ENGINEERING

1. PURPOSE
1.1. To establish general minimum guidelines for the control of surface defects and internal
voids/porosity for ferrous and non-ferrous castings.

2. SCOPE
2.1. This specification applies to all non-ferrous VCC castings and ductile iron differential case
castings and defines the requirements that supplement engineering drawing requirements.

4. GENERAL
4.1. The functional manager of Product Engineering and/or designee is responsible for the
implementation, approval, and maintenance of this specification.
4.2. Revisions to this specification require written approval of the manager(s) or designee(s) within
Product Engineering department.

5. POROSITY FOR VCC


5.1. Clutch castings for VCC: Castings that do not meet the following criteria are unacceptable. If
on the machined surface, in a 10mm X 10mm square area of the casting there shall not be more
than 25 open pores over 0.25mm [.010 inch] in diameter and no pores greater than 1.25mm
[.050 inch] in diameter nor are they interconnected.

6. SPECIFICATION FOR DUCTILE IRON CASTINGS


6.1. General:
6.1.1. The supplier shall be responsible for providing radiographic examination per ASTM E446
and E689 on pre-production / PPAP samples. The radiographs and report of results will
be submitted with samples to the using Plant Quality Department for the purpose of an
evaluating system.

6.1.2. The casting production process sampling plan /PPAP sampling for radiographic
examination, the sectioning of samples of production process, or a hardness evaluation, is
to be approved by the using Plant Quality Department and Supplier Quality Department.
6.1.3. Suppliers to Eaton are expected to maintain the technical expertise for defect prevention,
problem solving, and process improvement to decrease variability in the parts and
establishing a technically sound process.
6.1.4. Heat treatment to castings (where applicable based on drawing) must be approved for
source and location. Significant process changes require the prior knowledge and approval
of the Eaton Quality Engineer or Supplier Quality.
6.1.5. Casting Discontinuities – All parts families:
6.1.5.1. Gross shrinkage cavities, voids, rust, and gross porosity are not permissible. Minor
casting discontinuity limits must be defined and agreed upon between the supplier
and Eaton Product Engineering.
6.1.5.2. Parting lines that occur at windows must be smooth with minimum mismatch.
6.1.5.3. These criteria define limits of minor casting imperfections that have been determined
to be non-detrimental to part function and using plant processing.
6.1.5.4. Porosity extending to surface in any area is not permissible except as allowed by this
document per the part family and size/type (Refer to paragraphs 6.1.5.5 and 6.1.5.6)
6.1.5.5. Surface Discontinuities on 7.6 , 8.0 and 8.6 Mechanical Locker Part Families:
6.1.5.5.1. Minor casting surface discontinuity limits refer to gas porosity, sand holes,
shrinkage, hit marks, nicks, etc.
6.1.5.5.2. Surface discontinuities caused by hit marks, nicks, etc. in areas that do not get
machined must fall within minimum and maximum material conditions
according to the casting print and must not affect material integrity regardless
of defect size and depth.
6.1.5.5.3. No hit marks, nicks, etc. are allowed on machined surfaces.
6.1.5.5.4. Parting lines, riser contacts, etc. which do not receive grinding must be
positive material and must not exceed 1.5mm in height from the surrounding
cast surface unless otherwise specified on the casting drawing.
6.1.5.5.5. Parting lines, riser contacts, etc. which receive grinding must fall within
minimum and maximum material conditions according to the casting print.
6.1.5.5.6. Parting lines that occur at windows must be smooth with maximum 1 mm
mismatch.
6.1.5.5.7. Blue zone is defined as a machined ZERO DEFECTS area (Figures A1, A2
and A3). Zero defects on machined surface are defined as being smaller than
0.25 mm x 0.25 mm by 0.25 mm depth. There shall be no more than 4
occurrences per 645mm2 and cannot be interconnected. (Refer to paragraph
6.1.5.5.14)
6.1.5.5.8. On machined surfaces marked as Magenta zones in Figure A3 surface
discontinuities are limited to less than 0.5 mm x 0.5 mm by 0.3 mm depth.

There shall be no more than 1 occurrence per 645 mm2 and cannot be

6.1.5.5.9. On machined surfaces marked as Red zones in Figures A1 and A3 surface
discontinuities are limited to less than 0.5 mm x 0.5 mm by 0.5 mm depth.
There shall be no more than 4 occurrences per 645 mm2 and cannot be

6.1.5.5.10. On casting surfaces marked as Orange zones in Figures A1 and A3 surface
discontinuities are limited to less than 1.0 mm x 1.0 mm by 1.0 mm depth.
There shall be no more than 4 occurrences per 645 mm2 and cannot be
interconnected. (Refer to paragraph 6.1.5.5.14)
6.1.5.5.11. On all other un-machined surfaces (not marked as Orange) discontinuities are
limited to no more than 6mm2 x 1.5mm deep and there shall be no more than
4 occurrences per 645mm2 and cannot be interconnected.
6.1.5.5.12. Where machined surfaces intersect cast surface the casting acceptance criteria
will apply (paragraph 6.1.5.5.10 or 6.1.5.5.11).
6.1.5.5.13. On other machined surfaces discontinuities are limited to less than 1.5 mm x
1.5 mm by 1.0 mm depth. There shall be no more than 4 occurrences per 645
mm2 and cannot be interconnected.
6.1.5.5.14. MAGENTA ZONES – Machined Surfaces. See Figure A3
ZONE 1. Within 5 mm of large window (outside - on machined surface)
BLUE ZONES – Machined Surfaces (ZERO DEFECTS). See Figures A1,
A2 and A3
ZONE 2. The round between the bearing hubs and shoulders (both ends) -
between the 2 tangency points.
ZONE 3. The round between the flange and ring gear mating surface –
between the 2 tangency points.
RED ZONES – Machined Surfaces. See Figures A1 and A3
ZONE 4. Ring gear flange area and the ring gear bolt holes

6.1.6. Internal minor casting discontinuity limits, i.e. shrinkage, voids, etc.:
(1) Radiographic Severity. Subject radiograph is compared to ASTM E446
reference radiographs and rated with single number level. This rating is for
informational purposes only and is a different severity level than the
sectioned sample severity level acceptance criteria.
(2) Sectioned Sample.* Visual severity level--see classification levels, Sketch
Nos. 1 and 2, and acceptance criteria for designated areas of the casting.
(a) Sectioned sample is taken at the worst-condition area, as indicated by
the subject radiograph.
(b) Sectioned sample is rated with a single number level.
6.1.6.1 Visual severity level (Sketch 1) and diameter maximum are determined from
sectioned samples and mutually agreed upon between supplier and Plant Quality
Department and Supplier Quality Department.
