5V power supply is
on, if it is, the cause may lie in the back light power supply, and please replace
the LCD back light power supply module.

8. If there is no any LCD display, please adjust the RP1 and RP2 potentiometers on
the DLY board, so that the voltage of TP2 and TP3 on TP1 is about –17V. If
there is still no display after processing thus, please replace the LCD working
power module.

9. If the environmental humidity display value varies greatly, the reason may lie in
bad contact of signal lines. If there is nothing wrong with the signal lines, the
humidity sensor may be damaged. The humidity sensor is an static sensible
component, and must be handled with care.

10. If any other abnormal circumstances happen, please notify the technical
personnel of the local maintenance offices timely.

8.3 Power supply distribution part

1. If there is AC input for the AC power distribution rack, but no AC input for the
rectifier rack, check whether the corresponding input air switch is closed or
damaged, whether the AC line is securely connected.

2. In the AC power distribution rack, if there is no change for the AC input status
indicator light on the display after AC input conversion, check whether the
switch is closed, reaches the designated position, or whether the limit switch is
damaged.

3. If there is no output for emergency lighting when AC power is off, please check
whether the output fuse for the emergency lighting is broken.

4. If there is no value display for the current of the DC power distribution rack
supervision unit, please check whether the signal detection lines of the current
divider fall off.

8-3
