CONTROL AND CHECK POINTS:

a) Fabrication of tower parts in the shop floor: If operations of cutting, stamping, drilling, notching, heel grinding, bending and welding are having
defects within the observable limits as per the specified standards then rework and rectification of tower parts will be done otherwise, the
materials will be rejected with the help of rejection note.

b) Hot Dip Galvanization of tower parts : Visual inspection of HDG materials are carried out. The visual defects are categorized as black spots,
general roughness, pimples, lumps, runs, flux inclusions, dross inclusions, dull grey coating, white rust, blisters etc.

c) If the galvanized materials defects are within the observable limits as per the specified standards, then rework and rectification of tower parts
will be done otherwise, the materials will be rejected with the help of rejection note.
d) Tests of coating thickness, uniformity of Zinc coating and adhesion are carried out and checked for conformance as per requirements of
standards. If the test results are not meeting the requirements the materials will be rejected with the rejection note.

BUSINESS CONTINUITY PLAN

e) Deviations in proto assembled tower parts need to be rectified immediately and accordingly drawings to be modified and issued to shop floor
for mass production. Preventing delays in rectification and modification of drawings of tower parts help in continuing the business without
interruptions.
f) Arrangement of planning materials as per projects enhances the continuity of works without delays. Elimination of stacking of different project
materials at one place will reduce the timing of feeding of materials for cutting operation
g) 100% checking of cleats, plates, bend items, cross arms must be done to ensure quality of the fabricated materials. This helps in continuity of
business without any non-conformities and customer complaints
h) Reduction of excess filing of lumps on galvanized materials will reduce major defects like zinc feel off. This can be achieved by using proper filing

5-Mechanical testing procedures for Hex Bolts & Hex Step Bolts as per AS 1559-2018

A. Tensile load test: (Performed with universal testing machine)

Test Procedure –
1) Select the sample from the offer lot as per sampling plan as given in ITP.
2) The bolt or screw to be tested shall be mounted into adaptors and wedge washer with UTM machine. The length of thread engagement shall at
least 1d.
3) The load shall be measured continuously until fracture occurs.
4) After getting the result in order materials will be acceptable for further clearance.

B. Proof load test : (Performed with universal testing machine)

Test Procedure –
1) Select the sample from the offer lot as per sampling plan as given in ITP.
2) The Fasteners shall be suitably prepared at each end the centre- drilled.
3) For length measurements, the fasteners shall be placed in a bench – mounted measuring instrument fitted with spherical anvils or any other
suitable method.
4) The total length of the fasteners shall be measured before loading.
5) The bolt or screw to be tested shall be mounted into adaptors and Flats washers with UTM machine. The length of thread engagement shall at
least 1d.
6) The specified proof load shall be applied axially to the fastener.
7) After unloading, the total length of fastener shall be measured.
8) After getting the result in order materials will be acceptable for further clearance.

C. Shear load test : (Performed with universal testing machine)

Test Procedure –
1) Select the sample from the offer lot as per sampling plan as given in ITP.
2) The shear strength of the bolt shall be determined on a full-size bolt or, if the bolt is too short to be accommodated in the test fixture, two full
size bolts with the heads removed are to be used.
3) Shearing of the bolt or bolts at two points is achieved by applying either a tensile or compressive load to the test fixture.
4) After getting the result in order materials will be acceptable for further clearance.
6-Mechanical testing procedures for Hex Nut

A. Proof Load: (Performed with universal testing machine)

Test Procedure –
1) Select the sample from the offer lot as per sampling plan as given in ITP.
2) The nut shall be assembled on the test mandrel and flat washer according to axial tensile load or axial compressive test mode with UTM machine.
3) Specified proof load shall be applied and shall be maintained for 15 s and then released.
4) The nut shall be removed using the fingers from the test mandrel. It may be necessary to use a manual wrench to start the nut in motion.
5) After getting the result in order materials will be acceptable for further clearance.

B. Hardness test: (Performed with Vickers Hardness testing machine)

Test Procedure –
1) Select the sample from the offer lot as per sampling plan as given in ITP.
2) The test shall be carried out on a surface which is smooth and even, free from oxide scale, foreign matter and, in particular, completely free from
lubricants.
3) The test piece shall be placed on a rigid support.
4) Bring the indenter into contact with the test surface and apply the test force in a direction perpendicular to the surface, without shock or
variation, until the applied force attains the specified value.
5) Measure the length of the diagonals. The arithmetical mean of the two reading shall be taken of the calculation of the Vickers hardness.
6) After getting the result in order materials will be acceptable for further clearance.

7 -Chemical testing procedures for Hex Bolt, Step Bolt & Hex Nut

Test Procedure –

1) Select the sample from the offer lot as per sampling plan as given in ITP.
2) The test shall be carried out on a surface which is Polish smooth and even, free from oxide scale, foreign matter and, in particular, completely free
from lubricants.
3) The test piece shall be placed on a Spark point of Spectro machine.
4) After getting the result in order materials will be acceptable for further clearance.

Test Procedure –

2) The coating thickness shall be measurement on a flat surface.(i.e Head portion and thickness portion).
3) To determine the adherence of the zinc coating to the surface of the surface of the base metal, use the point of a stout knife. Cut or prise, with
the application on considerable pressure, in a manner tending to remove a portion of the coating.
4) Testing shall not be done at edges or corners to determine adherence of coating.
5) Likewise, the removal of small particles of the coating by paring or whittling shall not constitute failure and therefore not be ground for
rejection.

Storage procedure to be followed at customer sites


Stacking galvanized articles closely together for extended periods of time, thereby limiting access to freely circulating air, can lead to the formation of a white powdery product commonly called wet
storage stain.
Fabricated assemblies that fully expose the galvanized surfaces to freely circulating air typically do not need a post-treatment to prevent the formation of wet storage stain. Although most after-
fabrication hot-dip galvanized products are shipped without any post-treatment, the need for a post-treatment largely depends on the fabrications configuration and anticipated storage and shipping
conditions.

The extent of damage by wet storage stain depends on the duration of exposure to the wet-storage-stain-inducing environment and retained moisture. The attack is accelerated when the retained
moisture contains chlorides from seawater, sulfur compounds from industrial environments, or flux residues from galvanising operations.
To minimize the possibility of wet storage stain, consider these guidelines:
A) Whenever possible, avoid nested stacking
B) Provide adequate ventilation between stacked pieces
C) Incline parts to allow for maximum drainage
D) Use spacers and tarp material during shipping if there is the likelihood of condensation or moisture
E) Stagger or cross stack galvanized pieces
F) Elevate and separate articles stacked outdoors with strip spacers (poplar, ash, spruce)
G) Avoid stacking on wet soil or decaying vegetation
H) Thoroughly dry small items that are quenched before packing in storage containers
I) Include a dehumidifying agent in sealed containers

Whenever possible, store material under cover in dry, well-ventilated conditions, away from doorways opens to the environment
a) Ensure the final product is free of flux residues
b) Treat with a passivating agent
c) Remove road salts from galvanized articles

If wet storage stain does form, the objects should be arranged so that their surfaces dry rapidly. Once dry, most stains can be easily removed by brushing with a stiff bristle (not wire) brush .If the
affected area will not be fully exposed in service or if it will be subject to an extremely humid environment, even superficial white films should be removed with a soft-bristle brush.
This allows for the successful formation of galvanized coatings protective zinc carbonate patina.

In cases where heavy white deposit (above) or red stain has formed because of prolonged exposure to or storage under poor conditions, it must be removed and the damaged area repaired as detailed
in ASTM A780. In advanced stages of wet storage stain, the typical white or gray product may blacken. When this occurs, some of the protective coating has been consumed, affecting service-life.
Coating thickness tests can be performed on affected areas to ensure that sufficient zinc coating remains after the removal of the wet storage stain. Where the surface staining is light and smooth -as
judged by lightly rubbing fingertips across the surface -the stain will disappear gradually and blend with the surrounding surface during normal weathering .
