This factory is equipped with automated ducting machines
(Auto Duct Former, CNC Plasma, Nuloc, and Rollformer). At
such, the manpower requirement is usually lesser than the
traditional ducting factory

material wastage onto the profile template. Any final adjustment
is through manual adjustment by the Planner. The Planner will key
in the essential information for the job no. (I.e. project, description,
material, gauges, etc.
All duct profile is displayed with “parts reference no” and
material information.

All duct profile are automatically nested onto the “Plasma


cutting table”
template

Forming of duct works.


 Base from the reference marking, the workers will assemble the duct
works according to the detail drawing. Specific requirement such as
spacing of riveting and spot welding are marked. Insulation / Acoustic
linings material are properly marked and cut accordingly to the detail
drawing. Quality control inspector carries out the inspection concurrently
to prevent rework and redo.

1.0 PURPOSE

The purpose of this procedure is to describe the general methodology and requirements for
the Fabrication of HVAC Duct Work. This method statement serves as a guide in carrying out
the work in accordance with the project specifications, codes, industry standards and safe
working practices.

2.0 SCOPE

The work scope for the fabrication of HVAC Duct Work consist of Rectangular straight
duct and fitting like Elbow, taper (concentric, eccentric).offset ,shoe collar/Branches etc f
abrication works.

3.0 REFERENCE DOCUMENTS

4.0 PERSONNEL AND RESPONSIBILITIES

4.1 Production Manager shall be responsible for carried out Fabrication of HVAC Duct work
and also responsible to ensure the process compliance with the procedure and proper
documentation as per approved formats.

4.2 QC/QA Engineer shall review the Drawing/Procedure and other specifications. He
should carry out inspection during fabrication and other inspections and offer to Engineer
for witness from their side if require as per level of inspection. He shall document all the
inspection values comments in respective formats and compile the same as per
customers / contractual requirement as test pack.

4.3 Safety Supervisor shall monitor the implementation of all safety procedure and
regulations as per our HSE plan.

6.1 Approved Drawing from Customer

a. After receiving the correct approved drawings from customer, BDF design team
need to confirm CAD files is 100% match with approved stamped files.

6.2 Duct Construction Schedule Preparation and get Approval from customer

a. Based on approved drawings BDF Design team is preparing fabrication standard as


per Standard and specification.

numbering drawing for start the HVAC Duct fabrication work.

6.4 Get Tag Numbering drawing Take-off approval from Customer

After preparation of Takeoff and numbering drawing, send cutting list takeoff with tag
numbering drawing to customer for final confirmation prior to start fabrication.

6.5 Fabrication Scheduling & Planning

After receiving the final take off and numbering drawing confirmation from customer,
after that our production team need to make scheduling of fabrication in the light of site
priorities.

As per fabrication setup for all HVAC Duct Work, some pieces are called Rectangular
straight ducts and some are fittings like Taper, Elbow, Shoe collar, branches Offsets etc.
so two parts are one is Straight duct and the other is fittings as stated above, for Straight
we use Auto duct forming system and the fitting work we use CNC Plasma cutting
machine.

6.6 CNC Programming and Plasma cutting

a. Take off/cutting list for fitting work our CNC programmer is doing programming first
as per approved take off cutting list.

b. After Programming CNC Plasma operator load the GI sheet as per project approved
fabrication standard. Operator check program simulation on CNC machine attached
computer, after satisfaction operator start the CNC machine ON buttons.

C. Pittsburg Lock:

After cut the sheets as per program sizes and shapes from plasma the next procedure
is Pittsburg locking Male/Female joints.

E.CGF-1/CGF-2 FLANGE

After the sequence of process for flange we check as per approved standard
which type of flange is recommended approved, this machine is one side making CGF-1
type and the other side is CGF-2 type flange.

G.SEAM CLOSING

After folding the pieces, now need to do seam close process.

H. Corner Fixing

Final process of fabrication of HVAC Duct fitting work is corner fixing, after checking the
corner correct alignment make fix it with duct pieces strongly.

When duct piece is complete as per above stated procedure, after BDF QC inspect each
pieces as per quality checklists, if pieces are okay after that tag is need to attach the

size start the folding of rectangular HVAC duct work continuously.

7.0 SAFETY AND SECURITY REQUIREMENTS

7.1 The following Safety Requirements and provisions are excerpts from the submitted
Proposed Safety Control Plan:

a. Lifting Appliances

All Lifting appliance shall be inspected and should be certified accordingly with ap
propriate test. The lifting appliances shall be used on plant upon certificate in plac
e, and inspection by competent person.

b. Safe Working Area


It shall be ensure that an uncluttered, only personnel and equipment involved in t

7.2 Risk Assessment

All hazards that any personnel could be exposed to as the result of working will be
identified. Once identified, they will be assessed in terms of their potential to cause harm.
To assess this risk, two factors will be considered.

a. The likelihood that the situation will develop or the event will occur; and
b. The severity of harm that could result

Once hazards are identified, the hierarchy of control comes into play. These control
s are not mutually exclusive but will be used to reduce the risk as far as practicabl
e.
8.0 COMMUNICATION AND COOPERATION

8.1 Prior to commencement of HVAC Duct work fabrication, a meeting will be held and
attended by all employees.
The purpose of this meeting will be to ensure that all personnel are

a. Site inducted.
b. Aware of the contents of this project method statement and risk assessment.
c. Aware of the tasks which have been allocated to them and capable of carrying
them out safely.
d. Aware of the activities and locations of their colleagues and others.

8.2 Wherever practicable, work will be rotated so as to provide all employees with ongoing
experience of all aspects of the work

8.3 The site works supervisor will attempt at all times to maintain close liaison between
HHIC and the Engineer and any other site sub-contractors. He will always endeavor not
to obstruct or delay other site activities, but only where this can be achieved without
compromising health and safety standards.

Single Wall straight ducts are made with GI sheet metal (in accordance
with ASTM 653 , G90 coating) but can also be made various metals :

 Longitudinal connection will be either Nu-loc seam or Pittsburgh


lock or Acme lock.
 Transverse connection joint (Connectors) will be either CGF-2,
CGF-1 , S-C joint or companion angle as per the duct construction
standard , or as required on the site
 It is provided with strengthening beads spaced at 300mm
longitudinally.
 It is provided with internally/externally applied sealant as required
by site.
 Longitudinal seams varies as per the duct sizes and joint type.

Double Wall ducts are made for two different type of application:
1. Acoustical double wall duct for noise control
2. Thermal double wall duct for temperature control

 Acoustical double wall ducts are constructed of perforated inner


shell surrounded by acoustic thermal insulation (fiberglass of
25mm thickness and 48kg/m3 density with WGF facing) and
covered by a solid outer shell made of GI sheet. The perforated
inner is made of GI sheet metal with 2.4mm dia hole staggered at
4.8mm on center for a clear area of 23%.
 Thermal double wall ducts are constructed of a solid inner shell of
GI sheet metal surrounded by acoustic thermal insulation of
25mm thickness and 48kg/m3 density with WGF facing and
covered by a solid outer shell.
 Inner shell is covered by U channels from ends and screwed with
outer shell or tack welded.

DUCT ASSEMBLY INSTRUCTIONS :


Rectangular ducts must be assembled according to these instructions -
1. Only use undamaged Rectangular duct and fittings.
2. Apply continuous gasket to effectively seal flanges and corners.
3. Fasten the duct and fittings together with bolts & nuts at four corners.
4. Mating flange shall be locked together by duct clamps spaced at centers not exceeding 200mm.

Elbows/Bends are provided in duct routing to turn at certain


angles (45 deg , 90 deg etc). Radius bends can be categorized in

on site but not less than 100mm. If radius is not provided it
will be fabricated with 150mm inner radius by default.
 Turning vanes position will be followed by SMACNA
standards for “Number of Short Radius Vanes”.
 Turning vanes are fixed inside elbow using blind rivets.
 Tie rod will also be provided at both inlet and outlet through
the vanes at a spacing of 400-500mm.
 Bends can also be provided with angle type throat instead of
radius.
 Bends can be made with reducing width also known as
reducing elbow.
 For Reducer elbow , height of elbow will remain same at inlet
and outlet.
 Seams will be closed by PTS Auto Seam Closer machine.

LINEAR PLENUM BOX WITH INNER LINER FIBERGLASS BLACK FABRIC FACED AND PERFORATED SHEET

This type of plenum box is required as per the site requirement.It’s body is made of G-90 GI sheet metal of Gauge-24 (0.7mm
thickness) with black faced fiberglass liner applied in inner surface. Glue and sticker pin are used to fix this liner inside the
plenum box. After that perforated sheet of Gauge-22 (0.9mm thickness) having 2.4mm dia hole and 23% open area is fixed using
self tapping screw.

Screw type VCD is used where its operation access is limited. It can be operated from the neck of grill using screw driver and
there is no need to access it through ceiling. There is 6mm bolt of 120mm length and fly nut connected with lever to blade.
Movement of fly nut causes the blade to open and close when the bolt is rotated.

10. DIFFUSER BOX

 The blade is constructed by crimping V-shape in center and on
edges so that it will be strong enough to sustain air flow pressure and
easily operable. Single blade are operated by shaft , directly connected
to manual quadrant. Multi blades are connected to each other and to
quadrant by linkage and shaft.
 At the end of each shaft , bush is provided to avoid leakages and
its proper movement. The shaft on the blade is held by strap with bolt
and also welded to the blade.
 The manual quadrant handle is mounted on bracket attached to
either left or right side of VCD. The quadrant is provided with indication
for OPEN and SHUT.

This type of VCD is made with single blade or multi blade depending on
the size. It is of two types :

 The channel frame of VCD is made using G-90 GI sheet metal of


16-Gauge (1.5mm thickness) and the blade is of 18-Gauge (1.2mm
thickness).
 Transverse connection joint (Connectors) for this VCD will be
flange type 35mm and to be joint with ducts having flange type
connection only.

12. ROUND VOLUME DAMPER

 The frame and its blade is made using G-90 GI sheet metal as

D  This type is made for large diameter round volume damper. The
body frame and its blade is made using G-90 GI sheet metal of
18-Gauge.
 The square VCD is covered with plate on both ends with an spigot
opening of required diameter.
 Round collar is provided with groove to allow connection with
Type - 2 other fittings using coupling.
 It is also made of two types same as VCD (Parallel Blade and
Opposed blade)
 Other assemblies are same as Rectangular volume control damper
(VCD) .

13. ACCESS DOOR

Access doors are attached in ducts to provide service access in critical


areas like near fire damper , filters , smoke dampers , return line near
machines etc. Its frame is made of 18 gauges and doors of 20gauge
GI sheet metal with 25mm thickness fiberglass insulation infilled. Cam
lock is provided either on one side or on all four sides for fully
removable door as required. Hinges are provided to fix door with the
frame.

14. GI SAND TRAP LOUVER (STL)

Sand trap louver is used to separate sands from fresh air intake ,
made of GI sheet metal 18 gauge thickness.
U-strip - 100mmx25mm
Frame depth - 75mm
Gap between U-strip - 50mm
Collar depth - 50mm
Holes at bottom - 20mm dia

Wire mesh and filter can be installed as required from site.

15. SOUND ATTENUATOR

B - Distance between splitter

Sound Attenuator is used to reduce the blower or fan or machine


noise in order to meet the required noise level inside the space.
Splitter is made of perforated GI sheet (23% open area with 2.4mm
diameter hole) metal filled with sound absorbing material (fiberglass
acoustic liner) and is installed inside the ducts as per calculation for
the required sound level.

16. ROUND DUCT AND FITTINGS

All round spiral duct and fittings shall be manufactured from G-90
galvanized steel , conforming to ASTM and SMACNA standards.
Standard elbows will have 1.5 center line radius. Other radii and
vaned elbows are available as needed. Elbows through 4”shall be ,
with stitch welded joints. Elbows 6”through 50”shall be gore
locked construction. All elbows above 51” shall also be gored , but
with tack weld and sealed construction for use to 4”w.g. , or solid
welded for use to 10”w.g. Branch connections in medium pressure
systems shall be conical for 90 degree taps , and straight for 45deg

17. BLACK STEEL DUCT ( Mild Steel )

Black steel ducts are made of cold rolled mild steel


(black steel) with full seam continuously welded
providing leak proof construction. Its transverse
connection will be MS angle flange welded to the duct.
The angle flange is provided with holes distanced at
150mm max. to allow connection with other mating
ducts. The standard length of straight duct is 1220mm.
Reinforcement angle is also provided if required as the
per the project’s standard.

18. STAINLESS STEEL DUCT

These ducts are made using stainless steel metal SS304


and SS316 depending on the project requirement. It is
made with full seam continuously welded providing
leak proof and rust free construction. Its transverse
connection will be SS angle flange welded to the duct.
The angle flange is provided with holes distanced at
150mm max. to allow connection with other mating
ducts. The standard length of straight duct is 1220mm.
Reinforcement angle is also provided if required as the
per the project’s standard. All welded joints are treated
with chemical acids so that it could not get rusting.
