1. BACKGROUND
The Medupi Power Station Nitrogen Plant was designed and partially constructed by a previous contractor. Eskom has
enlisted the services of COENG consulting to oversee its completion. This portion of project encompasses the
construction of three identical nitrogen generating units, along with the associated components such as receivers,
compressors, and piping systems, as well as inline components to successfully supply Nitrogen gas for blanketing of the
demineralised water tanks.
The scope of responsibility for COENG consulting extends to a comprehensive evaluation of the existing design,
engineering design, manufacturing, supply, transport, installation, testing, and commissioning of the Nitrogen
Generating Plant. During the initial assessment of the engineering design and associated documentation, certain
deficiencies in the free-issued designs provided were identified by COENG consulting. All identified deficiencies can
be found in the report P20C-4600073556-CNG-ESK-RPT-0005. This report forms part of the supplementary design
initiatives undertaken by COENG consulting to rectify these deficiencies.
In the documentation furnished by the previous contractor, it was identified that nozzle load assessments had not been
conducted for the pressure vessels within the nitrogen plant. Specifically, the nozzle assessments were lacking for the
following vessels: Air Receivers (01QJA20 BB001, 02QJA20 BB001, 03QJA20 BB001), Nitrogen Receivers (010JE10
BB001, 020JE10 BB001, 030JE10 BB001), and the Horizontal Nitrogen Storage vessel (01QJE30 BB001, 01QJE30
BB002). Consequently, this report aims to address this oversight by presenting a detailed analysis of nozzle loads for
the each of nozzles interfacing with the piping system connecting the aforementioned vessels within the nitrogen
generation "train”.
2. DESIGN NOTES
1. The design and operating conditions were extracted from the vessel drawings provided by the previous
contractor. These conditions correlate with the conditions stipulated in the vessel nameplates and the supplied
PIDs.
2. The design code adhered to for all the vessels is PD 5500: 2014, following the original code of construction of
the vessels.
3. Verification of the original SANS 347 categorisation (although not required) of the vessels was conducted
against the governing SANS 347 at the time (2012) most recent edition of SANS 347(2019), and no
reclassification was necessary.
4. The material of construction for the vessels, as specified in the vessel drawings, utilised ASTM materials.
Therefore, the mechanical properties for these materials were sourced from PD 5500 Enquiry Case 5500/91 of
the original code of design, providing the design strengths of ASTM materials in alignment with the PD 5500
code.
5. The design of the piping systems connecting to the vessels was conducted according to ASME B31.3 as
outlined in the pipe stress analysis report COE-0350-01-15-EN-TechRpt-0007.
6. Nozzle assessments were performed using the CAESAR II WRC107 module, where the basic allowable
stresses were updated to those presented in PD5500 Enquiry Case: 5500/91 as stated in Design Note 4. This
was done to ensure full compliance with the original code of design.
7. The WRC107 curve limits were exceeded for Nozzle N2 of the storage vessel, hence the local stress was
verified in accordance with alternate method of Annex G of the PD 5500.

The nozzle assessment for the interfaces between the pressure vessels and the associated piping was carried out using
the WRC107 module within CAESAR II. External loads acting on the vessel nozzles were derived from the pipe stress
analysis performed by COENG consulting for the Nitrogen 'Train' piping system (COE-0350-01-15-EN-TechRpt-
0007). The nozzle assessments encompassed the consideration of external loads applied in both the Sustained and
Expansion cases of the piping systems. The imposed loads on the vessel nozzles can be seen in the sample free-body
diagrams, which are presented for the sustained load case in Figure 1 to Figure 5.
The comprehensive WRC107 assessment for nozzle number #4 and #7 of the Air Receiver is available in Appendix A.
The nozzle loading analysis revealed stress combinations that fall within the allowable material stresses specified in
accordance with PD5500:2014. Specifically, the most adverse primary membrane stress, secondary membrane stress,
and primary bending moment combinations were found to be just under 65%, 46%, and 62% of the allowable stresses,
respectively.

The comprehensive WRC107 assessment for nozzle number #4 and #7 of the Nitrogen Receiver is available in
Appendix B. The nozzle loading analysis revealed stress combinations that fall within the allowable material stresses
specified in accordance with PD5500:2014. Specifically, the most adverse primary membrane stress, secondary
membrane stress, and primary bending moment combinations were found to be just under 65%, 46%, and 35% of the
allowable stresses, respectively.

The comprehensive WRC107 assessment for nozzle number #2 of the Nitrogen Receiver is available in Appendix C.
The nozzle loading analysis revealed stress combinations that fall within the allowable material stresses specified in
accordance with PD5500:2014. Specifically, the most adverse primary membrane stress, secondary membrane stress,
and primary bending moment combinations were found to be just under 99%, 66%, and 35% of the allowable stresses,
respectively.
7. CONCLUSION
Based on the analysis results, it is evident that the pressure vessel nozzles have been adequately designed to conform to
the code requirements. All the nozzles are subjected to stresses that fall within the allowable material stress limits under
the external loads imposed by the piping. It is noteworthy that the Bulk Storage Receiver shell was designed with a
minimal margin. The vessel experiences a primary membrane stress that is within 99% of the allowable stress.
However, the combination of loads, which considers both secondary membrane stress and primary bending moment,
was assessed to be at 35% of the allowable stress. Therefore, the stresses on the vessel's nozzles due to external loading
remain comfortably within the allowable limits."

The results herein were generated using CAESAR II for the assessment on the Air Receiver nozzle loads. The stresses
on the vessel nozzles were assessed based on the WRC107 assessment criteria against the material allowable stresses as
per the PD5500.
